Trevira and imat-uve introduce new 3D flat knitting technology for automotive interiors

Trevira, one of the market leaders in polyester yarn manufacture, and the development services company imat-uve have together achieved a milestone in textiles design: the use of 3D flat knitting technology for automotive interiors. In a jointly developed process that unites innovative yarn technologies with cutting-edge connection and finishing techniques, Trevira and imat-uve have found a way of producing anatomically contoured seat covers and trim components for vehicle interiors. Why is this important? The answer lies in the way it's done. Because the technology uses just one knitting process rather than several, manufacturers can reduce their production and materials costs, as it's no longer necessary to cut and assemble the fabrics. But the new invention is not just cost-effective – the flat knitting technique means that it's now possible to personalise design and function to a much greater degree, representing another important step in the direction of on-demand production.

Trevira and imat-uve are the first companies to develop such a sophisticated application of the knitting process for use in vehicles, thanks to imat-uve’s innovative processing and finishing technique which deploys a low-melt yarn specifically developed by Trevira. The collaboration has resulted in a high-performing knitted product which satisfies even the most demanding criteria in terms of quality and comfort. The VDA 230-210 standard velcro test carried out by imat's testing laboratory found that the product was extremely abrasion resistant. The 3D flat knitting technology even means that areas known to be vulnerable, such as the seams on seat covers, can be strengthened in the course of the same single knitting process. Another benefit of the technology is its contribution to sustainable manufacturing. Not only does it work on the zero waste principle, but the knitted fabric itself is manufactured entirely from yarn made from PES recyclates.

Thomas Rademacher, Head of Development at Trevira, explains why the collaboration was so successful. "The development company imat-uve came up with a new breakthrough technology, while here at Trevira, we contributed our own recycled yarns and a new low-melt yarn we've developed based on synthetic fibres, which provides a stabilising effect. Together we have created a highly sought-after, top quality product for automotive interiors. Flat knitting will now be the go-to technology for vehicle interiors – in the future, it will be impossible to imagine life without it."

Hans Peter Schlegelmilch, imat-uve’s CEO, pointed out the especial benefits of the new technology for vehicle manufacturers and their suppliers. "The 3D flat knitting technology doesn't just make it possible to save time and money on production. It also opens up a whole new world of personalisation for end consumers. Idéal Fibres & Fabrics Comines received the Textile Industry Award during the award ceremony of the “Trophées de l’Industrie des Hauts-de-France” (Trophies of the Industries of Hauts-de-France) which is hosted each year by the Société Industrielle du Nord. These trophies reward companies who are selected by trade and pooling associations based on their exemplary performance, innovations and achievements in an area of specialty which is different each year.

Idéal Fibres & Fabrics Comines (IFFC), a subsidiary of the Belgian Beaulieu International Group of companies, announced today that it was awarded the Textile Industry Award, which is one of the Trophies of the Industries of Hauts-de-France. The award ceremony took place on the 29th of March of this year at the Cité des Échanges of Marcq en Baroeul, France. Michiel Leys, Manufacturing Manager for Europe and General Manager of the production site, and Loïc Derôme, Operations Manager at IFCC, attended the ceremony and received the prize in person.

Idéal Fibres & Fabrics Comines’ production site has been based in the North since 1993 and manufactures high quality polypropylene and polyamid based textured yarns for applications in the automotive, and commercial and residential building sectors. “We regularly invest in technology on the one hand, and in safety, security and working conditions on the other”, says Loïc Derôme, Operations Manager at IFCC. “For the past two years, we have invested around for million euros and, this year, we are in the on-going process of further developing our manufacturing resources to meet the technical needs of the market and to increase the safety of our site.”

“We have selected IFCC because of its significant surface, but also because it is a French company belonging to a Belgian group, who decided to build on France as a country”, adds Eric Mezin, Délégué Général UIT Nord. An old dye returns to glory. Dr. Dean Etheridge of Texas Tech University, USA, talks about a new, innovative indigo dyeing process for cotton yarns using foam. This saves large amounts of water and is now increasingly being used by major brands in jeans production.

Amin Leder, Trützschler GmbH & Co. KG, Germany, presents a technique in which the stretching process for rotor yarn production does not take place in a separate machine, but is integrated into the carding. This makes it possible to efficiently process even cotton with a higher waste content.

Overview.
Harald Schwippel, from Rieter, Switzerland, summarises all four major spinning technologies for cotton – ring spinning, compact spinning, rotor spinning and air-jet spinning. His talk provides an overview of the possibilities that each of these processes currently offers for the manufacture of different yarns and the most efficient options for different applications.

In the run-up to the International Cotton Conference, the Fibre Institute Bremen and the Cotton Exchange are organising a specific seminar for spinning mills on Tuesday, dealing with the efficient handling of contaminants in cotton, from elimination in production to removal in winding. On Friday morning, Expert Session IX deals with the exchange of the latest research results, e.g. in the field of ginning in relation to cotton quality, or the important issue of checking the traceability of GMO-free cotton.

Thanks to a unique patented stitching yarn, the glass NCF reinforcement (G-PLY™) developed by CHOMARAT offers new possibilities in thermoplastic RTM and organosheet processes. “This is an especially innovative solution, utilizing stitching yarns that are compatible with processing temperatures to 400°C. These multiaxials improve the performance and provide a lot of construction freedom in terms of fibre orientation. These new design possibilities contribute to structural optimization. The quest for more lightweight vehicles, shorter cycle times and lower cost is a major issue for all builders,” explains CHOMARAT Automotive Market Manager Francisco De Oliveira.
This new heat-stable G-PLY™ reinforcement can withstand very high processing temperatures without deformation and provides optimal mechanical performance.

A CARBON UD TO REINFORCE EXTRA-THICK WIND TURBINE STRUCTURES
For the first time, CHOMARAT is exhibiting an infusion-moulded laminate made with 150 plies of its new unidirectional carbon C-PLY™. This 600g/m², high-permeability NCF can be used to create extra-thick structures, in particular the wind-turbine blade stiffeners, or spar caps. “Cost reduction is the challenge in the wind energy industry. Increasing the blade length by incorporating carbon stiffeners increases power, and so it also lowers the cost of the energy,” says CHOMARAT Wind Energy Market Manager Raphaël PLEYNET. The carbon UD developed by CHOMARAT provides a solution to achieve the goal to optimize the weight/power ratio. The UD’s high permeability reduces cycle times and lowers the blade production costs.

The market for the production of carpet yarn is increasingly evolving towards more demanding processes. However, beyond commodity products, standard plants can no longer fully exploit their advantages. From 20th to 22nd March 2018, Oerlikon Neumag will be presenting an economical alternative in Shanghai in hall W3, booth F03 at the Domotex asia/Chinafloor, the leading floor covering trade fair in the Asia-Pacific region: the BCF plant Sytec One with single-end technology.

If the requirements for the production of BCF yarns increase, for example, from recycled polyester or fine filaments, then this can also lead to higher breakage rates. Highly standardised production plants must then often strike compromises with regard to throughput, quality or cost-efficiency. In such cases, the Sytec One offers a good solution instead of the mostly three-end technology plants for standard processes.

Single-end technology with 98% productivity

The market for the production of carpet yarn is increasingly evolving towards more demanding processes. This BCF plant works with only one yarn (end) per position, making it ideal for demanding production processes. The reason: when a yarn break occurs only one yarn tears, all other yarns continue to run. This not only simplifies troubleshooting, it also reduces the re-threading time. In addition, less waste is produced. As a result, the productivity of the Sytec One is still over 98% for ten breakages a day, while a plant with three-end technology only reaches around 92%.

Faster processes due to a straight yarn path

In addition, the absolutely straight yarn path of the Sytec One enables significantly higher process speeds of up to 15% in spinning and texturing processes compared to multi-end technologies. Higher total titers of up to 6,000 dtex can also be produced without any problems. The gentle yarn guidance also ensures minimum friction on the individual filaments. This means less yarn breaks and a more stable process.

Optimised key component: spinning pack

Last but not least, the engineers at Oerlikon Neumag have developed a new design for the spinning pack. This central component of every BCF machine significantly influences the yarn quality. The corresponding solution for the Sytec One optimises the polymer flow in the spin pack, thus reducing the polymer dwell time. This leads to shorter product and colour change times and increases the plant efficiency. In addition, the spinning packs were widened so that yarns with up to 500 filaments can now be produced.

The product mix is decisive

In view of these advantages, the single-end Sytec One is recommended for processes with high breakage rates, fine filaments, frequent colour changes or in general when demanding processes take up an increasing share in the business. "The product mix is decisive for the choice of technology," sums up Alfred Czaplinski, Sales Manager BCF at Oerlikon Neumag. "We are happy to advise on the optimal solution and offer both single-end and three-end plant technologies." 

Good business at the Domotex Hanover, Germany

In the run-up to the trade fair, the Domotex Hanover in mid-January was already proving to be a promising harbinger. With four lively trade fair days and contract conclusions in the lower double-digit million euro range, mainly from the European and Asian markets, the order intake for Oerlikon Neumag was very good.

GOTS Organic Cotton: The Global Organic Textile Standard GOTS is the most important standard for sustainable production of garments and natural fiber textile products from organic farming such as organic cotton or organic wool. GOTS criteria measures environmental, technical quality, toxicity and social impacts. GOTS is backed by independent certification for the entire supply chain.

Highly standardized production systems must strike compromises with regard to throughput, quality or cost-efficiency. At the Domotex 2018, the world's largest trade fair for floor coverings, Oerlikon Neumag will present the Sytec One solution for demanding BCF processes.

The Sytec One is a BCF plant with only one end per position. Due to this single-end characteristic, it is particularly well suited for demanding production processes, such as recycled polyester or fine filaments. The reason: In the event of a yarn break, only one end breaks. All the other positions are not affected and continue to run. As a result, this plant has a higher efficiency compared with a multi-end technology plant. For example, with ten breaks a day, the efficiency of the Sytec One is still over 98%, while a threeend technology achieves only 92% efficiency.

This results in a speed increase of up to 15%. In addition to standard processes, more demanding processes with higher break rates play an increasingly important role. "The product mix is critical to the choice of technology," said Martin Rademacher, vice president of sales Oerlikon Neumag. "We are in the comfortable position of being able to offer our customers both a single-end and a three-end technology."

A shining example of how technology and design work interact: On 3 November, 2017, Schoeller Textil AG wins the Design Preis Schweiz 2017/18 in the textile category. E-soft-shell is a heated fabric which can be cut to size without affecting the embedded technology and is primarily suited to clothing for outdoor activities and motorcycling.

The innovative company Schoeller Textil AG from the Rhine valley is the proud winner of the Design Preis Schweiz 2017/18, picking up the award for Excellent Swiss Design in the textile category on 3 November, 2017 in Langenthal.

Together with the whole Schoeller team, the Schoeller delegation – consisting of Roland Lottenbach (Head of Research and Development, left), Dagmar Signer (Marketing, centre) and Ruedi Kühne (CFO, right) - takes enormous delight in this recognition for the many years of intensive work. The company received the award for the heated fabric, E-soft-shell. Among others, the evaluation criteria were: technologies, material combinations, zeitgeist and innovation.

The Design Preis jury commented as follows on the Schoeller development: Electrically heated clothing which makes it possible for us to stay pleasantly warm in winter has long been a dream of the textiles industry. Projects in this field have hardly made it beyond the development and trial phase hitherto. But now Schoeller Textil has created E-soft-shell, a material that makes this utopia a reality. E-soft-shell is a laminate consisting of bi-elastic tissue, machined lining and a functional corkshell coating. The heating technology is integrated with the fabric in a diamond-shaped geometrical pattern. It is based on metallic yarns, making it possible for the material to be evenly heated at standard voltages. The fabric is designed to be sold off the roll, and can be cut up without affecting the embedded technology. It is suitable above all as clothing for outdoor activities or motor cycling – but applications in the fashion or wellness worlds could also come into consideration.

Awarded by FM Global, HPR designation means a facility meets the highest industry standards for property protection.

FM Global, Beaulieu International Group’s (B.I.G.) industrial property and business interruption insurer for the past two years, offers a unique concept that supports the Group in reducing its exposure to loss and increases its business resilience. A dedicated worldwide team of engineers focuses on providing assistance and protection of its assets, helping the Group to achieve a higher level of risk protection.

The Ideal Fibres & Fabrics Comines site produces high quality yarns for a large variety of application and market segments including the automotive industry. It scored exceptionally well in its FM Global assessment which focused on aspects including fire protection, protection against natural hazard, mechanical breakdown of machinery and also cyber risks.

Its overall risk mark of 76 ranks it within the top 25% of its industry for fire risk prevention and protection.

Commenting on the Award, Emmanuel Colchen, Global Sales Director Yarns within BU Beaulieu Engineered Products, said: “This HPR yarn production site reinforces strongly our supply chain security and demonstrates our engagement towards our customers and partners. Our contingency planning and risk management are essential, well-considered elements within our long-term business strategy to demanding sectors such as Automotive and Commercial & Residential floor covering contracts.”

Ideal Fibres & Fabrics Comines is the second facility in the Group to attain HPR status, and the very first in Europe. Pinnacle Polymers LLC in the USA also achieved the HPR as a chemical plant, which is a rare achievement within the chemical business. Fire risk prevention is part of the Group’s broader risk management activities. B.I.G. is investing in increasing the level of protection at all B.I.G. plants in order to protect its business continuity.

The divisions of B.I.G. are also implementing a number of safety programmes to raise awareness of workplace safety and to maintain strong safety records.
