B.I.G.powers Cushion Vinyl production plant with green energy

Beaulieu International Group is investing €5 million to transition the fossil based energy supply of its Cushion Vinyl production plant in Wielsbeke, Belgium, to bio mass generated steam supply. A transition to renewable energy. To this end, B.I.G. is collaborating with A&U Energie, a company that converts non-recyclable wood waste into green energy and heat. This strategic move aligns with B.I.G.'s commitment to reach ‘net zero’ for their operations by 2030.

The transition from fossil energy to green steam and the switch to waste gas treatment without direct fossil energy brings significant benefits. First, the switch in technology will lead to 88% reduction in their Belgian Cushion Vinyl carbon footprint related to heat supply and waste gas treatment, compared to the current emissions. Second, the use of steam heating and electric energy provides improved energy efficiency. In addition, the use of steam systems is known for its safety and reliability, providing a safer and more stable heating solution for the Belgian Cushion Vinyl facility. Moreover, the switch to steam and electric energy allows for the use of green electricity in the future, if available.

In addition to transitioning to 100% green energy, Beaulieu International Group is also dedicated to advancing the circular economy. These efforts encompass various initiatives, including increasing the use of recycled and reused materials. For example, 50% of B.I.G.'s PVC floor coverings are already fully recyclable. Additionally, they are actively working to reduce the environmental impact of their solutions by 42% at the end of their life cycle, striving to minimize product emissions to nearly zero, and eliminating pollutants. Recently at the Belgian Flanders Flooring Days, Beauflor launched its Twilight collection, a cushion vinyl floor created with PVC from 100% bio and circular sources resulting in a 40% reduced CO₂ footprint compared to their conventional heterogeneous CV flooring for residential applications

Furthermore, their cushion vinyl brand Beauflor launched the ReLive concept, a specialized program designed for a circular future, ensuring the collection, sorting, and recycling of PVC flooring cutting waste. Currently, this program focuses on post-installation waste and is exclusively available in France, with the goal of expanding its reach to other EU countries.

Through the establishment of strategic partnerships dedicated to finding innovative ways to repurpose waste materials previously slated for incineration, B.I.G. underscores its commitment to sustainable solutions and collaboration with like-minded organizations. 75% of B.I.G.'s post-industrial waste is now being successfully recycled.

New mattresses made of industrial & post-consumer foam waste

  • Recypur successfully starts up a complete airlay line delivered by ANDRITZ for its mill in L’Alcúdia, Spain

The airlay line is designed for recycling of post-industrial and post-consumer foam and was developed specifically for the bedding and furniture industry, with material heights reaching 20 cm and densities of up to 120 kg/m3. Experimental tests carried out together with experts from ANDRITZ Laroche led to the conclusion that the mechanical method for recycling polyurethane is the most versatile and reliable.

With a capacity of 1.2 t/h, this airlay line enables Recypur to supply new mattresses made of industrial & post-consumer foam waste from old mattresses. This well proven process allows to reduce the environmental impact, increase self-sufficiency and eventually reduce the use of polyurethane. Such a set-up also allows multiple functional materials to be incorporated into the blend, such as flame-retardant, conductive and insulating fibers, among others. Thanks to this tailored approach, Recypur is now able to expand its diversification, innovation and reputation on the Spanish market.

The scope of supply includes a blending line with five feeders, an Exel 1500 for fine opening, an Airlay Flexiloft+ with 2.20 m working width, a recycling machine and an oven.

Airlay lines strongly support the circular economy and are part of ANDRITZ’s comprehensive product portfolio of sustainable solutions that help customers achieve their own sustainability goals in terms of climate and environmental protection.

Recypur, based in the Spanish province of Valencia, is part of DELAX, a Spanish group specialized in manufacturing and commercialization of innovative beds and mattresses. This company is the first Spanish manufacturer of recycled flexible polyurethane foam cores from post-consumer foam waste.

The ColorMind color bank features predefined colors, always in stock, meaning short lead times. Manufacturers can also benefit from customized lot sizes and bobbin length, creating even more flexibility and design freedom. To preview a taster of the potential directions opened up for loop-pile carpets, B.I.G. Yarns has used the technology to achieve its own “Optica” dot effect and “Illusion” wave effect as inspiration for customers’ design explorations.

“ColorMind offers never-seen yarn diversity to support a new level of design sophistication in high-end carpet segments. We’re very proud and excited to enter into two steps yarns with a solution offering something truly special, the result of intensive dedication from our design and development teams,” comments Emmanuel Colchen, General Manager, B.I.G. Yarns. “ColorMind combines our strengths in delivering high-performance, more sustainable yarns to fit the evolving demands of these segments, underpinned by our expertise in color sequencing and color mixing. We’re looking forward to exciting collaborations and innovative, eye-catching designs for future loop-pile carpets.”

ColorMind PA6 yarns are based on a unique Solution Dyed Nylon yarn and are suitable for Class 33 certification (heavy commercial use). The EqoCycle yarn version is mainly based on post-industrial waste and supports contract and automotive carpet manufacturers with a drop-in circular solution to reduce the ecological footprint of their end carpets.
