In Istanbul, Mayer & Cie. presented an updated version of its flagship, the Relanit 3.2 HS II. The new open-width take down is the single component that attracted the most interest. It ensures a uniform pull-off tension of the knitted fabric over its entire circumference. The knitted hose is only opened below the take-down rollers. Furthermore, the take-dwon is equipped with two drives: one for tensioning, one for rewinding. Both can be controlled separately.

Another innovation of the Relanit 3.2 HS is aimed at reducing downtimes: The needle with predetermined breaking point, which was developed together with Groz-Beckert, prevents it from breaking uncontrollably and, in the worst case, breaking needle butt. The new spring sinker is also a joint development with Groz-Beckert. This makes the Relanit 3.2 HS II run more smoothly, produce less noise as well as with less wear and tear.

SF4-3.2 III for lightweight three-tread fleece knitted fabrics
With its SF4-3.2 III, Mayer & Cie. is addressing a trend in the clothing industry that is reflected beyond Turkey: lightweight, elastic three-thread knitted fabrics in both pure cotton and blends.

New Control 5.0 machine control system
Both ITM machine exhibits were on display with the new Control 5.0 machine control system. Control 5.0 is a prerequisite for using knitlink, the hub for Mayer & Cie's digital applications. In this function, the machine control system attracted interest from various large customers.

In the standard SmartControl version, as shown in Istanbul, a so-called Smart Knob is attached to each machine foot. From there, all the functions that the machine operator needs for his work are available. More in-depth settings, such as those made by the knitting manager, are only possible from a mobile device. Any number of Mayer & Cie. machines can be operated from this at the same time.

knithawk
knithawk, a tool for optical defect detection, inspects the knitted fabric as it is produced. It sits in the single jersey machine directly at the knitting point. If knithawk detects a serious or recurring error, the machine is stopped. The tool also creates an error log.

Machine-specific upgrade and conversion kits
With its upgrade kits, Mayer & Cie. brings technological innovations to existing machines. These range from machine-specific upgrades, such as the Performance Kit for existing Relanit 3.2 models to the Senso Blue RS lubrication system.

In addition to the upgrade kits, Mayer & Cie. offers conversion kits for popular machine types. Two are currently available: for the MV4 3.2 II/MBF 3.2 and the S4-3.2 II/ SF4-3.2 III.

Guangxi Baisheng Textile Co., Ltd. signed an agreement with Rieter to implement the world’s first complete spinning process using Rieter’s latest air-jet spinning technology J 70.

This move will enable the vertically integrated textile company based in Guangxi, China, to further ensure a steady yarn supply for its knitting operations. Rieter’s air-jet spinning machine J 70 features 200 individually automated spinning units that independently manage quality cuts and natural ends down quickly and efficiently. The J 70 also boasts delivery speeds of up to 600 meters per minute and supports up to four lots simultaneously. In addition, Rieter’s latest generation yarn clearer identifies weak yarn during production.

KARL MAYER: Inline energy recycling on sizing machines and dyeing systems

KARL MAYER GROUP has developed a sophisticated system for considerable energy savings when operating the cylinder dryers in its PROSIZE® sizing machines and BLUEDYE dyeing plant.

Saving costs with inline energy recycling
The innovation is called CASCADE and focuses on steam as a heating medium in cylinder dryers. And for good reason: according to the IPCC report by ITMF Zurich, one tonne of steam cost between USD 20 and just under USD 27 internationally in 2021. The new solution relies on reuse to reduce the amount of process energy required.
"CASCADE recirculates parts of the process steam in cylinder dryers, enabling genuine, efficient energy recycling within the machine," explains Karl-Heinz Vaassen, Head of Textile Drying at KARL MAYER.
The customer benefits from significantly lower energy costs and CO2 emissions. With a view to the Asian market, a dryer with 14 cylinders and a running time of 7,000 working hours can achieve cost savings of up to USD 17,000 per year.

Precise, real savings values are available when looking at the machine dashboard. A sensor provides real-time data on the amount of steam circulating in the circuit, from which the corresponding reduction in CO2 equivalents can be calculated.

Utilizing the pressure drop
CASCADE reuses part of the invested process energy and uses the flash-steam in conjunction with the pressure ratios, which - nomen est omen - decrease in cascades in the different zones of the cylinder dryer.
The highest working pressure prevails in the first cylinder section. The heat transfer medium steam emits large amounts of energy for yarn drying and condenses without temperature loss.

The resulting hot condensate is not immediately discharged from the machine, but is instead fed into a flash tank, where vapor exhaust is formed as a result of the pressure reduction. In conventional systems, the carrier medium for gases is only created in the return line towards the boiler house and is eliminated as undesirable. Instead of being utilised in the process, it escapes into the environment. With the CASCADE system, this "freshly recycled steam" is used for the heat supply in the second cylinder section, but not without prior treatment.

In the system patented by KARL MAYER, the recycled steam is intelligently mixed with live steam and thus raised to the level of the required process conditions for use in the cylinder section at the end of the dryer. Here, the fabric moisture is reduced to the desired residual value at medium pressure and temperature conditions.

Market launch is underway
CASCADE was filed for patent by the KARL MAYER GROUP. It was published in September 2023.
The innovative solution at no extra charge was presented at ITM 2024 in Istanbul and was a visitor highlight at the KARL MAYER GROUP stand.

From January 2024, CASCADE will be part of the PROSIZE® as standard. The first sizing machine with the upgrade for greater energy efficiency will be delivered in the second quarter of this year. It will go to a manufacturer in Europe. In the next step, CASCADE will be integrated into other dryer types and will also be available for the BLUEDYE.

The QMS also adapts to evolving production environments to ensure consistently high efficiency.

Breaking new ground in plastics recycling means assessing the value chain from end to end. The big opportunities for the future are in fine-tuning the individual process steps; from the collection of recyclable materials to the recycling process and the end product. This is where the cooperation of Lindner and the EREMA Group comes in, officially launched following the 50/50 founding of the holding BLUEONE Solutions in August 2023 to which shares of Lindner Washtech were contributed. The expertise of EREMA, a manufacturer of extruders and filtration solutions for plastics recycling and the largest company within the EREMA Group, has now been combined with the expert know-how from Lindner Washtech, a leading provider of all-in-one solutions for shredding, sorting and washing plastic feed materials.

Data transfer ensures more efficient recycling processes
Process control is an especially important aspect of plastics recycling, which is why standardising the process control system was what the two companies focused on first. "Together, we have developed a platform that allows data to be exchanged between the extruder and the washing system," says Manfred Hackl, CEO of the EREMA Group at IFAT in Munich. "This enables us to analyse the data more precisely so that effective improvement measures can be deduced." All key parameters are taken into account and monitored via a digital interface. For example, it is possible to use information relating to the current throughput of the EREMA Pre Conditioning Unit to optimise the washing process as soon as possible so that it can compensate for fluctuations in capacity and achieve a significant increase in output. This data transfer represents a new step on the roadmap to digitalization.

High efficiency due to smart energy management
"To ensure sustainable recycling, it is necessary to find the right process for each application and to make sure that the individual process steps are perfectly coordinated," emphasizes Michael Lackner, Managing Director of Lindner. Coordinating the process steps has already achieved initial success in energy management, and a clear example of this is heat recovery. "We use the latent heat generated during the extrusion process as an energy source for the washing and drying process," explains Lackner. "This enables our customers to sustainably reduce their energy costs and carbon emissions".

Making the most of synergies along the value chain
Synergies need to be used to establish the quality standards specified for each end application. "The key question is how we can improve the end product and increase the overall efficiency of the recycling process at the same time," agree Manfred Hackl and Michael Lackner. This will only work if companies work together along the value chain. The industry leaders can already point to several examples where together they have improved recycling processes and made it possible to move away from downcycling. "An example of this is the recycling loop of HDPE starting material, which is processed into high-quality, food-safe rHDPE pellets using our two technologies," says Lackner. Lindner Washtech and EREMA continue to work intensively together to develop strategies for upcycling plastics and increase recycling rates.

They cover nearly all different machinery chapters with a focus on spinning, nonwovens, weaving, knitting, warp knitting and finishing.

For the textile machinery manufacturers organised in the VDMA, Turkey is a major trading partner. After three years in which China was the most important supplier of textile machinery to Turkey, Germany has now regained this top position.

Turkey is at the doorstep of Europe, which gives Turkish textile producers a powerful geographic advantage over Asian sourcing destinations. The textile companies in the region have a deep experience and know-how in making the highest quality textile and apparel for leading markets of Europe and employs a young, dynamic, and well-educated workforce.

But ITM is not just a place for visitors from Turkey, as Dr. Harald Weber, Managing Director of the VDMA Textile Machinery Association explains: “It should not be forgotten that ITM not only attracts visitors from Turkey, but also from the Middle East, Central Asia and North Africa. Monforts at ITM 2024

James Heal: New Product Launch of the Titan Tensile Tester

UK-based textile testing solutions provider James Heal has launched two new instruments in its tensile and compression testing range, marking 25 years of innovation since their first Titan universal testing machine was developed in 1999.

Having seen sustained growth in the market for personal protective equipment (PPE), particularly safety workwear, equipment and footwear, James Heal designed the Titan 25 to meet demand for quality testing products that require higher capacity tests. In addition, the company has experienced increasing demand in testing solutions for wider sporting, industrial and transportation applications, which also influenced the decision to develop higher capacity test instrumentation.

The new Titan 25 is the highest capacity universal testing machine to join the range capable of tests up to 25kN, while the 10kN Titan 10 has been newly refined. Simple to use, the new Titan testers have over 750 pre-loaded standard procedures in the TestWise software, with the option for users to customise and save their own standards. The software automatically sets parameters for each selected test, reducing set up time and eliminating user error.

In recent years, Italian circular knitting machine manufacturer Santoni (part of the Lonati Group) and Groz-Beckert have worked together to develop a new self-cleaning knitting system for the INNOTAS circular knitting machine. The knitting system is also called INNOTAS and consists of the circular knitting machine needle SAN™ DUO and the corresponding sinker SNK DUO-OL.

Following various preliminary investigations, the go-ahead was finally given in January 2015 for the joint development of a self-cleaning system in the needle area with side-by-side needles and a low shank.

The circular knitting machine needle SAN™ DUO with the sinker SNK DUO-OL was developed to meet the desired requirements. In the knitting system, there are two needles in the needle channel and two sinkers in one sinker channel. The benefits became apparent in initial field trials with experienced end customers in 2016. In the following years, the knitting system was continuously analyzed and further optimized.

The double filling in the needle channel significantly reduces soiling. In addition, the further developed shape of the knitting system ensures that any yarn lint is automatically removed from the machine during the knitting process. This extends the cleaning interval, making work more time-efficient and increasing productivity.

Both the needle SANTM DUO and the sinker SNK DUO-OL are characterized by a particularly low shaft with a predetermined breaking notch. The low shank minimizes soiling, while the predetermined breaking groove enables controlled needle breakage in the event of wear at the desired point. This reduces errors in the knitting process and machine downtimes.

Caviscreen was developed as a hotmelt coating and laminating unit for breathable sportswear, rainwear and protective clothing – with and without applying a membrane. The redesigned machine shows a brand-new method to supply adhesive more evenly and precisely. Using PUR adhesive (polyurethane reactive adhesive) goes with additional benefits like strong bonding capabilities and versatility.

Caviscreen’s hotmelt screen printing is a special system for high-end application garments. With this Caviscreen system, a PUR adhesive is transferred onto the substrate through a rotary screen, similar to the well-established textile printing method. The adhesives are fed from the drum melter through a heated hose to the traversing adhesive distribution system inside the rotary screen, just behind the doctor blade.

The adhesive is pressed by the doctor blade through the screen holes and transferred to the substrate. Different dot pattern (mesh or irregularly) and different screen thicknesses allow different coating weight and adhesive coverages.

The traversing adhesive dispenser is used to distribute the adhesive automatically over the set working width that – an additional technical benefit – can be set without any mechanical changes.

Cavitec’s screen coating system achieves high bonding strength while using less adhesive than other coating processes, because of applying the coating on the surface of the substrate and like this, the adhesive has less tendency to penetrate the substrate.

Bonding strength, softness of the fabric and the breathability are defined by the coating weight and the coverage. The rotary screen allows users to regulate and adapt the coverage respectively the coating weight. Cavitec offers a large selection of screens that are essential to fulfil the fabric requirements. A further advantage is the ease and efficiency of switching from one screen to another by simply unlocking the bayonet fitting. The IR-heater cover opens pneumatically and the lightweight screen can be easily removed by hand. Unlike with other methods, there's no need to deal with hot oil or any other heated liquid that requires cooling down.

The Caviscreen technology supports manufacturers by reducing costs with screens priced at a mere fraction, just 10%, of common gravure roller prices.

Mayer & Cie. CN Changzhou LLC, the Chinese subsidiary of the German circular knitting and braiding machine manufacturer Mayer & Cie., settled in Jiangsu Province at the beginning of the year. Until now, the Sales & Service subsidiary Mayer & Cie. China, founded in 2003 and later to become Mayer & Cie. China, had been based in Shanghai.

The new location within a Sino-German Innovation Park comprises a production hall of around 5,000 square meters. In the future, the circular knitting machines assembled for the domestic market will increasingly consist of locally sourced parts and components from various suppliers.

Since 2011, Mayer & Cie. has been assembling selected machine types for the domestic market at its Chinese plant in Shanghai. It started with a single jersey machine for the most common requirements. Today, China's domestic portfolio includes four types of machines. Until now, the knitting heads for these circular knitting machines had been pre-produced at the Mayer & Cie. plant in the Czech Republic and then transported to China.

The manufacturer is now saying goodbye to this "knitting head principle". It made perfect sense for the start of the assembly line, says Benjamin Mayer, managing partner of Mayer & Cie. However, it leaves little room for flexibility. He explains: "In the future, we will source all parts and components of the machines assembled in China from various local suppliers. This allows us to offer our local customers more attractive prices and faster delivery times with the same quality standards. We expect this change to improve the positioning of our products in the domestic market." In addition, the new plant will be connected to the parent company in Albstadt via an SAP connection. This was imperative to increase efficiency, transparency and quality.

The new headquarters of Mayer & Cie. CN is the German Chinese Innovation Park in Jintan in Jiangsu Province. The companies based there enjoy various advantages, including attractive location costs as well as proximity and exchange with other German companies on site. In addition, the administration of the SGIP supports companies in their search for employees, suppliers and service providers.

Rieter: Partnership with Shanghai's DIW

On March 6, 2024, Rieter received an order for the first batch of Rieter technology amounting to around CHF 62 million from Shanghai Digital Intelligence World Industrial Technology Group Co., Ltd. (DIW). Rieter also signed a strategic partnership with DIW to develop an intelligent yarn manufacturing technology that utilizes digitization and automation to minimize conversion costs.

Rieter and DIW signed a first order in the amount of around CHF 62 million for combers and draw frames that will provide the basis to transform DIW’s spinning mills into state-of-the-art industrial textile operations. DIW, a fast-growing company specializing in intelligent manufacturing and industrial operation services, selected Rieter following a competition in which the company’s machines achieved better stability and higher production than competitors. The strategic partnership of DIW and Rieter is designed to further enhance the overall operational efficiency of DIW’s mills by providing highly efficient machines, automation and digitization technology. This will also minimize conversion cost and consolidate the sustainable growth of both companies, while contributing to the high-quality development of the Chinese textile industry.

FET: £50,000 for spinneret research

Fibre Extrusion Technology Limited (FET) has been awarded £50,000 of grant funding to collaborate with the University of Manchester on complex spin pack and spinneret designs. This funding will provide FET with access to the expertise of four universities and the National Physical Laboratory to develop the next generation of machinery.

The grant is awarded by a consortium led by AMPI (The Advanced Machinery and Productivity Institute) and NPL (The National Physical Laboratory). AMPI’s Innovation for Machinery (I4M) programme supports businesses in West Yorkshire and Greater Manchester as part of an overall initiative to drive innovation for the UK’s advanced machinery manufacturers to meet the challenges of developing new technology and entering emerging markets.

The aim of this work is to identify areas of improvement for FET’s spin packs and spinnerets and to use computer aided designs to develop significantly more efficient versions. The goal is that the research will improve the throughput of FET extrusion systems, thus reducing the amount of polymer lost through inefficient flow paths. This development, in turn, will reduce the environmental impact of synthetic polymer processing.

FET designs, develops, and manufactures extrusion equipment for a range of high value textile material applications worldwide. Established in 1998, FET’s major strength has always been to collaborate with customers in testing, evaluating and developing high value materials with diverse, functional properties. Efficiency and sustainability are key, so enhanced development of spinneret technology will contribute significantly to these objectives.
