EREMA: Large-scale recycling Plants for production capacity up to 40,000 tonnes per year

As the demand for recycled plastics grows, so does the size of the machines. This applies to the processing of polyolefins as well as to PET recycling. With its unique dimensions and production capacity, this new size of plant features a screw diameter of 280 mm, implemented for the first time in a VACUREMA® Basic 2628 T large-scale project for producing rPET pellets. EREMA has just shipped the plant to a customer in Brazil.

As the demand for recycled plastics grows, so does the size of the machines. This applies to the processing of polyolefins as well as to PET recycling. With its unique dimensions and production capacity, this new size of plant features a screw diameter of 280 mm, implemented for the first time in a VACUREMA® Basic 2628 T large-scale project for producing rPET pellets. EREMA has just shipped the plant to a customer in Brazil.

Up to 40,000 tonnes per year of rPET meeting the highest quality standards can now be produced. "For this purpose, we installed a screw with a length of ten meters, a diameter of 280 millimetres and a weight of 3.5 tonnes, which is the largest ever used in one of our recycling machines," explains Managing Director Michael Heitzinger. The screw was manufactured by 3S, a subsidiary of EREMA GmbH. No less impressive is the reactor of this recycling system, which, with a height of around 10 metres, is also unique and almost reaches the roof of the new production hall. 500 tonnes of input material were recycled during the test phase, which was subject to strict quality control. "The entire project was a great team effort," Heitzinger said, thanking everyone involved.

EREMA as a partner for large-scale projects
Just four years ago, the largest extrusion line supplied by EREMA was designed for a throughput of 15,000 tonnes per year. This size of plant was ordered by customers once or twice a year. In the meantime, machines like this leave the production site in Ansfelden every month. As early as 2020, EREMA proved to be a pioneer and reliable partner for implementing unique large-scale projects. That was when the food and beverage packaging manufacturer Envases Universales Mexico commissioned two VACUREMA® Basic 2625 T machines, each with a screw diameter of 250 mm and a capacity of 30,000 tonnes per year.

AMUT/EREMA: From PET bottles straight to food contact grade r-PET packaging

AMUT’s strategic partnership with EREMA contributes to accelerate the transition towards a greener world.  In summer 2021, EREMA in collaboration with AMUT  has finalized the installation and commissioning of ALTO packaging ́s first extrusion line for food grade PET sheets in New Zealand market. At the ALTO Plastic Packaging site, in Albany, the plant now processes 100 % washed post-
consumer flakes into 100 % food contact grade monolayer thermoforming sheet. In New Zealand, this milestone represents the first system to be installed for this special application.

Thanks to the direct combination of VACUREMA® PET recycling technology and the AMUT Inline Sheet production technology there is no longer any extra process stage. This is, because the melt goes straight from the VACUREMA® 1716 T Basic to the AMUT plant without the detour of pelletising. The post-consumer PET material is already decontaminated and pre-dried prior to extrusion in the vacuum reactor of the VACUREMA® Basic, with a throughput of up to 1,500 kg per hour. After high capacity filtration by EREMA SW-RTF backflush filter and online IV measurement, the melt goes directly into the AMUT Inline Sheet plant where it is processed into thermoforming sheet from 0.15 mm till 1.2 mm thickness. The monolayer thermoforming sheet produced from pure rPET is not only 100 % food contact compliant, it also fulfils the FDA and further regulations. At ALTO it is further processed into trays and food containers.

AMUT played its part by providing a full range of downstream equipment ranging from the Automatic Tdie, three rolls stack calender with automatic gap control and motorized cross axing unit, lamination unit for welding and barrier films, thickness control gauge to anti-static silicon coating unit, fully automatic two shafts turret winder and in line edge trims grinding and recycling.

The special features of this extrusion line come from the complete automatic and easy management of the line. This is due to the new Amut`s software including the Easy Start and Easy Change functions that will allow the operator to start the extrusion line and change product formats in automatic mode.

EREMA and AMUT are long-term partners in the Inline Sheet sector. EREMA ́s VACUREMA® technology is currently in use in more than 100 Inline Sheet facilities around the world, also for PACT Group companies in Australia.

Indorama Ventures Public Company Limited (IVL), a world-class sustainable chemical company, launches its 10th annual Sustainability Report and a video celebrating a decade of ambitious PET recycling and carbon reduction milestones. The company is committed to intensifying its drive towards ending plastic waste and a more circular economy in the decade ahead.

Since its first Sustainability Report in 2011, IVL has grown its sustainability initiatives through the 3Ps – People, Planet and Prosperity. From the baseline in 2013, the company achieved a 10% reduction in GHG intensity, 4% in energy intensity and 7% in water intensity. It also increased total waste diverted from landfill from 48% to 84% in 2020. Moreover, IVL’s global PET recycling capacity has improved almost 100 times from 3,576 tons per year in 2011 – the first entry of IVL to the PET recycling business – to more than 330,000 tons per year in the second quarter of 2021.

Celebrating 10 years of sustainability reporting
Throughout the decade, IVL has voluntarily adopted international standards for its sustainability reports to drive benefits for the environment, society and economy. The effort resulted in recognition by world-class sustainability ratings agencies such as the Dow Jones Sustainability Indices (DJSI) and the Morgan Stanley Capital International (MSCI).

Recent Sustainability Reports have featured business cases and special situations such as COVID-19. In 2016, IVL was the first Thailand-based company to introduce an additional, shorter version of the report called the Sustainability Report Executive Summary. This year, IVL has made further improvements with an interactive approach, including links to videos and shortcuts to highlighted articles. As a global company operating in 33 countries, the report is available in 15 languages.

On track to recycle 50 billion bottles per year by 2025
In 2020 IVL recycled 10.1 billion PET bottles and is on track to recycle 50 billion bottles per year by 2025. The company’s global reach and leadership position as the world’s largest PET and recycled PET resin producer allow IVL to leverage a closed-loop system. In 2020 IVL invested in three additional recycling facilities and recently acquired CarbonLite’s recycling assets in Texas.

BB Engineering: Visco+ innovative vacuum filter for IV setting

Under vacuum, the new BB Engineering large-area filter produces a homogeneous, pure melt with a targeted IV setting for instance, for returning polyester production waste to the melt flow, but also for achieving a homogeneous viscosity in the case of virgin material.

BB Engineering has expanded its melt filter portfolio to include a patented large-area vacuum filter designed especially for processing polyester waste. The so-called Visco+ filter is already known as the key component of the BB Engineering VacuFil recycling system. Now, it is also available as a separate and easily-integratable upgrade component for existing systems. Within this context, the uses of the Visco+ are by no means limited to just decontamination. Here, the Visco+ offers the following solutions:

  • IV homogenization: if an existing production system is struggling with IV fluctuations, the Visco+ is able to actively intervene and balance out any irregularities;
  • IV increase: if the final viscosity is insufficient when processing recycled materials, the Visco+ can increase the IV without the negative impact of long residence times.

In this way, the Visco+ enables fast and flexibly-controllable viscosity build-up and reliable viscosity monitoring of the polyester melt using a to-date unique, patented process. Depending on the intended end use, the melt can be ad-justed to the further processing procedure in a targeted manner. The requi-site melt properties above all the intrinsic viscosity, but also the purity and homogeneity are achieved in a reliable and reproducible manner and can also be adjusted during ongoing operation.

As a melt filter, the Visco+ operates like a liquid-state polycondensation unit. A maintenance-intensive reactor or a deposit-prone stirring unit are not required. Moisture is removed from the PET in the filter, which – in conjunction with an adjustable residence time – results in the desired IV increase in the vacuum. This enables a controlled IV build-up of up to 30%. The intrinsic vis-cosity is the central quality figure in PET recycling and rPET processing. It determines the melt performance in the downstream production process and the properties of the end products. The intrinsic viscosity is continually moni-tored by means of an integrated viscosity measurement unit and reliably adjusted in the event of deviations (caused by disparate input qualities, for ex-ample). At the same time, the filter provides an enormous material surface compared to the volume and continuously renews this. To this end, contamination can be removed particularly effectively from the starting material by means of automatically-regulated high-performance vacuum (1-30 mbar).

The Visco+ is particularly suitable for recycling PET waste that is to be reused for high-end products.
