This is how The Laundry (R)Evolution was born: a radically new conception thought to simplify and optimize the entire garment finishing process.

It involves only 2 technologies in the entire finishing cycle, reducing waste and optimizing resources: LaserBlaze, and The All-in-One-System. Metro is used, a software that processes real data, in real time to check all laundry consumption, optimizing processing times and improving performance.

The All-in-One System performs all washing operations by integrating 4 sustainable technologies into a single machine: ECOfree 2, which uses ozone in both the water and air; NoStone® for authentic and pumice-free stone-wash effects; UP, for washing processes with at least 50% less water; Core, a nebulizing system improving performance and reducing water consumption.

In terms of effects, the latest results of the Laundry (R)evolution are OBleach and Wake.

OBleach is the new Tonello patent-pending process which, by using only ozone, “returns to the future” with an authentic, sustainable and cool Bleach.

Wake is the first totally natural dyeing system. In fact, it uses only plants and vegetable waste, organic items like flowers, berries and roots left to dry and infuse, without harmful chemicals additives.

During the Innovate Textile & Apparel (ITA) virtual textile machinery show which will run from October 15th-30th 2020, Monforts will be emphasising its leadership position in three key fields – advanced coating, denim finishing and fabric sanforizing.

With its multi-head capability, the latest Monforts texCoat coating system provides flexibility with an unprecedented range of options and a wide range of modules available.

Refinements
“Since we acquired the coating technology that our systems are based on we have made a lot of refinements and all of them are reflected in higher coating accuracy and the resulting quality of the treated fabrics,” says Monforts Head of Technical Textiles, Jürgen Hanel.
“Our systems have the shortest fabric path from the coating unit into the stenter and we have all variations of coating application systems too – and all of these options are available in wider widths, with the engineering and manufacturing from a single source here in Europe.”

CYD
Denim finishing is meanwhile a field in which Monforts has an undisputed lead and it has been working closely with its many partners in the key denim manufacturing countries of Bangladesh, Brazil, China, India, Mexico Pakistan and Turkey to develop advanced solutions. The latest of these is the CYD yarn dyeing system.
“CYD is based on the proven Econtrol® dyeing system for fabrics*,” explains Monforts Head of Denim Hans Wroblowski. “It integrates new functions and processes into the weaving preparatory processes – spinning, direct beaming, warping and assembly beaming, followed by sizing and dyeing – in order to increase quality, flexibility, economic viability and productivity. The CYD system has been developed in response to a very strong market demand.”

Pre-shrinking
Monforts has also recently delivered a significant number of its latest Monfortex sanforizing lines to customers around the world.
Sanforizing is vital to final fabric quality, pre-shrinking it by compressing prior to washing, to limit any residual or further shrinkage in a made-up finished garment to less than 1%, for perfect comfort and fit over an extended lifetime.

As with industry-leading Montex stenters, Monfortex lines benefit from the latest Qualitex 800 control system which allows all parameters to be easily automated via the 24-inch colour touchscreen, including production speed, control of all fabric feed devices, rotation spray or steaming cylinder options, the width of the stretching field and the rubber belt pressure. Up to 10,000 separate process parameter records can be generated and stored by the data manager.

New Monfortex line part of a long-term vision for Kettelhack

  • Kettelhack GmbH – a German leader in the dyeing and finishing of monochrome fabrics for high-quality and durable workwear and bed linen – has this year retired its existing Monforts sanforizing line after 35 years of daily service, replacing it with a new one.

The first line was installed in 1985 during a decisive time for the company.

Taking the helm in the early 1980s, Jan Kettelhack – the current CEO, owner and great grandson of Heinrich Kettelhack who founded the company back in 1874 – made a number of decisions that have secured its success over the following decades.

In 1982 Kettelhack had to vacate its existing plant in the city of Rheine due to urban development restrictions and despite a general sense of crisis in the European textile industry at that time, opted to relocate and build a new highly automated plant that was not reliant on mechanical and personnel-intensive processes. This was aligned with a greater focus on competitive international sales.

From 1986, the company’s proficiency as a specialist in solid-colour textiles led to workwear textiles becoming a bedrock of the business. Continuous investments in machinery and technical equipment have resulted in a fully integrated and rationalised single source site dedicated solely to what the company does best – the expert dyeing and finishing of textiles.

Crucial process steps

These stages in the textile value-added chain, Jan Kettelhack has observed, are crucial to the quality of a final product in workwear – whether it stands the test in everyday use, how comfortable it is, and how many washes it can withstand.

Central to this is the sanforizing process, which pre-shrinks a fabric by compressing it prior to washing. This limits any residual or further shrinkage in a made-up finished garment to less than 1%, to ensure perfect comfort and fit over an extended lifetime.

“We certainly can’t complain about the performance of the old Monfortex sanforizing line which gave us so many uninterrupted years of service, but certain spare parts for it were becoming increasingly hard to source, the control unit was becoming a little unstable and we couldn’t risk potential interruptions to our production schedule,” says Kettelhack plant manager Hendrik Pleimann. “In many ways, the new Monfortex sanforizer is much the same as the old one in terms of its mechanical reliability and robust construction, but of course today’s drives are much more efficient, and when it comes to the automation features and control units – and the data we can generate and analyse for increasing efficiency – that’s a whole new world.”

Qualitex 800

The two-metres-wide Monfortex line benefits from the latest Qualitex 800 control system which allows all parameters to be easily automated via the 24-inch colour touchscreen, including production speed, control of all fabric feed devices, rotation spray or steaming cylinder options, the width of the stretching field and the rubber belt pressure.

The integrated Compactomat system allows a continuous indication and control of the shrinkage values and the temperatures of the shrinking cylinder and felt calender. Up to 10,000 separate process parameter records can be generated and stored by the data manager.

Full line management can be optimised via the batch-specific calculation of all process material consumption and water and electricity use, with any standstill times analysed and immediately corrected for the future.

Any further assistance required is available via Monforts Teleservice, with direct connection to technicians and virtual access to machine analysis.

Professional

Commissioning of the new Monfortex line at Kettelhack commenced in January and it was fully operational in a relatively short time.

“This was a very professional installation provided by the Monforts team with whom we have a very good relationship dating back many years, and everyone knew what was required from both sides,” says Mr Pleimann. “Our operators have found the new line very user friendly and we are very pleased with how everything proceeded so smoothly. An unexpected benefit is that the new line is also a lot quieter, of course, which is something our operatives are appreciating.”

Key features of the Monfortex line are the proven fabric preparation, weft straightening and spreading units, prior to the compressive shrinkage machine with a 750mm shrinking cylinder, and a felt calender equipped with 2,000mm diameter drying cylinder. The line also features an integrated automatic grinding unit.

Customer service

Kettelhack is processing primarily cotton and polyester woven fabrics, with lyocell becoming increasingly popular in workwear for its softness and comfort.

As part of its customer service, the company stocks more than a million metres of grey fabric and at least 1.2 million metres of finished and rolled standard fabric in its warehouse at any one time, with a further 750,000 metres permanently in production.

While a significant cost, this commitment ensures Kettelhack customers can be fully flexible and rely on it as a partner.

“As a family-run company with around a hundred employees, Kettelhack operates very differently to bigger businesses which have to constantly consider their immediate quarterly profits,” Mr Pleimann concludes. “The thinking at Kettelhack is in terms of the next twenty years and ensuring that the business will be just as successful for the next generation as it is today. We also have a very flat organisational structure in which everyone is involved and takes an active part, which makes it a very nice place to work.”

Monforts ATC adventures in aquaculture

Monforts has recently been involved in a number of R&D trials aimed at improving the performance of the fishing cage nets employed in fish farming operations at its Advanced Technology Centre (ATC) in Mönchengladbach, Germany.

The cultivation of both freshwater and saltwater fish populations under controlled conditions is a global industry valued at around $200 billion annually and only made possible with the use of huge aquaculture nets.

Monforts has recently been involved in a number of R&D trials aimed at improving the performance of the fishing cage nets employed in fish farming operations at its Advanced Technology Centre (ATC) in Mönchengladbach, Germany.

The cultivation of both freshwater and saltwater fish populations under controlled conditions is a global industry valued at around $200 billion annually and only made possible with the use of huge aquaculture nets.

Biofouling
“These nets are very prone to biofouling and to avoid its negative impacts, high-pressure robotic jets are now used to clean them,” explains Monforts Head of Technical Textiles Jürgen Hanel. “Net cleaning is expensive and can also damage current antifouling coatings on the nets, causing contamination as well as fish health and welfare risks.
The development of more effective antifouling coatings for fishing cage nets has been one aspect of R&D work at the Monforts ATC, while the use of how alternative fibres could potentially be coated or finished to replace the polyamide which is currently most widely used has also been explored.
The issue of plastics and synthetic fibres in the oceans has generated global media attention recently, and the aquaculture industry is exploring all avenues that will lead to more sustainable practices.

Expansions
Since its opening in 2013, over €3 million has been invested in equipment at the Monforts ATC, which over an area of 1,200 square metres houses two full finishing lines, engineered to accommodate an extremely diverse range of processes, in addition to a Thermex range for the continuous dyeing of denim.

Oerlikon: New upgrade transforms the ACW into WINGS

Recently, upgrades and retrofits were made available for Oerlikon Barmag ACW-series winders, with which the benefits of the WINGS concept become tangibly close for operators of POY spinning systems equipped with ACW technology. Worldwide, thousands of winders could take advantage of this system upgrade.

In addition to savings in terms of energy, waste and HR, the benefits of the WINGS concept above all include the consistently high yarn quality, making WINGS yarn a winner in further processing. Particularly with regards to its dyeing properties, the yarn is considerably superior to products manufactured using conventional winder technology.

Yarn producers can now also achieve these typical WINGS properties with ACW winders – with a corresponding system upgrade. The ACW WINGS conversion components and ACW upgrades for draw units can be installed as plug-in units in virtually no time at all, hence minimizing system downtimes. Analog to WINGS, the new ACW WINGS draw unit is more compact and also guides the yarn using rollers instead of yarn guides. This minimizes friction for the yarn and the angles of deflection remain the same, which in turn optimizes the yarn tension on all packages.

Already being used in China
The first expansion phase with 96 positions is already successfully operating at Chinese polyester yarn manufacturer Zhejiang Rongsheng. “We achieved excellent yarn values after just four days. The yarns are of AA quality for a full package rate of 98% and a yarn break rate of 0.5 per ton”, summarizes Xu Yongming, Plant Manager at Rongsheng, talking about the upgrade package. “This has allowed us to once again become one of the top manufacturers with our ACW yarns.” A second expansion phase with 88 further positions will follow at the end of 2019.

The conversion package is also particularly interesting as a result of its fast ROI (return-on-investment) of less than one year. ACW WINGS is available for all ACW-type POY / HOY winders for polyester, polyamide 6 and polyamide 6.6.

At ITMA 2019 in Barcelona from June 20-26 FONG’S Europe, a member of CHTC FONG’S International Group, will be providing details of its new THEN Supratec LTM hydraulic long-tube dyeing machine.


This machine is distinguished by the ability to vary the angle of the Then Flexkier for either dry (jet) or wet (overflow) mode dyeing, in order to optimise the dye liquor ratio – from 1:15 down to 1:4 – depending on the materials being dyed.

This translates into considerable savings in auxiliaries, water and energy.

The Supratec LTM is suitable for the treatment of both woven and knitted fabrics ranging from the most sensitive articles to heavyweight materials within the weight range of 25 g/lm to 380 g/lm, and operates at very low tension due to the extremely low lifting height between the variable nozzle and the plaited fabric.

BASF 3D Printing Solutions presents new products at formnext and announces pioneering strategic alliances for industrial 3D printing

New products for photopolymer and laser sinter printing methods from BASF 3D Printing Solutions GmbH (B3DPS) are on show from November 13 to 16 at Stand F20 in Hall 3.1 at this year’s formnext fair in Frankfurt. The BASF subsidiary is also announcing several new partnerships for the development and distribution of groundbreaking 3D printing solutions and products.

B3DPS has entered into a strategic partnership with the US company Origin, San Francisco, California for the further development of photopolymer printing processes. “Within the framework of an open business model, we are combining BASF’s material know-how with Origin’s expertise in printer software programming and the manufacture of the corresponding hardware,” explained Volker Hammes, Managing Director BASF 3D Printing Solutions GmbH. The collaboration has already shown the first signs of success. Origin has developed a new printing method where BASF’s new Ultracur3D photopolymers can be processed particularly well. The technology offers an optimal combination of a good surface finish and high mechanical stability, while also allowing for high material throughput.

B3DPS is working together with Photocentric, a manufacturer of 3D printers and their corresponding software and materials, on the development of new photopolymers and large-format photopolymer printers for mass production of functional components. Based in Peterborough, UK and Phoenix, USA, Photocentric has developed and optimized the use of LCD screens as image generators for its own printing systems. The two partners plan to offer the industry 3D printing solutions that replace parts of traditional manufacturing processes such as injection molding for small series, as well as enabling the production of large components.

The objective of the cooperation with Xunshi Technology, a Chinese printer manufacturer headquartered in Shaoxing, and operates in USA under the name Sprintray, will be opening new fields of application in 3D printing for the Ultracur3D product range of B3DPS.

Ultracur3D specialties for photopolymer printing processes
B3DPS has grouped well-established and new photopolymers designed for the respective 3D printing processes under the brand name Ultracur3D. BASF has developed unique raw materials for its new products that enable special part properties.
“Our Ultracur3D portfolio enables us to offer customers various UV-curable materials for 3D printing that provide far better mechanical properties and higher long-term stability than most available materials,” explained András Marton, Senior Business Development Manager at B3DPS. He added: “These materials have been developed for functional components that are subject to high stress.”

Expansion of distribution network for filaments
Innofil3D, a subsidiary of B3DPS, is entering into a partnership with Jet-Mate Technology, based in Tjanjin, China, for the distribution of plastic filaments in China. In parallel, a distribution agreement has been concluded with M. Holland in Northbrook, USA for the distribution of filaments in USA. “Since the USA is the largest market for filaments, we intend to strengthen our activities there,” said Jeroen Wiggers, Business Director 3DP Solutions for Additive Extrusion at B3DPS, adding: “Asia is another important market for us. We will be developing further distribution channels there and putting our Ultrafuse filaments on the Asian market in 2019.”

BASF’s portfolio of filaments for 3D printing are comprised of two categories; the well-established Innofil3D filaments based on generic polymers for conventional applications and polymer-based Ultrafuse filaments for advanced formulations used in demanding technical applications. One of the broadest filament selections on the market, this portfolio covers customer requirements ranging from prototype to industrial-scale production.

SLS: new 3D printing material with fire protection classification
New flame-resistant Ultrasint Polyamide PA6 Black FR meets UL94 V2 fire protection standards and is a new material class for use in selective laser sintering (SLS) processes, distinguished by high stiffness and thermal stability. In cooperation with one of the global leaders of public transportation vehicles, B3DPS has developed new components that meet vehicle fire protection requirements. “Together with our partner, we are currently producing prototypes, spare parts, and small series components, and are working to further improve flame resistance to meet additional certification specifications,” explained Hammes.
BASF introduced Ultrasint Grey PA6 LM X085 at AMUG this spring and now is followed by another product on show at formnext. Ultrasint PA6 Black LM X085 is based on polyamide 6, and can be processed at 175-185 degrees Celsius therefore making it suitable for most current SLS machines.

B3DPS adds polypropylene to its 3D printing portfolio
Through the acquisition of Advanc3D Materials GmbH in July 2018, B3DPS has expanded its range with numerous materials for use on laser sinter machines, including polyamide Adsint PA12, Adsint PA11, Adsint PA11CF and Adsint TPU flex 90.
Ultrasint PP is a special highlight. This polypropylene-based product exhibits outstanding mechanical properties and is frequently used in standard industrial production as it offers a good balance between price and performance. Ultrasint PP is distinguished by excellent plasticity, low moisture uptake, and resistance to liquids and gases. Prototypes and small batches can now be produced from the same material as used for traditional serial production. Post treatments such as thermoforming, sealing, and dyeing can be performed after printing.

This saves a lot of water, plus the fabric is made from pre-dyed fibres (solution-dyeing) and the DWR coating is applied using a dry-finish treatment. The only thing that could improve it: as the polyamide is currently produced from postindustrial waste products, it would be nice to have option of using post-consumer polyamides in the future.

And the winner of the PERFORMANCE AWARD is:
The PERFORMANCE AWARD recognizes another pioneering development. Never before has there been such a fine, yet still tear resistant, highly functional fabric. The winner is article "DPQ 1092 DWR" from Green Threads and with only 17g/m² an absolute lightweight. Particularly fine nylon yarns are used (7d and 4d); a 4d yarn has never before been used in functional fabrics. This plus the extremely good tear resistance clinched it for the jury. Another plus for the winner: this lightweight fabric can achieve with just 17 g comparable performance values to a 50g fabric; thereby, not only is the weight significantly reduced, but also the amount of raw materials and energy consumed in production. This is also a factor that protects the environment when the garment is disposed at the end of its useful life.

    Colors other than blue have been tricky to achieve in the past. With Optisul® C dyes, denim manufacturers can expand their color horizons with this range of six dyes especially designed to produce soft denim colors in continuous dyeing processes, as well as on coating and printing. Optisul® C affinity-free, sulfide-free dyes can easily be combined with each other to create garments suitable for wash-down treatments in a wide array of easily achievable and reproducible soft colors. They are suitable for GOTS and bluesign® approval.

Cadira® for Resource Optimized Reactive/Disperse Continuous Dyeing

The DyStar® Group recently launched a new concept of their resource saving module – Cadira Reactive/Disperse Continuous.

Cadira Reactive/Disperse Continuous is a modified pad-dry-thermosol-pad-steam dyeing process for open width PES/CO fabrics. In contrast to the standard PDTPS process, Cadira Reactive/Disperse Continuous does not require a separate reduction clearing process and thus saves more than 40% chemicals, water and energy. This effect is obtained by using a special dye choice of Dianix® XF/XF2 and SF disperse dyes in combination with selected Levafix® and Remazol® reactive dyes and a modified steaming and wash-off process with Sera® auxiliaries.

The Cadira concepts considerably reduce process costs, water, waste and energy consumption and machine utilization. Cadira supports Brands & Retailers and their production partners in their effort to save valuable resources and to reduce the carbon footprint of their textile goods.

The first Cadira module was developed in 2016. Since then DyStar has launched Cadira concepts for various substrates and applications. So far, the following Cadira concepts are available.

As one of the undisputed leaders in the European textile scene, Italy is always a good bellwether of the trends between Europe and China. After a less than stellar 2016, Italy’s fabric exports to the Mainland China and Hong Kong markets grew by 12.4% in the first 10 months of 2017[1]. The expected demand for European brands at Intertextile Shanghai Apparel Fabrics will be most evident in the SalonEurope zone, which features exhibitors from Austria, France, Germany, Italy, Spain, Switzerland, Turkey and the UK, as well as country pavilions & zones from France, Germany, Italy and Turkey.

There is also continuing demand for overseas expertise when it comes to more technical areas such as sustainability and digital printing, solutions to which can be found in the fair’s All About Sustainability area and Digital Printing Zone.

SalonEurope showcases the continent’s full textile expertise
The best of the best from Europe will be on display in this edition’s SalonEurope, with a range of products across the whole textile spectrum on offer. Some of the highlights this edition include:

  • Alumo (Switzerland): celebrating its 100-year anniversary this July, Alumo has undertaken a complete refresh of their brand, highlighting the character of their mill in Appenzell, Switzerland that has deep roots in the local textile industry. This edition, they will showcase a renewed collection of luxury shirting fabrics with intricate designs and added functions such as natural stretch and wrinkle-free, and a newly enlarged, never-out-of-stock ‘Sartorial’ collection.
  • Hatfil Tekstil Isletmeleri (Turkey): a Turkish-Italian joint venture, they offer a huge range of yarns including eco-friendly options such as organic, BCI and fair trade yarns, as well as cotton, Tencel, Amicor, bamboo, cashmere, modal and other varieties.
  • Hohenstein Textile Testing (Germany): offering testing services, OEKO-TEX® services and certifications, the Hohenstein Quality Label and more.
  • Ricamificio Paolo Italy SpA (Italy): an embroidery manufacturer, they have developed a new technique using very thin embroideries to produce a lace-like effect, which can also be customised to the customer’s requirements in no more than four weeks. They have also produced a quilt-like fabric suitable for spring / summer garments which is made from materials such as silk organdie, cotton yarn or lurex to produce a shiny effect.
  • Teseo Tessitura Serica Di Olmeda SpA (Italy): for their summer 2019 collection, Teseo is inspired by the natural elements with increased attention to sustainability with GOTS-certified bio silk and eco-friendly yarns. New articles are lighter and enriched with yarn-dyes, include jacquard stripes and checks, gauze and devoré bands to add transparency, and more.

New collaboration of sustainable viscose suppliers formed in China
While the textile industry in China still has a long way to go in terms of sustainability, genuine progress is being made at both a government and company level. January of this year saw the implementation of a new environment protection tax, with companies charged for noise, air & water pollution and generating solid waste[2]. Replacing a pollutant discharge fee that had been in place for 40 years, the new tax is set by local governments – with some of the regions suffering from worse pollution setting higher rates – and also incentivises companies with lower emissions.

In another encouraging move, 10 leading global viscose producers in China have come together to form the Collaboration for Sustainable Development of Viscose (CV) to promote the sustainable sourcing and responsible production of viscose. These 10 producers collectively account for over 50% of the world’s viscose staple fibre production, and have partnered with two trade associations to adopt a sustainability roadmap for the viscose industry. Built around credible international sustainability standards and programmes, the CV Roadmap aims to provide guidance to viscose producers on sustainable sourcing and production practices.

The CV collaboration will make its debut appearance in the fair’s All About Sustainability zone, where visitors can learn more about this initiative, as well as sustainable developments in the Chinese textile industry. Apart from an educational programme and garment display area, the zone will also feature a number of exhibitors other than CV.

Digital Printing Zone debuts at Spring Edition
While digital printing is rapidly gaining traction in the global textile industry, this is especially so in China due to its potential to reduce pollution during the production process. Amongst the exhibitors looking to take advantage of this in the fair’s new Digital Printing Zone is MS Italy, a market leader in the design, development and distribution of innovative digital ink-jet printing systems and associated consumables, which serves the high-end, roll-to-roll textile printing and specialty material markets. Also exhibiting is DIGITEX which will introduce the latest digital- and inkjet-printed natural and manmade fabrics.

Apart from digital printing exhibitors, a day-long forum will inform fairgoers on the exciting possibilities of digital printing. Held on day 2 of the fair, the Fast Fashion and Digital Printing Application Forum features sessions on fast fashion technology & trends and digital printing applications. These are followed by a series of discussions on topics such as flexible supply chains, business opportunities created by digital printing and IP protection. The forum also includes a presentation on the findings of a six-month study conducted by Fashion Print, a Chinese publication, for which they visited hundreds of textile companies, printing and dyeing enterprises, as well as their suppliers to produce a research paper on the digital textile printing market and technology.

In addition to Intertextile Shanghai Apparel Fabrics, four other textile fairs also take place at the National Exhibition and Convention Center: Yarn Expo Spring, Intertextile Shanghai Home Textiles – Spring Edition, fashion garment fair CHIC and knitting fair PH Value.
