B.I.G. Yarns: Major investments in new yarn technology

Building a strong future. B.I.G. Yarns reveals significant investment in its next-generation Polyamide (PA) technology to help global carpet tile manufacturers meet the demands of the contract market. In addition to this key investment, the company also announces its decision to become a new producer of polyester (PET) yarns for the automotive industry.

The two announcements reinforce the business’ leadership in yarn innovation and commitment to being at the forefront of supporting changing end-market needs.

B.I.G Yarns is stepping up its focus on developing and producing one-step 3Ply PA yarns using next-generation technology to answer needs for flexibility and broader design options in the carpet tile segment. Total production capacity for one-step 3Ply yarns will increase by > 20% through new lines installed at the plant in France, creating higher output and greater supply security by serving customers from all three of its global plants.

The new lines use B.I.G. Yarns’ cutting-edge PA yarn technology which expands design, contrast and colour freedoms for carpet tile manufacturers, and increases flexibility in lot sizes. These advances enable customers to respond quickly to developments in the contract market. In addition, the new technology features a higher level of automation which improves ergonomics for B.I.G. Yarns’ employees. Importantly, it also optimizes energy use which contributes in energy savings at the French site specifically. The new production lines will be deployed from mid-2022.

To enhance support for a future of more sustainable automotive interiors, B.I.G. Yarns will enter into PET yarn production for the first time and offer a portfolio of PET yarns by the third quarter of 2022. These will be available for automotive applications alongside its EqoCycle® recycled-based PA6 yarns.

ANDRITZ to supply a high-speed spunlace line to Welspun, India

International technology group ANDRITZ has received an order from Welspun Advanced Materials, India, to deliver a complete neXline spunlace line for the production of nonwoven roll goods and wipes for their new plant in Hyderabad, Telangana. The line has a capacity of up to three tons per hour. Start-up of the line is scheduled for the fourth quarter of 2021.

The ANDRITZ high-capacity spunlace line will process various types of synthetic or natural fibers, such as polyester, viscose and cotton. The final products will have fabric weights ranging from 25 to 120 gsm, thus covering many applications. This neXline spunlace line also offers the option to integrate a third component from a selection of smart layers, enabling Welspun to also manufacture products for the health care and hygiene sectors.

Welspun is the largest global exporter of home textiles. Innovation and quality lie at the heart of the company’s success, which already has nonwoven production lines in operation, including needlepunch and spunlace equipment. With its new plant in Telangana, Welspun will significantly increase its existing spunlace capacity and also maintain a broad range of applications as the final products are used in hygiene, home care and industrial cleaning. The new, advanced facility is a 100,000 sqm greenfield development that is part of a larger 1,500,000 sqm industrial complex also accommodating the Welspun floorings facility.

International technology group ANDRITZ has received an order from Albaad Massuot Yitzhak Ltd. to supply a neXline wetlace hybrid line for their Dimona facilities, Israel. The line will produce a wide variety of pulp-based wet wipes and is scheduled for start-up during the third quarter 2023.

The state-of-the-art neXline wetlace hybrid is the perfect combination of inline drylaid and wetlaid web forming with hydroentanglement and drying, including quality control equipment and a Metris Industry 4.0 package. All components will be delivered by ANDRITZ and are designed to produce first-class fabrics, including biodegradable, carded-pulp and flushable/dispersible nonwovens for end uses as wipes.

Marchi & Fildi Group: Positive balance for 10 years of the photovoltaic installation

10 years after the installation of the photovoltaic plant in the production units in the Biellese region, the Marchi & Fildi Group takes stock of the operation and publishes the data on energy produced, consumed, and fed back into the grid.

The photovoltaic plant owned by the Group is made up of 11,385 modules divided between the three facilities in Biella (Production), Cerrione (Dyeing mill) and Verrone (Logistics), which in total cover a surface of 16,515 sq.m.

The balance to be drawn from these 10 years is a positive one: in total 22,974,828 kWh have been produced, of which 7,292,027 kWh have been used in company activities, with a saving in energy costs of approximately €1m over 10 years.  

The energy kWh produced and not used by the company was fed back into the grid and corresponds to the average annual consumption of around 4630 families.*

The Marchi & Fildi Group has always been committed to rationalising electric energy consumption with the aim of contributing towards an eco-sustainable development without compromising the rate of production and the ability to grow. In addition to producing its own electric energy, over the years, the company has also achieved an increasing number of Energy Efficiency Titles (TEE), otherwise known as white certificates. In 2021, 138 TEEs have been awarded as a result of such interventions as the introduction of LED lighting and the optimisation of the production processes which, while still as efficient as before, permit the company to reduce the electric energy consumption of the machinery.

*In the meter class for the range of 3kW to 4.5 kW, the average consumption for residential properties is the equivalent of 3,382 kWh (source: Arera Relazione annual state of services for the year 2020). The calculations are the results of an internal study conducted by the Marchi & Fildi Group.

Beaulieu Fibres International is attending INDEX™20 in Geneva and is excited to accelerate its work helping customers to exceed in product performance and sustainability.

For nonwoven converters serving the hygiene segment, a feature at INDEX™20 will be the company’s optimized Meralux specialty fibre, with fit for use performance and sustainability properties. It offers opacity improvements (reduction of TiO2 for the same opacity levels), higher coverage, higher bulkiness, and improved liquid management.

In addition, Meralux fibres deliver substantial sustainability benefits including about 55% savings in raw materials, with equivalent carbon emission savings, thanks to weight reduction in nonwovens for the same coverage, and higher recyclability of PP/PE.

In addition, Beaulieu Fibres International’s new range of MONO low count and BICO fibres are setting new performance standards for the fast-growing air and liquid filtration markets.

At INDEX™20, Beaulieu Fibres International also presenets its Pilot Line to test the waters of co-development opportunities without risk. The RISE® Innovation Award was presented to Canopy for their Canopy Respirator. The productis an innovative respirator that is fully mechanical, non-electrostatic, with a filter designed for superior breathability while offering the wearer facial transparency. The breakthrough respirator features 5.5mm water column resistance at 85 liters (3 cubic feet) per minute, 2-way filtration, and a pleated filter that contains over 500 square centimeters of surface area. The patented Canopy respirator resists fluids, and eliminates fogging of eyeglasses.

Truetzschler Card Clothing, our in-house competence center with respect to card clothings and comprehensive service, presents its latest development, the Z wire for high-speed roller cards. A new geometry minimizes fiber fly and allows for better carding and more stable web forming.

Notus Composites Launches New Low Temperature Curing NE7 Epoxy Prepreg

NE7 materials have a good outlife of 30 days at 20˚C and are available in all prepreg and Notus single sided N1-Preg formats with unidirectional, multiaxial, and woven reinforcements. NE7 can also be supplied as a resin film.

Notus has recently supplied NE7 low temperature prepregs to Dubai based Aeolos Composites for the production of their new Aeolos P30 racing yacht. The P30 is a futuristic new craft created by top German sailor and designer, Hans Genthe, with a super light carbon fibre construction and large sail area that promises spectacular on the water performance for a thirty foot yacht. Notus delivered a range NE7 prepregs for the build, including woven, multiaxial, and unidirectional carbon fibre reinforcements as well as adhesive films for core bonding.

Recycled polyester filament yarn made in Turkey

Korteks, one of the world’s biggest yarn producers based in Bursa, Turkey, has started the production of recycled polyester filament yarn in its production facility using a Starlinger recycling line.

With the new recycling facility, which comprises a total closed area of 17,000 m² and has a monthly production capacity of 600 tons, Korteks was able to reduce the production waste at its virgin PES yarn site to zero.

The Starlinger recoSTAR universal 165 H-VAC iV+, which is part of Korteks’ 10 million dollars investment in a new polymer recycling facility, took up operation in May 2021. It has a production capacity of 7,200 tons per year and currently processes clean in-house polyester fibers from production scrap together with washed post-consumer PET flakes at a ratio of 50/50. Korteks uses the polyester regranulate at a share of 100 % for its new polyester filament yarn line it is going to market under the name “TAÇ Reborn”. With this investment, the company has made an important step towards establishing a circular economy in the Turkish textile industry.

The Starlinger recycling line is the first of its kind in Turkey and is equipped with special components for filament yarn recycling. A RSC (Rapid Sleeve Changer) candle filter developed by Starlinger ensures finest melt filtration down to 15 μm. It has been specially designed for polyester recycling and reaches an output of 1000 kg/h. For continuous operation the filter elements are changed “on the fly” without interrupting production, which significantly limits melt loss.

The viscoSTAR SSP unit at the end of the recycling process guarantees consistent IV increase according to the first-in-first-out principle. This makes sure that the produced regranulate has the ideal properties required for filament yarn production. The technical configuration of the line does not only allow the processing of a polyester fiber/PET flake mix as input materials, but also 100 % polyester filament scrap or 100 % PET bottle flakes.

Korteks expects the recycling market in general to grow as there is increased acceptance for recycled products in the society, and predicts the need for recycling solutions also for other synthetic and natural fibers.

The colour range of the new Trevira CS developments is directed specifically towards this trend and often comes across as discreet and close to nature. After Trevira CS products have found their way more and more into private homes, the new Trevira CS collections include numerous attractive textiles not only for the contract sector but also for the residential sector.

In the contract sector, notably in the hotel industry, the trends towards sustainability and quality are likely to continue to grow. Moreover, there is an increase in awareness as far as hygiene requirements are concerned. Textiles that are easy to clean without losing their appearance or their functionality can excel here. Accordingly, products ordinarily used in the healthcare sector might start to be of interest to the hotel and catering industry, public spaces, the transport industry, and to offices. This will apply in particular to areas where there is a regular flow of visitors and where people come into direct contact with fabrics. Antimicrobial textiles provide additional protection in these situations. Besides their flame retardancy, many new Trevira CS products integrate additional functions such as noise or sun protection.

Trevira has launched the Trevira CS eco brand for flame retardant textiles that consist of recycled Trevira products.
The new Trevira CS eco brand unites sustainability and flame retardancy. Trevira offers products for this which have been manufactured through different recycling processes. The flame retardant filament yarns are based on the use of recycled PET bottles (post-consumer recycling). Textiles bearing the Trevira CS eco trademark consist of at least 50% recycled materials.

Trevira uses an agglomeration facility to recycle reusable waste materials from production to manufacture recycled fibres that, after further processing, retain the same quality and performance characteristics as the original products (pre-consumer recycling).

This makes cellulosic fibres the fastest growing fibre group in the textile industry and also the largest investment sector in the global bioeconomy.  The challenge now is to achieve a balance between the ongoing capacity expansion and the growing demand, to avoid overcapacity while still meeting rising demand from the major brands. These high growth rates are driven by the increased demand for natural fibres (and bottlenecks in cotton production), the microplastic issues, and bans on plastics in disposable applications. TiGUARD protective fabric is a construction of monolithic or hybrid imperious/moisture eliminating membranes with a surface covered with micro-fiber. This nonwoven product is a multi-layer all polyester fabric specifically for chemical and microbial protective fabrics, products, and garments. Biden Administration Awards $6.5M Contract to US Cotton LLC

  • Ramping Up Production of American-Made Polyester Tipped Swabs

The Biden Administration has awarded a contract for $6.5 million to U.S. Cotton LLC, the largest manufacturer of cotton swabs in the United States, to increase domestic production capability for polyester tipped swabs for home testing kits and mass testing applications to fight the COVID-19 pandemic.  Since the beginning of the pandemic, U.S. Cotton has retooled operations to produce over 400 million COVID testing kit swabs.

The Department of Defense (DOD), in coordination with the Department of Health and Human Services (HHS), announced the award today as part of the administration’s broader effort to increase domestic production capability for essential medical supplies.

U.S. Cotton, based in Cleveland, Ohio, said the company will increase its production capacity from 92 million polyester swab tips per month to approximately 371 million polyester swab tips per month by May 2022 to support domestic COVID-19 testing. The DOD contract award was funded through the American Rescue Plan Act (ARPA) to support the domestic industry base expansion for critical medical resources.

The Preferred Fiber and Materials Market Report 2021 outlines the market for plant fibers such as cotton, hemp, and linen; animal fibers and materials such as wool, mohair, cashmere, alpaca, down, silk, and leather; manmade cellulosics (MMCFs) such as viscose, lyocell, modal, acetate, and cupro; as well as synthetics such as polyester, polyamide, and more.

The report is a unique annual publication about global fiber and materials production, availability, and trends, including those associated with improved social and environmental impacts, referred to as ”preferred.” The comprehensive report includes quantitative data, industry updates, trend analysis and inspiring insights into the work of leading companies and organizations as they create material change.

The results show that between 2019 and 2020 the market share of preferred cotton increased from 24 to 30 percent and recycled polyester from 13.7 to 14.7 percent. Preferred cashmere increased from 0.8 to 7 percent of all cashmere produced while Responsible Mohair Standard certified fiber expanded from 0 to 27 percent of all mohair produced worldwide in its first year of existence in 2020. The market share of FSC and/or PEFC certified MMCFs increased to approximately 55-60 percent. While the market share of recycled MMCFs is only 0.4 percent, it is expected to increase significantly in the following years.

Brands’ increased interest in the use of preferred fibers and materials was also demonstrated by 75 percent increase in the total number of facilities (to 30,000) around the world becoming certified to the organization’s portfolio of standards in 2020. However, the report also notes that despite the increase, preferred fibers only represent less than one-fifth of the global fiber market. Less than 0.5 percent of the global fiber market was from pre- and post-consumer recycled textiles.

Indeed, global fiber production has almost doubled in the last 20 years from 58 million tonnes in 2000 to 109 million tonnes in 2020. While it is not yet clear how the pandemic and other factors will impact future development, global fiber production is expected to increase by another 34 percent to 146 million tonnes in 2030 if the industry builds back business as usual. If this growth continues, it will be increasingly difficult for the industry to meet science-based targets for climate and nature.

Basaltex & EconCore: New composite of basalt fibres for rail carriage interiors

  • Testing and development achieve rigidity and safety milestone

Basaltex, pioneers in innovative uses of basalt fibres, has achieved a significant milestone in developing and testing a new composite material solution comprising fibres of basalt combined with EconCore’s patented honeycomb technology.

This new material development has greatly improved fire resistance and is highly rigid, as well as the usual honeycomb properties of light-weighting.

The company has tested the composite of basalt fibres, a bio resin and rPET honeycomb.

Filaments of only stone fibres are extruded at a temperature of 1450°C, similar to glass but with a number of advantages, not least the absence of boric acid in the process.

Combining this ecological fibre with EconCore’s sustainable technology using rPET, and the bioresin polyfurfuryl alcohol - 100% derived from a waste stream of sugar cane - make this a very sustainable and environmentally friendly product, unlike the majority of thermoset solutions in this type of application.

Railway applications require materials with enhanced fire resistance and the testing has shown that the EconCore-Basaltex solution fits these needs well, at the same time offering the perspective of drastic weight reduction against traditional monolithic GRPs used rather widely in train interiors.

Such sandwich panel could be deployed in applications such as cladding panels, partitions, tables and flooring. The thermoset skin layers give a fast cure at elevated temperature, meaning short cycle time and enabling automated production’.

As well as the railway interior application, this new material combination could be used in any application that requires fire performance combined with a low weight.

These Nonwovens Standard Procedures help technically define the nonwovens industry, with specifiers for the properties, composition, and specifications of its products. Offering harmonized language for the industry across the USA and Europe, and recognized by many other individual markets, the procedures offer a way for the nonwovens industry to communicate both across the globe, and within the supply chain to ensure that product properties can be consistently described, produced, and tested.

The harmonized methods contained in the Nonwovens Standard Procedures (NWSP) edition include 107 individual test procedures and guidance documents to support applications across the nonwovens and related industries, and are available on both www.inda.org and www.edana.org.

The 2021 edition includes updated or modified procedures with a numbering structure that makes the document intuitive to search and use. Additionally, each method also includes a page to summarize and track relevant changes made to the document. In an effort to make all methods more consistent, each one is now presented in a format building on the International Standards Organisation (ISO) template, facilitating any future possible submission to ISO in an effort to become a recognized international standard or technical specification.

As in previous editions, the table of contents for the Nonwoven Standard Procedures document includes references to existing related ISO standards, which makes it easier for technicians to choose the most relevant procedure or methods to apply to their product.
