North Carolina State University’s Wilson College of Textiles has been making inroads challenging the conventional pad finishing process and significantly reducing its environmental footprint in collaboration with Baldwin Technology Inc. Front and center in its finishing lab is Baldwin’s TexCoat G4™ digital finishing system.

The partnership with Baldwin Technology marks a major milestone for the Raleigh, North Carolina-based college’s efforts to contribute to a more sustainable tomorrow.
 
To tackle the longstanding challenges of unsustainable fashion, NC State has taken the lead in demonstrating to students and industry the transition from the traditional pad finishing process to Baldwin’s TexCoat™ G4 system. It offers an innovative “non-contact” precision spray that significantly reduces water consumption, energy usage and chemical waste.
 
“Instead of needing to take the fabric, dip it into a bath to saturate it, squeeze the excess, dry and cure it, you can now precisely add the exact amount of finish you need on the fabric,” explained Rick Stanford, Baldwin's VP Global Business Development of Textiles. “The TexCoat™ G4 system will reduce the amount of pick-up that’s required to carry the chemical onto the fabric. This will also take a lot less energy to dry the fabric, increasing production speeds.”
 
The adoption of the TexCoat™ G4 system signals a new era for the college, allowing students to actively participate in shaping a sustainable future for the textiles industry. In the global effort to protect the planet and its resources, NC State's Wilson College of Textiles is at the forefront, preparing the next generation of professionals to be the leaders of the sustainable textile movement.

Stratasys unveils D2G solution with Urban Tattoo denim collection

Stratasys Ltd. announced the launch of its Direct-to-Garment (D2G) solution for the J850 TechStyle™ printer, the newest offering in the Stratasys 3DFashion™ direct-to-textile printing technology. The first example of its application is an Urban Tattoo denim collection which will be revealed at the Texprocess exhibition in Frankfurt, Germany on April 23.

The D2G solution is ideal for customization and personalization by enabling the application of full color multi-material 3D print directly on fully assembled garments of various fabric types including denim, cotton, polyester, and linen. It allows fashion brands to facilitate personalized and bespoke designs for customers, including the ability to tailor 3D prints according to individual preferences, sizes, and styles.

Monforts: Launch of coaTTex at Techtextil 2024

At the upcoming Techtextil show for technical textiles, which will take place in Frankfurt from April 23-25, Monforts will launch its new coaTTex coating unit dedicated to air knife and knife-over-roller coating.

For single-sided application with paste or foam, the versatile coaTTex is suitable for both incorporation into existing finishing ranges as well as installation with new Monforts lines, notably the Montex stenter systems.

A wide range of coatings can be applied to fabrics for providing functions such as waterproofing, liquid and gas protection and breathability, in addition to foam lamination and coating, including black-out coating.

The considerable technical textile end-use applications envisaged for the coaTTex range from window blinds to abrasive cloths and from airbags to sails.

With an operational speed of up to 40 metres per minute, coaTTex units are available in nominal widths of between 1800mm to 3600mm and their robust construction is characterised by a rotating beam for the fixation of up to three different knife executions.

Cavitec, part of Santex Rimar Group, presents the redesigned Caviscreen at Techtextil Frankfurt. Caviscreen features latest technology for breathable laminates.

Caviscreen was developed as a hotmelt coating and laminating unit for breathable sportswear, rainwear and protective clothing – with and without applying a membrane. The redesigned machine shows a brand-new method to supply adhesive more evenly and precisely. Using PUR adhesive (polyurethane reactive adhesive) goes with additional benefits like strong bonding capabilities and versatility.

Caviscreen’s hotmelt screen printing is a special system for high-end application garments. With this Caviscreen system, a PUR adhesive is transferred onto the substrate through a rotary screen, similar to the well-established textile printing method. The adhesives are fed from the drum melter through a heated hose to the traversing adhesive distribution system inside the rotary screen, just behind the doctor blade.

The adhesive is pressed by the doctor blade through the screen holes and transferred to the substrate. Different dot pattern (mesh or irregularly) and different screen thicknesses allow different coating weight and adhesive coverages.

The traversing adhesive dispenser is used to distribute the adhesive automatically over the set working width that – an additional technical benefit – can be set without any mechanical changes.

Cavitec’s screen coating system achieves high bonding strength while using less adhesive than other coating processes, because of applying the coating on the surface of the substrate and like this, the adhesive has less tendency to penetrate the substrate.

Bonding strength, softness of the fabric and the breathability are defined by the coating weight and the coverage. The rotary screen allows users to regulate and adapt the coverage respectively the coating weight. Cavitec offers a large selection of screens that are essential to fulfil the fabric requirements. A further advantage is the ease and efficiency of switching from one screen to another by simply unlocking the bayonet fitting. The IR-heater cover opens pneumatically and the lightweight screen can be easily removed by hand. Unlike with other methods, there's no need to deal with hot oil or any other heated liquid that requires cooling down.

The Caviscreen technology supports manufacturers by reducing costs with screens priced at a mere fraction, just 10%, of common gravure roller prices.

TMAS: Microfactory for filter bags in Sweden

ACG Kinna Automatic and ACG Nyström – members of TMAS, the Swedish textile machinery association – have delivered the first microfactory for the production of fully finished filter bags to an international filtration industry customer, in cooperation with JUKI Central Europe.

The microfactory’s configuration is based on two separate interconnecting modules – the Smart Filter Line (SFL) and the Filtermaster 2.0. The SFL handles the fabric feeding from rolls and its folding prior to seam construction, which can either be by automatic sewing, welding or with sewing and taping, depending on specifications. Very rapid changeover of the modular seaming methods can be achieved during product changes. The specific size of the now fully-tubular fabric is then precisely cut to size for each individual unit and further folded ready to be fed into the Filtermaster 2.0. The Filtermaster 2.0 then automatically attaches the reinforcement, bottom and snap rings onto the filter tube with a second Juki sewing head on a robotic arm, to form the fully finished filter bag ready for packaging.

Filter bags are employed in a wide range of industrial processes and while they may be largely under the radar as products, they represent a pretty significant percentage of overall technical textiles production.
They are used in foundries, smelters, incinerators, asphalt plants and energy production plants. Other key manufacturing fields – often where dust is generated – include the production of timber, textiles, composites, waste handling and minerals, in addition to chemicals, food production, pharmaceuticals, electronics and agriculture.

As a further example of the scale of the industry and the high volumes of fabrics involved, one supplier has delivered a single order of 30,000 filter bags to be used for flue gas cleaning at a European power plant. The bags can also be anywhere up to twelve metres in length and frequently have to be replaced.

Recycled fibres: Swiss manufacturers for circularity

Many end-users now expect recycled materials to be in textile products they purchase – and this is driving innovation throughout the industry. However, there are still many technical and economic issues facing yarn and fabric producers using recycled resources. Members of the Swiss Textile Machinery Association offer some effective solutions to these challenges.

Synthetic recycled materials such as PET can usually be treated similarly to new yarn, but there are additional complexities where natural fibres like wool and cotton are involved. Today, there’s a trend towards mechanically recycled wool and cotton fibres.

Many end-users now expect recycled materials to be in textile products they purchase – and this is driving innovation throughout the industry. However, there are still many technical and economic issues facing yarn and fabric producers using recycled resources. Members of the Swiss Textile Machinery Association offer some effective solutions to these challenges.

Synthetic recycled materials such as PET can usually be treated similarly to new yarn, but there are additional complexities where natural fibres like wool and cotton are involved. Today, there’s a trend towards mechanically recycled wool and cotton fibres.

Spinning recycled cotton
The use of mechanically recycled fibres in spinning brings specific quality considerations: they have higher levels of short fibres and neps – and may often be colored, particularly if post-consumer material is used. It’s also true that recycled yarns have limitations in terms of fineness. The Uster Statistics 2023 edition features an extended range of fibre data, supporting sustainability goals, including benchmarks for blends of virgin and recycled cotton.
In general, short fibres such as those in recycled material can easily be handled by rotor spinning machines. For ring spinning, the shorter the fibres, the more difficult it is to guide them through the drafting zone to integrate them into the yarn body. Still, for wider yarn counts and higher yarn quality, the focus is now shifting to ring spinning. The presence of short fibres is a challenge, but Rieter offers solutions to address this issue.

Knitting recycled wool
For recycling, wool fibres undergo mechanical procedures such as shredding, cutting, and re-spinning, influencing the quality and characteristics of the resulting yarn. These operations remove the natural scales and variations in fibre length of the wool, causing a decrease in the overall strength and durability of the recycled yarn. This makes the yarn more prone to breakage, especially under the tension exerted during knitting.

Adapting to process recycled materials often requires adjustments to existing machinery. Knitting machines must be equipped with positive yarn suppliers to control fibre tension. Steiger engages in continuous testing of new yarns on the market, to check their suitability for processing on knitting machines. For satisfactory quality, the challenges intensify, with natural yarns requiring careful consideration and adaptation in the knitting processes.

From fibres to nonwovens
Nonwovens technology was born partly from the idea of recycling to reduce manufacturing costs and to process textile waste and previously unusable materials into fabric structures. Nonwovens production lines, where fibre webs are bonded mechanically, thermally or chemically, can easily process almost all mechanically and chemically recycled fibres.

Autefa Solutions offers nonwovens lines from a single source, enabling products such as liners, wipes, wadding and insulation to be produced in a true closed loop. Fibres are often used up to four times for one product.

Recycling: total strategy

Stäubli’s global ESG (environmental, social & governance) strategy defines KPIs in the context of energy consumption, machine longevity and the recycling capacity in production units worldwide, as well in terms of machinery recyclability. The machine recyclability of automatic drawing in machines, weaving systems and jacquard machines ranges from 96 to 99%.

At the end of last year, KARL MAYER launched the TM 4 EL – a new, highly flexible machine for the mid-range segment in the four-bar tricot machine sector. The machine produces fabrics for upholstery, automotive interiors and outerwear, as well as sportswear items and home textiles.

Featuring KARL MAYER’s proven CFRP technology, the TM 4 EL is up to 30% faster than the previous four-bar tricot machine designed for the commodity sector.

The new TM 4 EL is offered in gauges E 28 and E 32. The available working widths are 210” and 280”, with a working width extension also available. Further width varieties are also planned. Equipment highlights include an integrated Laser Stop to detect yarn breakages early, and functional LED lighting, which illuminates the warp knitting area for easy handling and signals unplanned machine stops using the corresponding colour. The machine can be networked with KM.ON’s secure cloud via the k.ey device to utilise the KARL MAYER GROUP’s digital solutions. This includes, for example, the web-based lapping editor CORE LITE.

Monforts: New Stenter line installed at Curt Bauer

Monforts' new Montex 8500 stenter line was recently installed at Curt Bauer’s plant in Aue in Germany.

Curt Bauer has been in continuous operation for 150 years, beginning as a weaving mill in Aue in the Ore Mountains region of Saxony back in 1882. Today, with 120 employees, the company has an annual production of 2.2 million metres of fabric and specialises in three key fields – home textiles, special damask fabrics for West African garments and technical textiles.

A first Montex stenter was installed by Monforts at the Aue plant in 2003 and an older machine from a third party supplier was also still in operation prior to the latest upgrade.
“The replacement of our older existing stenter, which was installed in 1985, was long overdue,” explains Gert Bauer. “It had a maximum working width of 2.2 metres and we were looking to both increase productivity and reduce energy requirements.”

As a consequence, the company opted for a new Montex 8500 line with a working width of 3.2 metres equipped with the MonforClean heat recovery and exhaust air purification system. The Montex stenter remains unmatched in terms of its robustness and long service life and with MonforClean technology, the waste heat from the drying process is used to pre-heat the drying air. This results in a radical reduction in the conventional heat supply required, compared to full gas and thermal oil heating. Overall energy savings of up to 40% can now be achieved compared to conventional stenters.

The first challenge at the Aue plant was how to fit the significantly larger machine into the available space without restricting the area required for docking operations.

The special multi-level configuration that Monforts designers and Curt Bauer’s team devised in order to meet these requirements involved raising all of the line’s drying zones – with a combined length of over 28 metres – on scaffolding platforms, to enable the ground floor space below them to continue to be fully utilised.

The next challenge involved configuring the MonforClean system without having to make any costly changes to the roofing structure. This, Gert Bauer observes, demanded “millimetre precision”.

With the new line now fully operational, the savings it is providing have yet to be fully calculated.

Mahlo presents new solutions at ITMA Asia 2023

Mahlo GmbH + Co. KG will present its systems and solutions for efficient and high-quality textile production and finishing together with Shanghai Kuantex at ITMA Asia (November 19 and 23). The focus will be on the machine manufacturer's new straightening concept, the Orthopac RXVMC.

"In the new straightening concept, special attention was paid to the straightening mechanics and their interaction with the analysis electronics of the probe system," explains Sales Manager Thomas Höpfl. The control concept is also new. A probe group at the leveler infeed detects distortions even before they reach the correction rolls. In this way, the rolls are brought directly into position and the fabric is corrected from the very first centimeter. A scanner group at the outfeed also detects possible residual distortion, which is corrected at the second straightening module. This enables an even more precise and faster response when it comes to reacting to rapidly changing distortions. Also contributing to high-quality textile production and finishing is the Famacont PMC for controlling weft and stitch course density, which will also be on show at ITMA Asia. The Famacont PMC-15 uses a sensor to measure the yarn or stitch density and compares it with the target value stored in the recipe data management system. The detected deviation of the yarn density from the target value is used to fully automatically regulate the leading during the needling process on the stenter frame. Interested parties can have the mode of operation explained to them at the Mahlo booth with the help of a demo tower and their own or provided fabric samples.

Another major topic remains Industry 4.0, because the best measured data is of no use if it cannot be utilized. Mahlo has continuously developed its digital environment mSmart. "Our systems generate data that the customer can use immediately to regulate goods on-line. At the same time, all measured values are backed up in our data management system mLog enhanced and can be retrieved at any time. With this historical data, processes can be optimized and weak points in the process can be minimized," explains Sales Manager Thomas Höpfl.

Market proximity
Swiss companies realized many years ago that geographical proximity is the key to success. Stäubli has started to set up offices in Chinese cities since 1998 and counts 12 locations today, to serve the whole country. In 2002, Itema established a centralized local branch which today has 160 employees in various functions. Loepfe has expanded its presence by creating an independent local business unit to overcome the 9,000 km distance by air, while Uster Technologies has had a Chinese subsidiary since 1982, with offices and service stations in different provinces. Luwa set up its offices and workshop in Shanghai in 1997. Rieter established a presence in mainland China in 2005, driven by a strong commitment to expanding the country’s know-how and expertise – and ten years later opened an advanced research center. All Swiss companies with serious business goals in China have made similar commitments to connect with customers and maintain strong relationships.

Understanding Chinese customers
Swiss companies also understand that Chinese customers require dedicated attention, and that speed is more essential than ever in delivering both machines and services.
Manufacturers in China are seeking cost-effective solutions to remain competitive, while consumers are looking for value in their purchases. Companies need to develop solutions that provide tangible economic benefits to their clients. Furthermore, energy savings have become paramount in China, due to the government's commitment to environmental sustainability and reduced carbon emissions. “Businesses are adopting more energy-efficient processes and technologies to meet stringent energy conservation and emission reduction targets,” says Peter Schnickmann, Managing Director at Luwa Air Engineering (Shanghai). He notes an investment trend for solutions helping Chinese companies cut operational costs and minimize their carbon footprint.

The Manjushree Group operated a blown film line for packaging materials for the tea industry in the eastern part of India as early as 1983. In the years that followed, Manjushree Technopack Ltd. developed into one of the largest suppliers of solutions for rigid plastic products in South Asia - and the family business grew into a group with several business segments. In 2018, the entrepreneurial family repositioned itself: it sold its previous core business to a financial investor and established Manjushree Ventures with footholds in start-up financing, real estate business, and manufacturing - the largest of which is Manjushree Spntek as a producer of high-quality spunmelted fabrics.

Since February 2023, Manjushree Spntek has been producing high-performance spunmelts on an RF Smart Composite line from Reifenhäuser Reicofil - benefiting both from many years of experience in the packaging industry and from experience with Reifenhäuser's blown film lines. "We know a lot about plastic extrusion, for example when it comes to line operating parameters such as temperature and pressure. Processing is similar in both industries," explains Rajat Kedia. "The main difference is the distribution of the products: In plastic packaging, we had an established customer base and sold a lot of material to the big consumer goods manufacturers. The nonwovens market in India, on the other hand, is still forming, with thousands of small companies currently getting involved." These serve customers in their regions, such as hospitals.

The RF Smart Composite line is a standardized spunmelt line for smaller and emerging markets. The line produces nonwovens of the highest Reicofil quality with appropriately adapted throughput. This makes it ideally suited for applications in hygiene and medical technology and, with typically 8,200 annual production hours, it is extremely reliable. In addition, operators can start production quickly because in many cases the line can be integrated into existing buildings.

Before production could start, Manjushree built a new production building in Bidadi, a town an hour's drive from Bangalore International Airport. The building is designed to be sustainable: It uses natural light and fresh air, has comprehensive contamination control, and obtains almost all of its energy from renewable sources. Reifenhäuser Reicofil then installed, commissioned and tested the RF Smart Composite line.

Since February 2023, Manjushree Spntek has been producing high-quality spunmelted nonwovens, including ultra-soft fabrics and fabrics with special coatings for customers in the hygiene and medical industries. The material can be used, for example, for baby diapers and feminine hygiene products, but also for medical articles ranging from surgical gowns to surgical drapes.

The Orthopac RXVMC therefore shows its full strength when straightening knitwear and distortion-sensitive fabrics. Knitted fabrics are special in terms of distortion dynamics. It is difficult for operators when changing the fabric rolls to join the relatively short fabric webs with weft and loop-straight seams. Before and after unavoidable insufficient seams, the distortion (e.g. right before to left before) changes abruptly. Conventionally, the distortion change is only detected by scanning at the output of the straightener.
 
The RXVMC concept enables a shortened reaction time to jumping distortion, (especially in the case of seams) due to the improved scanning concept with scanning at the outlet and inlet. This reduces knitted fabric outside the straightening tolerance up to 50 percent after each seam. Fewer fabric pieces have to be reprocessed. It guarantees higher quality goods and thus less waste.

Using a microfactory approach gives better oversight and control of the manufacturing process, including sourcing materials sustainably and locally where possible, reducing transportation, and improving access to recycling. “Our ‘zero to landfill’ policy, means that we reduce our wastage where possible and either recycle or donate excess product to charity,” Blake adds. “We hope to become a B-Corp company in the future.”

“We tested out a few printers, before we ultimately settled on Mimaki,” Blake Pond, the founder of NOPINZ explained. Now the company’s line-up entirely consists of Mimaki’s textile dye sublimation solutions.
“During our search we prioritised the ability to produce fluorescence and accurately replicate colours. Customers often come to us with existing kit made by other manufacturers, which they want to match, so accurately replicating colour is extremely important. And even without existing kit, customers occasionally ask for specific pantone colours. When it comes to cycling kit, colour is often pivotal when considering where to buy from.”

As two flagship dye sublimation printers, both the TS300P-1800 and TS55-1800 are equipped to print on the various technical fabrics that are needed for cycling attire and faithfully reproduce colours to meet customer expectations.

The German companies Brückner, Groz-Beckert, the Karl Mayer Group and Thies invite representatives of the Indian textile industry to a symposium with presentations and discussion panels in Surat, India, on October 11 and 12, 2023. The event will be held at the Marriott Hotel Surat and will focus on the current demand trend for warp knitted elastic fabrics.
