The complex production and finishing processes for high-quality fabrics require a reliable and efficient machine technology. With this in mind, WEIDMANN has always relied on the proven stenter technolo-gy from BRÜCKNER. For many decades, the German textile machinery manufacturer has been a world leader in the con-struction of production lines for the finishing of classical textiles, woven industrial  fabrics, nonwovens, glass fabrics and floor coverings. In addition to stenters, the company's production program also in-cludes coating lines, relaxation dryers, sanfor lines, continuous dyeing lines as well as ovens for the bonding of nonwovens and other special lines. All machines are produced 100% in-house in Germany.

Both companies continuously invest in new and innovative technology in order to be successful and competitive today and in the future. Only Recently, a completely newly developed BRÜCKNER stenter was installed in the ultra-modern plant at WEIDMANN. During the intensive project engineering phase it soon became clear which features are of special importance for their daily production requirements:

  • uniform moisture distribution in the machine entry and during pick-up of the specialized   chemicals in the finishing padder before the thermoprocess
  • weft-straight fabric flow with minimized residual distortion
  • very good accessibility for maintenance and daily cleaning
  • sensor technology and automation of setting parameters for energy optimization
  • heat-recovery with hot water generation for the dye house

Swedish automation boosts Tritex sewing operations

Founded in 1952, Svegea of Sweden – a member of TMAS, the Swedish textile machinery association – has over 60 years of experience in exclusively designing, manufacturing and installing high quality collarette band cutting machines worldwide.

These are used by garment manufacturers around the world for the production of tubular apparel components such as waistbands, cuff and neck tapes and other seam reinforcements, such as Triteks Trejd.

Founded in 1994, this family-owned business employs over 280 people at its plant in Prilep, North Macedonia, where high quality cotton fabrics are expertly converted into the products of the Tritex Underwear brand.

The Prilep operation encompasses the processing of fabrics, design, cutting, sewing, quality control and packing in a fully integrated workflow.

With around 200 sewing machinists, the Tritex product range encompasses briefs, boxers, slips, t-shirts, pyjamas and body slips which are primarily sold to countries within the European Union, as well as the domestic market.

Automation made smarter - Zünd launches Cradle Feeder 100

Having undergone further development, the new cradle feeder 100 now offers more functions and is even smarter. The cradle feeder 100 comes with an integrated cut-off system, intelligent controls, and smart roll-off features that take textile cutting to new levels of productivity and automation.

Just like its highly successful predecessor, which was introduced in 2017, the cradle feeder 100 is capable of advancing stretch fabrics from rolls completely without tension and resulting distortions. The integrated unwind-control system continuously monitors the rate in which the material is fed onto the cutter and manages that process with even greater precision than the previous model.

At the heart of the technological advances that come with new feeder is the optional integrated cut-off feature. It slices through the material at the end of a marker even while the cutter is still busy cutting. This makes it possible to switch rolls and prepare for the next job without interrupting the production process. Especially for users who frequently need to process short markers, this translates into significant time-savings in job preparation and setup. The cut-off function can be initiated manually by the user or set to occur automatically in the cutter software.

But they certainly signpost the future for woven fabrics, as two examples of the ever-wider possibilities of latest technology in the field. Fashion and function already combine in the increasing popularity of woven fabrics for shoes, and this is a present and future trend. Calculators in fabrics? That’s another story of ingenious development, using so-called ‘meander fields’ on the back and keys printed on the front of the material.

Fashion and function already combine in the increasing popularity of woven fabrics for shoes, and this is a present and future trend. Calculators in fabrics? That’s another story of ingenious development, using so-called ‘meander fields’ on the back and keys printed on the front of the material.

These glimpses of the outlook for modern weavers are among the highlights of developments now being pioneered by Swiss textile machinery companies. All weaving markets require innovation, as well as speed, efficiency, quality and sustainability. Member firms of the Swiss Textile Machinery Association respond to these needs at every point in the process – from tightening the first thread in the warp to winding the last inch for fabric delivery. They also share a common advantage, with a leading position in the traditional weaving industry as well as the expertise to foster new and exciting applications.

Technology and research cooperation
The concept of a ‘textile calculator’ was developed by Jakob Müller Group, in cooperation with the textile research institute Thuringen-Vogtland. Müller’s patented MDW® multi-directional weaving technology is able to create the meander fields which allow calculator functions to be accessed at a touch. A novel and useful facility, which suggests limitless expansion.

Today, the latest woven shoes are appreciated for their precise and comfortable fit. They score through their durability, strength and stability, meeting the requirements of individual athletes across many sports, as well as leisurewear. Stäubli is well known as a leading global specialist in weaving preparation, shedding systems and high-speed textile machinery. Its jacquard machines offer great flexibility across a wide range of formats, weaving all types of technical textiles, lightweight reinforcement fabrics – and shoes.

It’s possible to weave new materials such as ceramics, mix fibers such as aramid, carbon and other, and produce innovative multi-layers with variable thicknesses. Such applications put special demands on weaving machines which are fulfilled by Stäubli high-performance TF weaving systems.

Great weaving results are impossible without perfect warp tension, now available thanks to the world-leading electronic warp feeding systems of Crealet. Some market segments in weaving industry today demand warp let-off systems which meet individual customer requirements. Renewcell is a multi-award-winning textile recycling company based in Sweden. The company’s vision is to inspire an Industrial Evolution towards a sustainable world by producing high quality materials from recycled textiles. “There is a way to put fashion first without putting the environment in second place” – Renewcell describes their business concept. With their technology, the company has succeeded in recycling and regenerating textile fiber from old clothes to turn into new clothes. For example, H&M, a partner of Renewcell, has launched a garment that is half made with Renewcell’s fabric.

Today, Renewcell has a demo plant in Kristinehamn, Sweden, with the possibility to recycle over 4,500 tons of textiles each year. The company has now signed a major agreement with one of the world's largest producers of viscose fiber. With that as a basis, together with a well-proven process and technology, they are now building a full-scale production plant in Sundsvall, Sweden. When the new plant is ready for production, it will have the capacity to recycle 60,000 tons of textile waste annually, which is just over half of Sweden's annual textile consumption. The new plant is expected to be commissioned in 2022.

The Montex®Coat ticks all the right boxes for coating success in 2021

Flexibility, product uniformity and automation are the keys to success for coating businesses in today’s rapidly-changing technical textiles industry, explained Jürgen Hanel, Monforts Head of Technical Textiles, at the recent 1st World Congress on Textile Coating.

Introducing the latest Montex®Coat magnetic roller coating option to virtual delegates from around the world at the conference organised by International Newsletters, Hanel explained why this technology makes perfect sense now

“The magnetic roller system allows a wide range of coatings and finishes to be carried out, while being easy to handle for operators and much easier to clean at the end of the process,” he said. “It provides textile finishers with an expanded range of options due to the fully-adjustable positioning of the magnet within the roller and with four different magnet positions possible, can be set to operate both as a direct coating system and as an indirect coater.”

With traditional dip coating systems, he added, as well as with many standard knife coating technologies, there is always a difference in the tension between the centre and the edges of the wide width fabrics being treated – and hence the amount of pressure with which the coating is applied. With the use of a magnetic roller, equal pressure is applied across the full width of the fabric, with consistent results even at wide widths of over 2.4 metres. In addition, adjusting the roller surface, rather than changing the coating formulation to match the required add-on and viscosity for each coating effect required, leads to much higher output from the line.

Cleaner and less wasteful
The contribution of such flexible and resource-saving new technologies to a cleaner and less wasteful textile industry was a key theme at the congress – held virtually across the four afternoons of February 11th, 12th, 18th and 19th – as was digitalization and the many advantages it is providing.

“A typical integrated Monforts coating line is automated from the inlet feed to the winder,” Hanel told delegates. “Adjustments can also be made simply and easily from the touchscreen and with the new hand-held remote controller which has recently been introduced for the Montex®Coat unit.”

Manual adjustment, he added, is time consuming and needs the attention of an experienced operator or the reproducibility will not be accurate between coating operations. The adjustment by motors allows each coating to be stored and downloaded again for 100% reproducibility.

The motors can be fully controlled from the touchscreen and all necessary adjustments carried out remotely, making switching from one process to another extremely quick and easy.
The accuracy that is now being demanded by today’s most exacting customers is met with an optional carbon fibre roller – especially in dealing with the winding tension required in the processing of materials such as prepregs for composites and other heavyweight fabrics. Typical applications for the Montex®Coat include the finishing of tents and awnings, black-out roller blinds and sail cloth, automotive interior fabrics and medical disposables. Full PVC coatings, pigment dyeing or minimal application surface and low penetration treatments can all be accommodated.

“The World Congress on Textile Coating was characterised by some very stimulating presentations and forums between the speakers and a global audience of textile specialists,” Jürgen Hanel concluded. “It truly reflected the high level of positive changes now taking place in not just textile coating, but the entire textile industry. I look forward to the next edition, which hopefully will be a face-to-face event for even deeper level discussions and debate.”

Integration

Integration

Hamle’s plant in Çorlu already houses a Monforts ten-chamber Montex stenter and two Monforts sanforizing ranges on which the company carries out an extensive range of finishing processes. The new Thermex range further integrates a number of processes on technology all from a single supplier. The Thermex universal hotflue for continuous dyeing, condensing and thermosoling achieves unrivalled reliability even at maximum fabric speeds, for exceptional cost-effectiveness when dyeing both large and small batches of woven fabrics. The new range installed for Hamle benefits from the Econtrol® process* for reactive dyestuffs. This is quick and economical one-pass pad-dry and wash off process, with drying in the hot flue at 120-130°C and controlled humidity (25-30% by volume) to obtain fixation in 2-3 minutes.
Econtrol® ensures excellent reproducibility of all colours, improved dye penetration on difficult fabrics and no risk of the browning of cotton or other cellulose fibres due to the low fixation temperature.

  • Monforts customer Kipaş has been selected as the sole denim manufacturing partner in the €6.7 million European Union-funded New Cotton Project, involving the brands adidas and H&M, working in a consortium with suppliers, innovators and research institutes.

Kipaş, based in Kahramanmaraş, Turkey, is currently installing its third Monforts Montex stenter along with a third Monfortex compressive shrinkage system in a combined configuration dedicated to denim production.

This follows the successful installation and commissioning of the second Montex and Monfortex lines at the Kahramanmaraş plant in 2018, which Kipaş Vice Chairman of the Board Ahmet Öksüz said had immediately exceeded expectations.

“We performed a very thorough technical investigation based on the latest Industry 4.0 analysis before the purchase, to determine what we needed, and the Monforts technology met all our requirements,” he said, in an interview with Textilegence magazine. “The Monfortex is equipped with a variety of features not found on classical shrinkage machines and the production can be monitored from beginning to end. It also exceeded our expectations in energy cost savings.”

Kipaş subsequently received a special certificate from Monforts in recognition of its exceptional utilisation of the technology to its full potential.

The latest Montex stenter now being installed at Kipaş is a 12-chamber unit with a working width of 2 metres featuring all of the latest automation features. The Monfortex unit, also with a working width of 2 metres, is in a ‘double rubber’ configuration, comprising two compressive shrinkage units and two felt calenders in line. This allows the heat setting of elastane fibres and the residual shrinkage of the denim to be carried out simultaneously, for a significant increase in production speeds.

“Around 90-95% of denim fabric production now contains elastane fibres and the Monforts system has allowed us to simultaneously increase our production and quality in this respect,” Mr Öksüz said.

Regenerated cotton
For the next three years within the New Cotton Project, Kipaş will manufacture denim fabrics based on the cellulose-based fibres of Infinited Fiber Company of Finland, made from post-consumer textile waste that has been collected, sorted and regenerated.

The patented technology of Infinited, which is leading the consortium of 12 companies, turns cellulose-rich textile waste into fibres that look and feel like cotton.

“We are very excited and proud to lead this project which is breaking new ground when it comes to making circularity in the textile industry a reality,” said Infinited co-founder and CEO Petri Alava. “The enthusiasm and commitment with which the entire consortium has come together to work towards a cleaner, more sustainable future for fashion is truly inspiring.”

Take-back programmes
Adidas and H&M will establish take-back programmes to collect the clothing that is produced, to determine the next phase in their lifecycle. Clothing that can no longer be worn will be returned to Infinited, for regeneration into new fibres, further contributing to a circular economy in which textiles never go to waste, but instead are reused, recycled or turned into new garments.

The aim is to prove that circular, sustainable fashion can be achieved today, and to act as an inspiration and stepping stone to further, even bigger circular initiatives by the industry going forward.

The EU has identified the high potential for circularity within the textile industry, while simultaneously highlighting the urgent need for the development of technologies to produce and design sustainable and circular bio-based materials. Making sustainable products commonplace, reducing waste and leading global efforts on circularity are outlined in the European Commission’s Circular Economy Action Plan.

Fashion brands produce nearly twice as many clothes today as they did 20 years ago and demand is expected to continue growing. At the same time, the equivalent of one garbage truck of textiles is landfilled or burned every second. Most of the textile industry’s environmental problems relate to the raw materials used by the industry – cotton, fossil-based fibres such as polyester, and viscose as the most common man-made cellulosic fibre, are all associated with serious environmental concerns.

The first line was installed in 1985 during a decisive time for the company.

Taking the helm in the early 1980s, Jan Kettelhack – the current CEO, owner and great grandson of Heinrich Kettelhack who founded the company back in 1874 – made a number of decisions that have secured its success over the following decades.

In 1982 Kettelhack had to vacate its existing plant in the city of Rheine due to urban development restrictions and despite a general sense of crisis in the European textile industry at that time, opted to relocate and build a new highly automated plant that was not reliant on mechanical and personnel-intensive processes. This was aligned with a greater focus on competitive international sales.

From 1986, the company’s proficiency as a specialist in solid-colour textiles led to workwear textiles becoming a bedrock of the business. Continuous investments in machinery and technical equipment have resulted in a fully integrated and rationalised single source site dedicated solely to what the company does best – the expert dyeing and finishing of textiles.

Crucial process steps

These stages in the textile value-added chain, Jan Kettelhack has observed, are crucial to the quality of a final product in workwear – whether it stands the test in everyday use, how comfortable it is, and how many washes it can withstand.

Central to this is the sanforizing process, which pre-shrinks a fabric by compressing it prior to washing. This limits any residual or further shrinkage in a made-up finished garment to less than 1%, to ensure perfect comfort and fit over an extended lifetime.

“We certainly can’t complain about the performance of the old Monfortex sanforizing line which gave us so many uninterrupted years of service, but certain spare parts for it were becoming increasingly hard to source, the control unit was becoming a little unstable and we couldn’t risk potential interruptions to our production schedule,” says Kettelhack plant manager Hendrik Pleimann. “In many ways, the new Monfortex sanforizer is much the same as the old one in terms of its mechanical reliability and robust construction, but of course today’s drives are much more efficient, and when it comes to the automation features and control units – and the data we can generate and analyse for increasing efficiency – that’s a whole new world.”

Qualitex 800

The two-metres-wide Monfortex line benefits from the latest Qualitex 800 control system which allows all parameters to be easily automated via the 24-inch colour touchscreen, including production speed, control of all fabric feed devices, rotation spray or steaming cylinder options, the width of the stretching field and the rubber belt pressure.

The integrated Compactomat system allows a continuous indication and control of the shrinkage values and the temperatures of the shrinking cylinder and felt calender. Up to 10,000 separate process parameter records can be generated and stored by the data manager.

Full line management can be optimised via the batch-specific calculation of all process material consumption and water and electricity use, with any standstill times analysed and immediately corrected for the future.

Any further assistance required is available via Monforts Teleservice, with direct connection to technicians and virtual access to machine analysis.

Professional

Commissioning of the new Monfortex line at Kettelhack commenced in January and it was fully operational in a relatively short time.

“This was a very professional installation provided by the Monforts team with whom we have a very good relationship dating back many years, and everyone knew what was required from both sides,” says Mr Pleimann. “Our operators have found the new line very user friendly and we are very pleased with how everything proceeded so smoothly. An unexpected benefit is that the new line is also a lot quieter, of course, which is something our operatives are appreciating.”

Key features of the Monfortex line are the proven fabric preparation, weft straightening and spreading units, prior to the compressive shrinkage machine with a 750mm shrinking cylinder, and a felt calender equipped with 2,000mm diameter drying cylinder. The line also features an integrated automatic grinding unit.

Customer service

Kettelhack is processing primarily cotton and polyester woven fabrics, with lyocell becoming increasingly popular in workwear for its softness and comfort.

As part of its customer service, the company stocks more than a million metres of grey fabric and at least 1.2 million metres of finished and rolled standard fabric in its warehouse at any one time, with a further 750,000 metres permanently in production.

While a significant cost, this commitment ensures Kettelhack customers can be fully flexible and rely on it as a partner.

“As a family-run company with around a hundred employees, Kettelhack operates very differently to bigger businesses which have to constantly consider their immediate quarterly profits,” Mr Pleimann concludes. “The thinking at Kettelhack is in terms of the next twenty years and ensuring that the business will be just as successful for the next generation as it is today. Remscheid – from the end of this year, the southern Chinese yarn manufacturer Fujian Billion Polymerization Technology Industrial Co., Ltd. will be producing industrial yarns using systems supplied by Oerlikon Barmag. With this, the company – considered to be the largest polyester yarn manufacturer in southern China – is now also entering the industrial yarn market.

With 124 positions and a capacity of around 250,000 tons per annum, this project is the largest single industrial yarn order placed with Oerlikon Barmag to date. And with this order, the southern Chinese yarn manufacturer instantly positions itself as one of the ten largest Chinese industrial yarn producers. “The systems at Fujian Billion come with our latest draw unit design, which has been optimized for use with Oerlikon Barmag automation solutions”, comments Roy Dolmans, Head of Development for the Industrial Yarn Process. As a result, the newcomer in the industrial yarn sector is now superbly equipped for the future.

The well-known company – located in the Chinese Fujian Province – will be predominantly manufacturing high-tenacity (HT) and low-shrinkage (LS) yarns from the end of this year. These sophisticated yarns are deployed both in the automotive, geotextiles and safety sectors (HT yarns) and in the manufacture of coated industrial textiles such as truck tarpaulins and tents (LS yarns).

Founded in Jinjiang, Quanzhou, in 2003, Fujian Billion Polymerization Technology Industrial Co., Ltd. is one of the top 500 privately-owned enterprises in China. Annually, the yarn manufacturer produces around 2.8 million tons of filament yarn and ethylene-propylene side-by-side (ES) fibers.

TMAS members ready to support digital textile transformations, post Covid-19

  • Members of TMAS – the Swedish textile machinery association – have adopted a range of new strategies in response to the Covid-19 pandemic, aimed at assisting manufacturers of textiles and apparel to adjust to a new normal, as Europe and other regions emerge cautiously from lockdown.

“Many European companies have been forced into testing new working methods and looking at what it’s possible to do remotely, and how to exploit automation to the full, in order to become more flexible,” says TMAS Secretary General Therese Premler-Andersson. “Others have been taking risks where they see opportunies and there’s a new sense of solidarity among companies.

“It’s extremely encouraging, for example, that over five hundred European companies from across our supply chain are reported to have responded to the shortages of facemasks and PPE – protective personal equipment – by converting parts of their sites or investing in new equipment.”

New supply chains

New supply chains

Amongst them are TMAS members of the ACG Group, who quickly established a dedicated new nonwovens fabric converting and single-use garment making-up plant to supply to the Swedish health authorities. From a standing start in March, this is now producing 1.8 million square metres of converted fabric and turning it into 692,000 finished medical garments each month.

“In 2020 so far, we have seen new value chains being created and a certain amount of permanent reshoring is now inevitable,” says Premler-Andersson. “This is being backed by the new funding announced in the European Union’s Next Generation EU plan, with €750 billion marked for helping industry recover. As the European Commission President Ursula von der Leyen has stressed, “green and digital” transitions hold the key to Europe’s future prosperity and resilience, and TMAS members have new solutions to assist in both areas.”

Remote working

Automated solutions have opened up many possibilities for remote working during the pandemic. Texo AB, for example, the specialist in wide-width weaving looms for the paper industry, was able to successfully complete the build and delivery of a major multi-container order between April and May.

“Our new Remote Guidance software now makes it possible for us to carry out some of the commissioning and troubleshooting of such new lines remotely, which has been helpful” says Texo AB President Anders Svensson.

Svegea of Sweden, which has spent the past few months developing its new CR-210 fabric relaxation machine for knitted fabrics, has also successfully set up and installed a number of machines remotely, which the company has never attempted before.

“The pandemic has definitely led to some inventive solutions for us and with international travel currently not possible, we are finding better methods of digital communication and collaboration all the time,” says Svegea managing director Hakan Steene.

Eric Norling, Vice President of the Precision Application business of Baldwin Technology, believes the pandemic may have a more permanent impact on global travel.

“We have now proven that e-meetings and virtual collaboration tools are effective,” he says. “Baldwin implemented a home office work regime from April with only production personnel and R&D researchers at the workplace. These past few months have shown that we can be just as effective and do not need to travel for physical meetings to the same extent that was previously thought to be necessary.”

Pär Hedman, Sales and Marketing Manager for IRO AB, however, believes such advances can only go so far at the moment.

“Video conferences have taken a big leap forward, especially in development projects, and this method of communication is here to stay, but it will never completely replace personal meetings,” he says. “And textile fabrics need to be touched, examined and accepted by the senses, which is impossible to do via digital media today. The coming haptic internet, however, may well even change that too.”

Social distancing

The many garment factories now equipped with Eton Systems UPS work stations – designed to save considerable costs through automation – have meanwhile benefited from the unintentional social distancing they automatically provide compared to factories with conventional banks of sewing machines.

“These companies have been able to continue operating throughout the pandemic due to the spaced nature of our automated plant configurations,” says Eton Systems Business Development Manager Roger Ryrlén. “The UPS system has been established for some time, but planned spacing has proved an accidental plus for our customers – with improved productivity.”

“Innovations from TMAS member companies have been coming thick and fast recently due to their advanced know-how in automation concepts,” Premler-Andersson concludes.  “If anything, the restrictions imposed by the Covid-19 pandemic have only accelerated these initiatives by obliging our members to take new approaches.”
