The second technology focus offers new opportunities for the Egyptian market and the Middle Eastern markets in particular: with Oerlikon Neumag’s BCF S8 monocolor and tricolor system, the segment will be unveiling its new carpet yarn production flagship. Superlative spinning speeds, up to 700 individual filaments, finer titers of up to 2.5 dpf – the performance data and technological finesse of the new system have already made a huge impression at numerous trade fairs and roadshows over the past year. The tricolor’s core component is the new, patent-pending Color Pop Compacting unit (CPC-T) for even more flexible and more even color separation. With the CPC-T, individually-controllable air pressures for each color provide pre-tangling, which accentuates the colors and hence makes more than 200,000 different shades possible. Whereas it has been very difficult to manufacture strongly color-separated or color-accentuated BCF yarns from polyamide 6 to date, this will in future be possible thanks to the CPC-T system. As a result of the new design, the CPC-T is now also suitable for processes with low yarn tensions.
 
Expanded product offering for manufacturing carpet yarns
Know-how covering all relevant technologies deployed in manmade fiber spinning plants enables Oerlikon – as the world’s only manufacturer – to expand its range of products and services for making carpet yarns. The POY- and texturing-based system concept is designed for a carpet and home textiles segment that demands particularly soft and bulky polyester yarns with BCF-like properties. Here, the aim is to produce yarns with titers of max. 1300dtex and typically more than 1,000 filaments, with typical products including, for example, 1300dtex f1152, 660dtex f1152 and 990dtex f768. The machine concept comprises the well-known WINGS HD POY winder, along with the eAFK Big-V texturing machine.

Market leader Oerlikon Neumag has its finger firmly on the pulse of their customers with the new Color Pop Compacting unit (CPC-T) for the BCF S8 carpet yarn plant, which is now available for the Polyamide 6 process. The new solution, which was on show from 10-13 January 2020 at the Domotex 2020 in Hannover, attracted great interest from many trade visitors.

Following the trend for multicolored carpets, BCF S8 sets new standards in regards to color separation. The plant, launched as a tricolor solution at last year’s ITMA in Barcelona, makes anything possible – from mélange to strongly separated. It promises carpet yarn producers even more flexible color mixing variants for product differentiation. The core component in this process, the Color Pop Compacting unit (CPC-T), offers more than 200,000 different color shades from three colors. Polyester, recycling polyester and fine titers are on trend
During numerous conversations with customers, Martin Rademacher, Head of Sales Oerlikon Neumag, observed a noticeable trend for polyester in the carpet industry even outside the USA. Sustainable solutions are equally sought after: “Our customers increasingly demand plants that can process recycled polyester,” explains Martin Rademacher.

The Manmade Fibers segment presented an additional solution by Oerlikon Barmag for polyester applications that need fine single filament titers from 0.5 dpf and high filament counts: Puffy, soft polyester filament yarns with BCF-similiar properties are produced on the basis of a POY and texturing process. Core components of the processes are the POY take-up unit WINGS HD as well as the new texturing machine eAFK Big-V.

Oerlikon Neumag has focused on this and developed the BCF S8, a platform that leaves nothing to be desired when it comes to the color separation of tricolor yarns - from mélange to strongly separated.

The core component in this process is the new, patent-pending Color Pop Compacting Unit (CPC-T) for an even more flexible and even color separation. Oerlikon: Further EvoQuench PA POY systems destined for China

Oerlikon Barmag recently signed contracts for two orders with a total of 120 spinning positions for manufacturing polyamide POY yarn with Chinese yarn manufacturers. What makes this so special is the fact that all positions will be equipped with the EvoQuench radial quenching system for polyamide.

With this, two well-known yarn manufacturers are now committing to the EvoQuench concept to produce polyamide yarn, equipping themselves for the efficient manufacture of microfiber yarns in the process. The benefits of radial quenching vis-à-vis conventional cross-flow quenching when manufacturing microfibers are well-known from polyester processing: manufacturing outstanding quality in a more production-reliable manner, i.e. with fewer yarn breaks, is a convincing argument and makes producing polyamide microfibers considerably more efficient. “Used to create fabrics, the materials feel very pleasant to the touch”, comments Stephan Faulstich, Head of Development POY Process at Oerlikon Barmag, who has held the results of the currently sole operator of such a system in his hands. “I can imagine this will be used above all in the manufacture of sports apparel and underwear.”

Unifi: Upgrade its texturing capabilities with use of new technology

Oerlikon’s new eAFK Evo texturing machine, which was unveiled to selected clients at the ITMA trade fair in Barcelona, has proven to be a breakthrough in the manufacture of yarns. 3. Guarantee quality and traceability
The qualities of the fibers and yarns must meet the highest demands and their production must be traceable throughout the textile value chain. This no longer only plays an important role in the automotive industry, where safety is of paramount importance. Other branches of industry that use fibers, yarns and nonwovens also want to know where the raw materials they produce for consumer articles come from. Legal regulations are demanding this more and more frequently. Oerlikon offers optimal solutions with its DIN ISO certified manufacturing processes. 4. Efficient and sustainable production
In the future, the materials produced from manmade fibers must become part of a further improved global recycling economy. More than two thirds of all technical innovations are directly or indirectly based on new materials, says the German Research Ministry. One could add: The key to a more advanced world, for technological products with amazing functions, breathtaking performance and greater environmental benefits, is also to improve the properties and processing of materials. This applies first and foremost to textiles. Probably no other fabric is so strong as a "team player" who draws its strength from its cohesion. A single polyester thread, for example, looks inconspicuous. Processed into a thigh-thick special weave, however, high-strength High Modulus/High Tenacity fibers anchor floating oil platforms in the deepest waters. These kilometer-long "Mooring Ropes" withstand a breaking load of well over 1,000 tons and perform their task better than steel. For decades, Oerlikon Barmag has been offering special solutions for the production of so-called industrial yarns (IDY) that are tailored to customers worldwide. "We will once again be presenting numerous innovations at this trade fair to inspire our customers," explains Dr.-Ing. Dipl.-Chem. Roy Dolmans, Technology Manager IDY and R&D Filament Processing.

The customer, a renowned European meltblown specialist, invested in a two-beam, stand-alone meltblown system from the Neumünster-based plant manufacturer in order to meet its strongly increasing demand. In the future, the system will be deployed to manufacture meltblown nonwovens for various application, especially from the filtration and wipes sector. The commercial production launch is scheduled for the first half of 2020. The market for meltblown nonwovens is expanding by an average of 6% per annum.

As early as spring 2017, Oerlikon Manmade Fibers' Nonwoven business unit had entered into a strategic partnership with the Italian company Teknoweb Materials. Teknoweb Materials is an established technology supplier in the field of wipes and other disposable nonwovens. With its LEVRA technology, the company has its own patented, particularly efficient manufacturing process for wipes. It also has extensive process know-how on the making and further processing of these nonwoven materials. The Nonwoven business unit of Oerlikon’s Manmade Fibers segment completes this partnership with its well-established machine and plant solutions. Teknoweb Materials will also be represented at IDEA at the Oerlikon exhibition stand (no. 1724).

Cooperation with Shaoyang Textile Machinery

For spunmelt systems solutions for hygiene and medical applications, Oerlikon has been in cooperation with the Chinese machine and plant manufacturer Shaoyang Textile Machinery since Autumn of last year. The goal of these cooperation partners is to advance the international marketing of spunmelt plants outside of China. Oerlikon Manmade Fibers’ Nonwoven business unit contributes its plant engineering know-how and is responsible for product and process guarantees. Oerlikon also assumes the overall project responsibility as well as world-wide customer service outside of China. In return, Shaoyang, with its headquarters in the city of the same name in the Hunan province, supplies the plant technologies.The advantage for the customer: competitive solutions at an attractive price level with comparatively low investments.

According to manufacturer information, the new BCF S8 is the most efficient Oerlikon Neumag BCF system of all times. “We have succeeded in achieving a new level of greater productivity and even broader product diversity. These allow our clientèle to better cater to changing market requirements and achieve a competitive edge in tough market conditions”, explains Martin Rademacher, Vice President Sales Oerlikon Neumag. As a pre-taste, the machine specialists from Neumünster are serving up performance figures and results from comprehensive trials conducted at their own BCF technology center as well as from two pilot systems which have been tried and tested within the market for months now.

BCF S8 performance in numbers
With up to 700 potential filaments per yarn end, the BCF S8 is raising the benchmark considerably compared to the Oerlikon Neumag S+ BCF system (400 filaments) that has dominated the global market to date. Oerlikon Neumag guarantees fine titers of up to 2.5 dpf. Furthermore, the process speed is higher than ever before – 3,700 m/min (winder speed). This permits throughputs of up to 15 percent greater compared to predecessor technologies. Overall, system efficiency is 99 percent – almost unbeatable. True to the Oerlikon Segments Manmade Fibers segment e-save philosophy, energy savings of up to 5 percent per kilogram of yarn are achievable.

BCF S8 innovations – from straight yarn paths to large cooling drums

This comprehensive progress has been achieved with numerous smart innovations. To this end, one key element above all has been optimized. The yarn path from the spinning system to the new, large cooling drum has now been almost completely straightened. This yarn path, unique to the BCF market to date, ensures that the individual filaments are subjected to minimum friction, hence once again considerably reducing yarn breaks and optimizing the overall production process. Especially noteworthy here are the, for the first time, straight yarn inlet in the texturing head – guaranteeing superior yarn quality.

And the considerably reduced distance between the heating godet duo and the texturing head also has a positive impact on the texturing process. It ensures a more even twist to the yarn and reduces the compressed air consumption. Furthermore, the texturing chambers can be removed individually, which additionally shortens servicing times. The now closed units also provide the best possible protection for the texturing jets and lamellar chambers.

The 800-mm diameter cooling drum optimally and gently cools the filaments. And this has a positive influence on the yarn quality. The new cooling drum is now equipped with a V groove for all polymers (PET, PA6 and PP) as standard.

The RoTac3 tangling unit, already established within the market, once again reduces the compressed air consumption by around 50%, while the newly-developed Witras III-37 winder achieves production process speeds of 3,700 m/min.

First intuitively-operable human-machine interface (HMI)
The new BCF S8 is the first Oerlikon Manmade Fibers segment system equipped with the innovative human-machine interface (HMI) for intelligent controlling and monitoring. In this case, the interface between man and machine has been oriented on the daily requirements of users in BCF production. With its new ‘look and feel’, it supports intuitive operation and offers direct access to important information as well as actual and target values at each take-up position by means of a touch screen. A completely new ‘alarm philosophy’ also simplifies troubleshooting and malfunction analysis. “This smart HMI system is a logical step in the digitalization of our products”, explains Dr. Friedrich Lennemann, Vice President R&D Oerlikon Neumag.

Mit diesen Trümpfen samt einem Projektbeispiel trat das Konzernsegment Mitte November daher selbstbewusst vor ein echtes Fachpublikum. Beim diesjährigen OpenStack Summit in Berlin, wo sich Tausende Cloud-Profis trafen, präsentierte Oerlikon Segment Manmade Fibers CEO Georg Stausberg die Kundeninstallation bei der Century Synthetic Fibre Corporation, die viele namhafte Sportartikel- Hersteller beliefert. Der vietnamesische Produzent hochwertiger Garne nutzt nicht nur das neue Rechenzentrum, sondern auch die Anbindung an die neue „Common Service Platform (CSP)“ des Oerlikon Segment Manmade Fibers sowie eine innovative neue Dashboard-Lösung im Prototypenstatus. Diese digitale Instrumententafel unterstützt in diesem Fall die Kommunikation der Mitarbeiter beim Schichtwechsel in der Garnfabrik und bringt agile Methoden in den Arbeitsprozess ein. Dabei visualisiert das Board den Verlauf zentraler Kennzahlen und Betriebsparameter aus der laufenden Produktion. Anhand dessen können die Mitarbeiter der aufeinander folgenden Schichten nun in einem strukturierten Stand-up-Meeting innerhalb von wenigen Minuten wichtige Prozess- und Qualitätsinformationen und mögliche Handlungsanweisungen austauschen. „Für den Kunden bedeutet dies eine sofortige Verbesserung der Prozesse, und er kann die Effizienz und Qualität der Arbeit seiner Mitarbeiter dadurch deutlich steigern“, versichert Jörg Groß, Senior Manager im IT-Architekturteam beim Oerlikon Segment Manmade Fibers.

Neue IT-Basis für das im Markt bereits  rfolgreich etablierte Plant Operation Center (POC)
Eine zukunftsweisende Rolle bei solchen Lösungen spielt die feste Anbindung an die „Common Service Platform (CSP)“ des Oerlikon Segment Manmade Fibers. Denn dadurch lassen sich Services wie auch Software-Updates reibungslos, schnell und automatisiert bereitstellen. Auf diesem Weg können Service-Anwendungen gesammelte Daten in Handlungsanweisungen oder automatisierte Befehle transformieren, um Prozesse zu sichern und zu verbessern. Zum Beispiel können so die gesicherte Verfügbarkeit von Management-Lösungen wie dem Plant Operation Center (POC) zur Prozessüberwachung erhöht und mögliche Fehler sehr schnell behoben werden. Markteinführung zur ITMA Barcelona 2019
Solche Remote-gestützten Services bietet das Oerlikon Segment Manmade Fibers auf Wunsch an. Daten werden also nur nach Zustimmung des Kunden auf die „Common Service Platform (CSP)“ übertragen. Darüber hinaus werden alle Daten gemäß der neuen europäischen Datenschutz Grundverordnung (DSGVO) sowie allen weiteren internationalen Datenschutz-Standards verarbeitet. Vor diesem Hintergrund plant das Oerlikon Segment Manmade Fibers abgestufte bzw. kundenspezifische Lösungen seines Datacenters: vom Komplettservice bis zur Bereitstellung mit Kundenschulung für den Eigenbetrieb. Externally, the datacenter looks unspectacular: The box contains standard hardware such as server rack, network components, batteries for reliability, monitoring sensors and a few more things. But what counts are the inner values. The Open Source software OpenStack consists of many different services and allows the virtualization of a large pool of computing, storage and network resources in a flexible, scalable private cloud. This brings two central advantages: On the one hand, virtual operation reduces costs and simplifies configuration, adaptation and expansion of the IT infrastructure today and tomorrow. On the other hand, long-cherished wishes for high data protection are fulfilled, because a private cloud maintains secure, highly encrypted data connections away from the World Wide Web.

The Vietnamese producer of high-quality yarns not only uses the new datacenter, but also the connection to the new "Common Service Platform (CSP)" of the Oerlikon Manmade Fibers Segment as well as an innovative new dashboard solution in prototype status. In this case, the digital instrument panel supports employee communication during shift changes in the yarn factory and introduces agile methods into the work process. The board visualizes the progress of central key figures and operating parameters from the current production process. Based on this, the employees of the successive shifts can now exchange important process and quality information and possible instructions for action within a few minutes in a structured stand-up meeting. "For the customer this means an immediate improvement of the processes, and he can significantly increase the efficiency and quality of his employees' work," assures Joerg Gross, Senior Manager in the IT-architecture team at the Oerlikon Manmade Fibers Segment.

New IT-basis for the Plant Operation Center (POC) already successful established on the market

The fixed connection to the "Common Service Platform (CSP)" of the Oerlikon Manmade Fibers Segment plays a pioneering role in such solutions. This enables services and software updates to be provided smoothly, quickly and automatically. In this way, service applications can transform collected data into instructions or automated commands to secure and improve processes. For example, the secure availability of management solutions such as the Plant Operation Center (POC) for process monitoring can be increased and possible errors can be rectified very quickly. The new digital solution AIM4DTY (AIM = Artificial Intelligence Manufacturing), which was unveiled at the ITMA ASIA + CITME 2018 in Shanghai, China, a few weeks ago, can also be implemented in this way. AIM4DTY uses methods of machine learning, determines probable causes of errors in texturing and helps to improve quality during production.

The Oerlikon Manmade Fibers Segment offers such remote-supported services on request. Data will therefore only be transferred to the “Common Service Platform (CSP)” with the customer's consent. In addition, all data is processed in accordance with the new European General Data Protection Regulation (GDPR) and all other international data protection standards. Against this backdrop, the Oerlikon Manmade Fibers Segment plans to provide its datacenter with graded or customer-specific solutions: from complete service to provision with customer training for its own operations. After initial practical experience with several pilot customers, the segment intends to launch its offering on the market next year and officially present it to the textile industry at ITMA 2019 in Barcelona, Spain.

Die Auszeichnung ist eine Würdigung der bisher geleisteten Forschungs- und Entwicklungsarbeit im Bereich der Texturiermaschinen. So hält Oerlikon in diesem Produktbereich 34 erteilte Patente, etliche mehr sind derzeit im Erteilungsstadium. Die Auszeichnung spiegelt aber auch die Neuorientierung im Bereich der Texturierung wieder. Das internationale Technologieteam ist mittlerweile auf eine Größe von über 60 hochqualifizierten Mitarbeitern angewachsen. Dies unterstützt die starke Ausrichtung hin zu Innovation und Forschung. Neben kontinuierlichen Verbesserungsmaßnahmen an bestehenden Maschinen sind diverse neue Komponenten und Maschinenkonzepte in Planung, die demnächst dem Markt eröffnet werden.

Innovation ist gerade im Bereich der Texturiermaschinen unabdingbar, da sich die Technologie in den letzten Dekaden grundsätzlich kaum verändert hat. „Nur mit neuen Ansätzen können wir unseren Kunden noch den technologischen Vorsprung bieten, mit dem sie erfolgreich sein können. Der Fokus der Innovationen liegt auf den Themen Automation, Digitalisierung, Energieeinsparung sowie Steigerung der Prozessqualität“, erklärt Georg Stausberg, CEO des Oerlikon Manmade Fibers Segments.

Neben der offiziellen Anerkennung der Leistungen wird der Oerlikon China Technology Ltd. auch eine staatliche Förderung zuteil. „Diese finanzielle Förderung wird teilweise in modernstes Equipment investiert, aber auch in eine hochqualifizierte Ausbildung unserer Mitarbeiter. Dadurch wird sichergestellt, dass wir auch weiterhin die hohe Qualität und den Kundennutzen anbieten können“, so Joachim Diezl, Geschäftsführer des Standorts in Suzhou.

Oerlikon to cooperate with Shaoyang Textile Machinery on Spunmelt line solutions in future

The aim of both cooperation partners is to jointly advance the international sales of Spunmelt lines for hygiene applications in the field of disposable nonwovens outside China.
Oerlikons business unit Nonwoven will be responsible for the entire project in the future. To this end, the Neumünster-based company will contribute its know-how in plant engineering to the partnership. Additionally, Oerlikon acquires the CE certifications of all exported Shaoyang Spunmelt lines. Oerlikon will also be responsible for product and process guarantees and will provide worldwide customer services outside China. Shaoyang Textile Machinery, on the other hand, supplies the Spunmelt plant technologies.
"With Shaoyang Textile Machinery, we have found a renowned Chinese plant manufacturer with extensive know-how in the construction of Spunmelt plants for hygiene applications, which achieves international standards with its nonwoven qualities," explains Oerlikon Manmade Fiber Segment CEO Georg Stausberg.
