Carbios: New textile preparation line for polyester recycling

Carbios, a pioneer in the development and industrialization of biological technologies to reinvent the life cycle of plastic and textiles, inaugurated its textile preparation line at its demonstration plant in Clermont-Ferrand.

To streamline the textile preparation phase, which is currently carried out by hand or on several lines, Carbios has developed a fully integrated and automated line that transforms textile waste from used garments or cutting scraps into raw material suitable for depolymerization with its enzymatic biorecycling process.  

The patented line integrates all preparation stages (shredding and extraction of hard points such as buttons or fasteners), and provides Carbios with a high-performance, scalable development tool. The platform will help validate the biorecycling technology for textiles at demonstration plant scale (by 2024), and provides Carbios with expertise in working with collection and sorting operators to specify the quality of textiles and the preparation steps needed to make them suitable for enzymatic recycling.

FET: Benefits of new polymer development

Fibre Extrusion Technology Ltd (FET) of Leeds, UK is celebrating a year of achievements since its new Fibre Development Centre was first opened. This period has shown a marked acceleration in the number of client technical trials conducted, involving the ever-increasing development of new polymers.

FET designs, develops and manufactures extrusion equipment for a range of high value textile material applications worldwide, offering melt spinning, wet spinning and spunbond/meltblown options. Since its inception in 1997, a major part of FET’s service portfolio has always been to collaborate with industrial and research establishments in testing, evaluating and developing high value materials with diverse, functional properties. FET’s previous Process Development Laboratory presided over the development of about 60 new polymer types in multifilament, monofilament and nonwoven formats.

Clients frequently spend several days on site participating in development trials and technical sales meetings, so the new Centre is designed to make their stay even more efficient and comfortable.

With more new trials booked for the rest of the year and well into 2024, it is expected that many more new polymers will be developed, with sustainable fibres leading the way.

After four decades in the packaging industry, the Manjushree Group is entering the Indian nonwovens market. The entrepreneurs rely on a flexible RF Smart Composite line from Reifenhäuser Reicofil to meet very different customer requirements.

The Manjushree Group operated a blown film line for packaging materials for the tea industry in the eastern part of India as early as 1983. In the years that followed, Manjushree Technopack Ltd. developed into one of the largest suppliers of solutions for rigid plastic products in South Asia - and the family business grew into a group with several business segments. In 2018, the entrepreneurial family repositioned itself: it sold its previous core business to a financial investor and established Manjushree Ventures with footholds in start-up financing, real estate business, and manufacturing - the largest of which is Manjushree Spntek as a producer of high-quality spunmelted fabrics.

Since February 2023, Manjushree Spntek has been producing high-performance spunmelts on an RF Smart Composite line from Reifenhäuser Reicofil - benefiting both from many years of experience in the packaging industry and from experience with Reifenhäuser's blown film lines. "We know a lot about plastic extrusion, for example when it comes to line operating parameters such as temperature and pressure. Processing is similar in both industries," explains Rajat Kedia. "The main difference is the distribution of the products: In plastic packaging, we had an established customer base and sold a lot of material to the big consumer goods manufacturers. The nonwovens market in India, on the other hand, is still forming, with thousands of small companies currently getting involved." These serve customers in their regions, such as hospitals.

The RF Smart Composite line is a standardized spunmelt line for smaller and emerging markets. The line produces nonwovens of the highest Reicofil quality with appropriately adapted throughput. This makes it ideally suited for applications in hygiene and medical technology and, with typically 8,200 annual production hours, it is extremely reliable. In addition, operators can start production quickly because in many cases the line can be integrated into existing buildings.

Before production could start, Manjushree built a new production building in Bidadi, a town an hour's drive from Bangalore International Airport. The building is designed to be sustainable: It uses natural light and fresh air, has comprehensive contamination control, and obtains almost all of its energy from renewable sources. Reifenhäuser Reicofil then installed, commissioned and tested the RF Smart Composite line.

Since February 2023, Manjushree Spntek has been producing high-quality spunmelted nonwovens, including ultra-soft fabrics and fabrics with special coatings for customers in the hygiene and medical industries. The material can be used, for example, for baby diapers and feminine hygiene products, but also for medical articles ranging from surgical gowns to surgical drapes.

Current collection, sorting and preparation infrastructures limit the amount of textile waste available for “fiber-to-fiber” recycling. Collection rates average around 15-25% worldwide[1], and much of the waste collected is exported to Africa, Asia or Latin America for sorting.

Moreover, textiles are highly complex materials, with yarns of different composition (or nature) that are difficult, if not impossible, to physically separate. However, the highly selective enzyme developed by Carbios can specifically depolymerize the PET (polyester) present in textile material.

At present, textiles are sorted and prepared mainly by hand, with low yields, particularly for disruptors to recycling processes such as “hard points” (zips, buttons, etc.). To optimize this crucial phase, Carbios is contributing a textile preparation solution to accelerate the development of biorecycling in the textile industry. Enzymatic recycling, or biorecycling, therefore contributes to the construction of a textile recycling chain and the acceleration of textile circularity, also enabling brands to do away with used bottles.

With its large working width of 5.10 meters, the machine allows for the production of nonwoven fabrics tailored to specific customer requirements while maintaining excellent properties and consistent quality. One example is Albis Curacell ®, a multilayer composite nonwoven fabric in a weight range between 35 and 70 gsm that is produced with a fully water-free patented process and is able to absorb liquid flows of over seven times its own weight. The production line also includes an advanced upstream opening and blending system from ANDRITZ.

CELLIANT meets updated requirements for Class 1 Medical Devices

The European Union (EU) has upgraded the requirements for the Class 1 Medical Device designation and Hologenix®, creators of CELLIANT®, has met the stricter requirements for this important market. This means that compliant manufacturers can continue to use the CE mark on their EU products containing CELLIANT.

Brand partners simply need to comply with the requirements that Hologenix provides, and do not have to pursue regulations on their own. Regulatory status validates the science and technology behind CELLIANT, a natural blend of bioceramic minerals that absorb body heat and reflect it back as therapeutic infrared energy.

The list of products that are now registered in the EU as Class 1 Medical Devices has grown considerably since 2014 when Hologenix first sought registration and now includes bed blankets, bed sheets, duvets, duvet covers, mattresses, mattress covers, pillows, heat-reflective upper and lower torso garments, therapeutic diabetic socks, compression socks/stockings, support bandages, wraps and limb mobilization/support skin adhesive tape.

British car manufacturer Briggs Automotive Company (BAC) has created a unique Hypetex coloured carbon fibre version of its Mono R, reducing the weight by removing the need for paint.  

The original BAC Mono R was created to be lighter and more powerful than the standard model, with 343bhp and 555kg total weight, equating to a power-to-weight ratio of 618bhp-per-tonne. By removing the need for paint coatings in this version, the net weight of the exterior is reduced compared to a painted shell, resulting in a further improved overall performance.

The car’s body was created using Hypetex’s titanium carbon fibre twill, and finished with a crystalized lacquer, offering a unique aesthetic finish. The ultra-lightweight supercar can accelerate from zero to 60mph in less than 2.5 seconds.

Hypetex’s paint-replacement technology retains the visible weave, allowing for a bold design and a choice of colours without technical compromises, perfectly aligning with BAC’s initiatives to maximise performance whilst creating bespoke supercars. Paint generally adds 138 grams per metre squared, whereas Hypetex adds just 17 grams for the same area, offering an 8x weight saving.
This bespoke version of BAC’s single-seater Mono R was subject to BAC’s renowned BAC Bespoke programme, which ensures that no two Monos are the same. The client, a US-based collector, worked with BAC’s design team to design the car to their personal taste.   

Born out of Formula 1 technology, Hypetex offers manufacturers sustainable aesthetic materials with technical and efficiency benefits. This collaboration is an all-British success story, with the Hypetex carbon fibre body built by Formaplex, a leading UK-based manufacturing company who manufacture lightweight engineered solutions for top tier customers in Automotive, Aerospace and Defence markets. BAC’s supply chain is 95% UK-based.  

Hypetex continues to expand its growing portfolio of the use of coloured carbon fibre to add personalisation to the automotive field, with its material recently featured on the 2024 Ford Mustang Dark Horse.

Deakin/Xefco: Dyeing jeans without a drop of water

Deakin University has signed a partnership agreement with Geelong-based company Xefco as part of its Recycling and Clean Energy Commercialisation Hub (REACH) to conduct new research to transform how our clothing, including jeans, get their colour.

Jeans are one of the most worn garments in the world, but they are also one of the least environmentally friendly, taking around 75 litres of water to dye just one pair.

Deakin’s work with Xefco is helping to explore if a waterless manufacturing process can replace the water intensive processes the clothing industry has used for hundreds of years. The new technology in development is called ‘Ausora’.

Associate Professor Alessandra Sutti, from Deakin’s Institute for Frontier Materials, said it was exciting to be on the commercialisation journey with Xefco, working with the company to discover what is possible and hopefully reduce the world’s fashion footprint.

“If successful, the Ausora technology, which colours fabrics without the need for large quantities of water, will put us a step closer to more efficient and sustainable clothing manufacturing,” Associate Professor Sutti said.

“This is the first stage of Xefco’s vision for the technology, with the REACH project focused on demonstrating the commercial viability of the technology at pilot scale and developing processes so it can be scaled up for commercial production,” Mr Hussey said.

“Together, Deakin and Xefco will push the limits of innovation and see what is possible.”
Xefco’s pilot plant is co-located with Deakin researchers at ManuFutures, the state-of-the-art advanced manufacturing hub at Deakin’s Waurn Ponds campus.

Founded in 2018 Xefco now employs 17 people and its products are already making a difference across the world. Its XReflex technology, which reduces consumption of insulation materials, is being used by some of the world’s leading apparel and fashion brands including The North Face.

Backed by a $50 million grant from the Australian Government’s inaugural Trailblazer Universities Program, with industry and university support taking the total project value to $380 million, REACH is facilitating the development of greener supply chains and accelerating business success as markets move from a throughput economy to a circular economy.

Overview of the collection
The collection is divided into 4 themes.
Natural, biodegradable or recycled fibre blends intended for crepe and crinkled fabrics are characterized by substantial twist and a high level of performance. The selection of fibres is oriented towards sustainability, with wool and silk organze combined with LENZINGTM ECOVEROTM viscose and Q-NOVA® regenerated polyamide.

Fuji crepe X-compact Nm 40/1 Z 1050 (40% wool 21.2 μ, 60% FSC certified LENZINGTM viscose EV), new this season, features a smooth look and no pilling thanks to the use of X-compact spinning technology, which produces yarns with excellent performance and durability.

When it comes to light, natural blends, wool and linen or wool, linen and silk blends follow the trend for softly fluid structures, such as the new Peschici Nm 42/1 Z 600 (53% wool 18.4 μ, 23% linen, 24% silk), with a fresh, dry handle and very current dappled effect, which results from the skilful combination of different fibres.

Contributing to a more sustainable and traceable textile production also involves attention to all fibres used. Mohair used for luxury yarns in noble fibres is strictly RMS (Responsible Mohair Standard) certified, which traces its origin, guaranteeing animal welfare and production according to responsible standards, similar to the analogous RWS (Responsible Wool Standard) used for wool. Bosforo RWS RMS Nm 32/1 Z 950 (20% wool 20.8 μ RWS, 60% FSC certified LENZINGTM viscose EV, 20% RMS Kid Mohair) is a fresh, bright yarn that is soft on the skin, suitable for trans-seasonal products, an example of careful selection of raw materials.

Among the fancy yarns, delicately animated structures predominate for naturally elegant creations, represented by Niche Nm 34/2 S 460 (42% wool 21.2 μ, 58% bourette silk), a twisted yarn in wool and bourette silk, which adds dynamism with its characteristic rough, knotty surface.

The new TexCoat lab-scale unit at Rudolf’s Geretsried, Germany-based Customer Solution Center, tests the sprayability of chemicals on fabrics as an additional tool to help the market transition to precision spray with confidence in the performance and sustainability of the end result.
 
With Baldwin’s innovative system, the chemistry is precisely distributed across the textile surface and is applied only where it is required, on one or both sides of the fabric. The non-contact technology eliminates chemistry dilution in wet-on-wet processes, allowing full control of maintaining consistent chemistry coverage rates.
 
Plus, pad bath contamination is eliminated, and changeovers are only required when there is a change of finish chemistry. On wet-on-dry processes, the finish is applied with 50% of the amount of water required for pad finishing. Dryer fabric entering the stenter means less water to evaporate resulting in less energy and higher production speeds.
 
More specifically, with Baldwin’s TexCoat G4, textile finishers can track and control the finishing process. Changeovers are quickly performed thanks to recipe management, including automated chemistry and coverage selection. Furthermore, the system takes speed information from the drying process to insure exact coverage regardless of any change in speed. TexCoat G4 measures every drop of chemical usage ensuring that the amount of chemical add-on is precise.
 
In addition, the TexCoat G4 system can process a wide range of low-viscosity water-based chemicals, such as durable water-repellants including PFAS-free, softeners, anti-microbials, easy care resins, flame retardants and more. Baldwin’s technology utilizes the same chemicals used in the traditional pad bath, with no special auxiliaries required.
