New secured remote service concept Oerlikon Neumag and Oerlikon Nonwoven

To increase system productivity and to keep service downtimes as short as possible, remote servicing has long been absolutely essential within a globally-networked textile industry. For its Oerlikon Neumag and Oerlikon Nonwoven brands, the Oerlikon Manmade Fibers segment is offering a new secured remote service concept with defined loan-based hardware and software.

A remote connection with remote access to the systems creates new service options that would not have been possible over the phone or by e-mail. Upon signing a secured remote service contract, Oerlikon Manmade Fibers provides its customers with the necessary hardware and software, exchanges the hardware in the event of changes to security requirements and supplies continuous software updates.

“Within the context of a secured remote service contract, we loan the hardware to our customers. This means that our clients do not have additional procurement costs and they do not have to worry about ensuring their technology is constantly up-to-date in terms of security requirements. We assume this task for them”, explains Jan Pauer, Technical Sales Manager responsible for modifications, talking about the benefits of this service concept.

Secured remote service contracts are offered for all Oerlikon Neumag and Oerlikon Nonwoven sys-tems and are available with additional, customer-specific services.

Protective masks for Europe
With FleeceforEurope and Lindenpartner, Düsseldorf-based Kloepfel Group purchasing consultancy and Berlin-based industrial consultancy Bechinger & Heymann Holding plan to manufacture and distribute up to 50 million protection class FFP1 through FFP3 respiratory masks a month exclusively for the European market from the beginning of fall. And the primary focus will be on quality.
With protective masks – including those used in operating rooms – this quality is provided above all by  virus-absorbing nonwovens. And these will be manufactured by ‘FleeceforEurope’ using an Oerlikon Nonwoven meltblown system.
But masks effectively protecting against infections can only be guaranteed with the right quality. A crucial factor in this is the inside of the mask. Because the nonwoven used in protection class FFP1 through FFP3 respiratory masks plays a decisive role.

European market for protective masks with a promising future
Those responsible at Oerlikon Nonwoven and FleeceforEurope, which will primarily focus on producing high-end nonwovens, and Lindenpartner, which will manufacture and distribute the protective masks, are certain of one thing: the market for protective masks has a very promising long-term future in Europe.
What has been commonplace in Asia for many years now will also become normal in Europe. People will be increasingly wearing face masks when venturing out, in order to better protect themselves against health risks such as the current pandemic and also against increasing environmental pollution in the form of  fine particles and exhaust fumes in the future. A

Medical face masks from a vending machine
Mask producer Lindenpartner has already secured supplies of nonwovens and will be producing face masks for the European healthcare sector over the coming weeks. To fight the coronavirus pandemic, Lindenpartner is planning to install 100 self-service face mask vending machines in Germany over the next four weeks, positioning them in publicly-accessible places such as shopping centers and airports, for example.

Weltweite Nachfrage nach der Meltblown-Technologie zur Herstellung von chirurgischen Gesichtsmasken steigt.

Konjunkturverlangsamung in allen Endmärkten beeinträchtigt die Performance des Segments Surface Solutions im 1. Quartal. Zur Steigerung von Effizienz und Agilität wird das bereits angekündigte Produktivitätsprogramm mit aggressiven Kostensenkungszielen weitergeführt. 

Oerlikon zieht die Jahresprognose 2020 aufgrund erheblicher Marktunsicherheit zurück; Mittelfristiges Ziel einer EBITDA-Marge von 16% bis 18% weiterhin angestrebt.

Oerlikon Nonwoven expands it laboratory nonwovens production capacities

Materials for in excess of one million protective masks
Within the context of supporting the critical infrastructure in Germany, Oerlikon Nonwoven immediately began converting its laboratory systems in Neumünster to manufacture nonwovens at the end of March. With this, only small local businesses and companies were initially supported in the manufacture of oronasal masks.
With the laboratory system at the R&D Center material for more than one million protective masks a month can be manufactured.

The laboratory has meanwhile run out of raw materials and new orders for replacement materials had to be placed before Easter – with current delivery times of approx. 3 weeks. This will allow production to be resumed, and even considerably expanded, in May.
The laboratory system is now once again being deployed to produce nonwovens that will be used to make more than million face masks / oronasal masks a month. “We will not be manufacturing the masks ourselves. We have meanwhile found both corresponding partner companies and also private individuals demanding nonwovens”, adds Andreas Frisch, commenting on the developments.

Boom in orders
Furthermore, Oerlikon Nonwoven has also fired up the production of the machines and systems used for its meltblown technology. The demand from Germany, Europe and the rest of the world has quickly
secured the company a high in orders..
We will be commissioning the first meltblown system at the site of a leading Western European nonwovens producers in the second quarter of 2020. The capacities for respiratory masks available in Europe to date are predominantly manufactured on Oerlikon
Nonwoven systems.

Staggered in terms of timing and with varying magnitude, the global spread of coronavirus is impacting the development of the regional economies in the core markets of the Manmade Fibers segment of the Swiss Oerlikon Group.
The sales markets for manmade fiber systems and equipment have been primarily located in China, India and Turkey for many years now. Together, these markets – above all China – make up the lion’s share of the project landscape at Oerlikon Manmade Fibers. And this is paying positive dividends at the moment. Because the production facilities of the major manmade fiber manufacturers in
China have been systematically fired up again over the past few weeks, with capacity utilization increasing consistently.

Going against the flow
The Segment CEO, Georg Stausberg explains the reason: “Long before the coronavirus situation developed, the major manmade fiber manufacturers in China had decided to reverse-integrate their production chains to include petrochemicals in order to expand their portfolios with targeted investments, to reduce their dependence on a ,single product’, to optimize their costs and ultimately to acquire greater control over margins in a global volume business”.
Similar processes and decisions – albeit not on the same scale as in China – have also
been detected at the large manmade fiber manufacturers in India and Turkey. Even though businesses in India and Turkey are presently still temporarily severely impacted by the coronavirus situation, their long-term commitment cannot however be questioned, as the company-internally-agreed plans will be systematically implemented moving forward.

Long-term investments of global market players
All this has recently resulted in increased demand for spinning and texturing systems – just like those supplied by total solutions provider Oerlikon Manmade Fibers with its
Oerlikon Barmag, Oerlikon Neumag and Oerlikon Nonwoven product brands.
“The investments in petrochemical systems are based on long-term strategic considerations and are resulting – even during the coronavirus pandemic – neither in short- and medium-term economic dips, nor in changed customer behavior. (...)”, states Segment-CEO Georg Stausberg.
As a result of Oerlikon Manmade Fibers delving into the digital age years ago, the segment has experienced the intensive and short-term benefit from all the measures, in part also in its processing of customer projects.

Following several years of development with partner Siemens, Oerlikon Barmag kicked off serial production of its new drive unit for POY systems at the beginning of the year. The new component makes stands out above all with regards to energy efficiency.

The requirements-specific design of the compact inverter unit ensures functional optimization of the winder’s control functions. And the new component is used in conjunction with a performance-optimized chuck motor. This means that energy savings of up to 3% can be achieved for the take-up.

Further customer benefits include a significant reduction in cables and cable trays. The reduced number of switching cabinets also saves space. Following intensive field tests at two well-known customers last year, the compact inverter unit was finally released for serial manufacture at the beginning of 2020.
There are plans to deliver several thousand positions with the new component this year.

Oerlikon Nonwoven large-scale meltblown sold to Asia

a leading Asian large-scale manufacturer of manmade fibers and polymers has invested in a new Oerlikon Nonwoven meltblown system. The recently-signed contract comprises a 2-beam system for manufacturing filtration nonwovens – predominantly for medical products such as face masks – with a nominal capacity of up to 1,200 tons of nonwovens a year. The commercial production launch has been scheduled for the fourth quarter of 2020.

The 2-beam system has an operating width of 1.6 meters and is equipped with the new patented Oerlikon Nonwoven electro-charging unit. The Oerlikon Nonwoven meltblown technology is recognized by the market as being the technically most efficient method for producing highly-separating filter media made from manmade fibers, particularly in conjunction with electrostatic charging and with extremely low-pressure loss. Electro-charging the filter nonwovens allows the manufacture of sophisticated EPA- and HEPA-class filter media as well as media that comply with the requirements of N95-, FFP2- and FFP3-class respiratory masks.

This system will be deployed exclusively in the manufacture of nonwovens for respiratory masks.

Due to the current state of emergency with regards to the local supply of face masks, Oerlikon Nonwoven is currently using its own laboratory system to produce electrostatically-charged filter media which are being sent to local small businesses and companies for the manufacture of face masks.

Technological changes to Oerlikon Neumag’s Baltic crimper thrust pad contacting device have resulted in considerably reduced friction in the crimper rolls and hence less wear and fewer metal particles contaminating the crimped staple fibers.
Thrust pads close the gap between the crimper rolls on either side. Normally, these thrust pads are continually pressed – under high pressure – against the sides of the crimper rolls. Wear and metal debris on the thrust pads is the result of this constant contact. The metal debris can contaminate the fibers, something that is particularly undesirable in hygiene applications.

This prevents fibers from being caught and the frictional force between the pressure disk thrust pad and the crimper roll is minimized. Major technological changes to Oerlikon Neumag’s RoTac³ tangling unit produce even more efficient BCF yarn tangling. On the one hand, the tangling nozzle has been flow - optimized, allowing the air pressure to be lowered by approximately 10 percent compared to its predecessor while maintaining the same knot strength. Furthermore, the nozzle bearing arrangements have been improved. Consequently, either higher speeds or nozzle rings with greater numbers of holes can be used, generating more knots in the yarn.

Even at high production speeds, tangling knots can be set considerably more evenly with the RoTac³ than in the case of other conventional tangling units. Frequent tangling dropouts are now a thing of the past. This ensures better yarn quality and has a positive impact on further processing. The result: the carpet has a visibly more even appearance.

Stable and efficient yarn production is hugely important to yarn manufacturers. Not only does the evenness of the tangling knots make the investment interesting, so too does the energy efficiency of the RoTac3. The tangling unit requires up to 50 percent less energy for generating compressed air. Against the background of rising energy prices, this represents an excellent prerequisite for optimizing production costs.

Oerlikon Neumag has been able to secure various retrofit contracts since the launch of the RoTac3 in 2015. And new systems are predominantly equipped with RoTac³. The RoTac³ is included in the standard scope of delivery for the newer BCF S8 system. Oerlikon wins three large manmade fibers orders in China

Long-term project business in China remains stable 

Oerlikon has received new large orders for manmade fibers production solutions from three of the world’s leading manmade fibers manufacturers. All three companies are based in China and have been key customers of Oerlikon for many years. The orders are for Oerlikon Barmag’s world-leading filament-spinning technology for the highly efficient production of polyester fibers. The three projects have a total value of more than CHF 600 million (EUR 565 million). A very small proportion of these projects will be recognized in Oerlikon Group’s order intake in 2020, and the majority will be accounted for in 2021 and 2022. On-site delivery and installation of these systems are planned for the period from 2021 to early 2023.

The systems business in China remains largely unchanged despite the short-term interruption caused by the coronavirus epidemic following the Chinese New Year celebrations. Long-term project planning for major customers in the manmade fibers industry has resulted in new major orders being placed with Oerlikon Barmag. One of the three new orders, valued at more than CHF300million (EUR282million), is the largest order ever received by Oerlikon Barmag, based in Remscheid, Germany.

The comprehensive manmade fibers technology solutions by Oerlikon are used along the entire value chain in polyester yarn manufacturing and contain cutting-edge automation and digitalization technologies. Oerlikon’s innovative technologies will enable the three Chinese companies to increase their production capacities for polyester yarn and to remain competitive. Oerlikon Barmag will provide the entire system for WINGS POY and WINGS FDY, as well as the texturing machines from the eFK product family in phases over a period of slightly over two years.

The Indian yarn manufacturer Polygenta, specialized on the manufacturing of sustainable recycling yarns, recently commenced production of recycled polyester FDY yarns at its facilities in Nashik. The yarn is produced using a combination of perPETual Global Technologies patented chemical recycling technology and Oerlikon Barmag’s direct spinning system equipped with the 32-end WINGS concept.

The spinning plant was commissioned by Oerlikon Textile India technologists in close collaboration with the process experts at Oerlikon Barmag, with various FDY products currently being developed. The yarn produced caters to the requirements of premium-segment clients demanding high quality, cost effective sustainable solutions.

As one of the world’s first companies, Polygenta has, since 2014, been producing 100% recycled POY and DTY from post-consumer PET using the patented chemical recycling process developed by perPETual Global Technologies. perPETual’s process reduces CO2 impact by more than 66% compared to virgin PET. The yarn is spun using Oerlikon Barmag systems and equipment. As a result, Polygenta is able to produce a wide range of DTY and FDY yarns that comply with the Global Recycled Standard (GRS).

Oerlikon: Automated wiping reduces yarn breaks

Following its installation at several major yarn manufacturers in China, the first wiping robot has now been operating in India since the end of 2019. As already the case with our Chinese clients, the performance of the Oerlikon Barmag solution there demonstrates the same properties: an even, high-quality wiping process providing considerably reduced yarn break rates and higher full package rates. Regular wiping (cleaning) of the spin packs is important for process stability and yarn quality.

Following its installation at several major yarn manufacturers in China, the first wiping robot has now been operating in India since the end of 2019. As already the case with our Chinese clients, the performance of the Oerlikon Barmag solution there demonstrates the same properties: an even, high-quality wiping process providing considerably reduced yarn break rates and higher full package rates. Regular wiping (cleaning) of the spin packs is important for process stability and yarn quality.

The performance data at the Indian yarn manufacturer was collated and evaluated over a period of three months. The results revealed that the yarn break rate has – regardless of the product – fallen by almost 30%. The former running time breaks have decreased by 10% and string-up breaks by 40%. Consequently, full package rates have risen by 3%, while waste rates have fallen by 0.2%. “Yarn breaks are always an issue; they have a direct impact on the production figures. This is where the wiping robot reveals its added value”, comments Stephan Faulstich, Technology Manager POY. The system automatically and autonomously controls the individual positions in accordance with the scheduled wiping cycles. In addition to the scheduled wiping processes, there are also events that cannot be planned or that are not immediately visible. Here, the wiping robot – as a result of its management functionalities – is able to identify issues such as yarn breaks or parallel wiping processes and to independently offer solutions. The same also applies to manual requests: if another action is simultaneously required here, the system identifies this and offers solutions.

The wiping robot operates in a cross-line manner. In contrast to manual wiping, the cleaning quality remains constant around the clock, considerably reducing the impact of the wiping on both the spinning plant process stability and on the yarn data of the spun yarn. And production times can be increased between two cleaning cycles as well: whereas repeated wiping is required after 48 hours in the case of manual wiping, utilizing the robot extends the interval between two wiping processes to up to 60 hours. The considerable increase in the spinning process efficiency achieved by the wiping robot also has a positive impact on margins. To this end, one customer deploying the wiping robot was able to reduce its production costs for the same yarn by more than 3%.

Fed from Oerlikon polycondensation and extrusion systems, these companies manufacture polyester, nylon and polypropylene on large-scale installations with Oerlikon Barmag WINGS POY, WINGS FDY, IDY and DTY product lines and using Oerlikon Neumag’s staple fiber and BCF technologies. And this was once again the case at the event held at the beginning of 2020, where around 450 managers and employees from local businesses took the opportunity to exchange ideas and information. For the third time in succession, Oerlikon also entered into dialog with the next generation of managers at major Indian polyester and nylon manufacturers in a separate event hosted in Mumbai beforehand. The technology symposium was again held – for the very first time – just a few days later and in a slightly modified form at a second venue: in Kolkata in West Bengal, a potential second future key location for manufacturing manmade fibers in India according to plans revealed by the Indian government. Here, the discussions held by the Oerlikon experts focused above all on the transfer of technologies for manufacturing polyester, nylon and polypropylene. Oerlikon is able to offer the entire process chain – from the melt to the textured yarn or the fibers and including the necessary semi- and fullyautomated logistics process – from a single source. This is of interest above all for potential new customers and investors in West Bengal and neighboring Bangladesh, as some do not have decades of expertise in manufacturing manmade fibers, as is the case for most companies in the region around Silvassa/Daman.

The PHANTOM technology is released to Teknoweb Materials by P&G in worldwide exclusive license. The PHANTOM technology is the superior dry laid alternative technology for manufacturing wet wipes from pulp and polymer fibers, for example. Compared to conventional, known processes, this technology offers superior performances with cost advantage in much more eco-friendly products. Dispensing with hydroentanglement renders subsequent drying of the material redundant. Targeted process management allows the optimal setting of the relevant product parameters such as softness, tenacity, dirt absorption and liquid absorption.

Die Kernkomponente der Tricolor Lösung ist die neue, zum Patent angemeldete Color Pop Compacting Einheit (CPC-T) für eine noch flexiblere und gleichmäßigere Farbseparation. Individuell kontrollierbare Luftdrücke je Farbe sorgen in der CPC-T für eine Vorvertangelung, welche eine Akzentuierung der Farben zur Folge hat und dadurch über 200.000 verschiede Farbschattierungen möglich macht. War es bisher auch nur schwer möglich, stark farbseparierte oder akzentuierte BCF Garne aus Polyamid 6 herzustellen, ist dies zukünftig dank der CPC-T machbar. Durch das neue Design ist die CPC-T nun auch für Prozesse mit niedrigen Fadenspannungen geeignet.

Erweitertes Produktangebot für die Herstellung von Teppichgarnen
Das Wissen über alle relevanten Technologien in der Chemiefaserspinnerei ermöglicht es Oerlikon als einzigem Hersteller weltweit, sein Leistungsangebot für die Produktion von Teppichgarnen zu erweitern. Das Anlagenkonzept auf Basis eines POY- und Texturier-Prozesses ist für einen Teppich- und Heimtextil- Produktbereich ausgelegt, der besonders weiche und bauschige Polyesterfäden mit BCF-ähnlichen Eigenschaften fordert. Zielrichtung sind hierbei Garne mit einem Titer bis zu maximal 1300dtex und typischerweise über 1000 Filamente. Typische Produkte sind zum Beispiel ein 1300dtex f1152 oder 660dtex f1152 sowie 990dtex f768. Das Maschinenkonzept besteht aus dem bekannten WINGS HD POY Wickler sowie der eAFK Big-V Texturiermaschine.

The second technology focus offers new opportunities for the Egyptian market and the Middle Eastern markets in particular: with Oerlikon Neumag’s BCF S8 monocolor and tricolor system, the segment will be unveiling its new carpet yarn production flagship. Superlative spinning speeds, up to 700 individual filaments, finer titers of up to 2.5 dpf – the performance data and technological finesse of the new system have already made a huge impression at numerous trade fairs and roadshows over the past year. The tricolor’s core component is the new, patent-pending Color Pop Compacting unit (CPC-T) for even more flexible and more even color separation. With the CPC-T, individually-controllable air pressures for each color provide pre-tangling, which accentuates the colors and hence makes more than 200,000 different shades possible. Whereas it has been very difficult to manufacture strongly color-separated or color-accentuated BCF yarns from polyamide 6 to date, this will in future be possible thanks to the CPC-T system. As a result of the new design, the CPC-T is now also suitable for processes with low yarn tensions.
 
Expanded product offering for manufacturing carpet yarns
Know-how covering all relevant technologies deployed in manmade fiber spinning plants enables Oerlikon – as the world’s only manufacturer – to expand its range of products and services for making carpet yarns. The POY- and texturing-based system concept is designed for a carpet and home textiles segment that demands particularly soft and bulky polyester yarns with BCF-like properties. Here, the aim is to produce yarns with titers of max. 1300dtex and typically more than 1,000 filaments, with typical products including, for example, 1300dtex f1152, 660dtex f1152 and 990dtex f768. The machine concept comprises the well-known WINGS HD POY winder, along with the eAFK Big-V texturing machine.
