Innovations
Borealis uses technological innovation to add value to polyolefin-based applications, ensure that production processes are made more resource efficient, and to accelerate plastics circularity. Borstar®, the multi-modal proprietary technology for the manufacture of polyethylene (PE) and polypropylene (PP), has been a mainstay of Borealis success since the start-up of the first Borstar PE plant in Porvoo, Finland in 1995. Borstar has since been joined by other technology brands, like Borlink™, an innovation for the power cable industry; Borstar® Nextension Technology, an innovation that among other benefits facilitates the production of monomaterial applications designed for recycling; or the Borcycle™ M technology for mechanical recycling, which breathes new life into polyolefin-based, post-consumer waste, transforming it into applications with a lower carbon footprint.

Global Expansion
With the strong support of its two majority shareholders OMV (Austria) and The Abu Dhabi National Oil Company (ADNOC, UAE), Borealis continues to expand its global footprint. The joint venture Borouge, established in 1998 in the UAE, and listed on the Abu Dhabi Securities Exchange (ADX) since 2022, is one of the largest integrated polyolefin complexes. It is currently the site of the company’s largest-ever growth project: Borouge 4, the new USD 6.2 billion facility in Ruwais, which will serve customers in the Middle East and Asia. In North America, the Baystar™ joint venture, founded in 2017 and operated with partner TotalEnergies, entailed the construction of a new ethane cracker as well as the most advanced Borstar plant ever built outside of Europe. The PE Borstar 3G plant in Pasadena, Texas was started up in late 2023 and has brought Borstar to this continent for the first time. Borealis’ commitment to Europe as a production location is evidenced by the new, world-scale propane dehydrogenation (PDH) plant currently under construction at Borealis operations in Kallo, Belgium.

These materials are helping to ensure improved and more sustainable EOL recycling of electric vehicles that are driving the future of the car industry.

The new PET BCF Yarns offer high-performance for automotive carpets, including abrasion and stain resistance, and durability, passing all stringent automotive tests including the Taber test for abrasion performance, compressibility and recovery ability test, light fastness in automotive (DIN EN ISO 105-B06) and VOC (fogging) according the VDA 278 test on VOC and FOG emission. The yarns can be color solution dyed, have a dTex between 1300 – 1500, 81 filaments and are ideally for mats with a composition of 400 to 800 gram per m², while the yarns for molded carpets have a dTex of 1200, 144 filaments for 380 gram per m².

With the addition of PET BCF yarns, B.I.G. Yarns is now a one-stop-shop for 3 types of Solution Dyed BCF carpet yarns for the automotive industry: nylon (PA6), polypropylene (PP) and polyester (PET), and the Eqo-range of PA6 yarns – the sustainability focused EqoBalance, EqoCycle and EqoYarn.

The automotive carpet market is expected to grow strongly in the coming decade with the increased demand for vehicle customization and personalization driven by owners looking to upgrade and enhance interiors, including the flooring area.
A growing awareness around car hygiene is also boosting the market as consumers become more conscious of maintaining cleanliness in their vehicles, including the floors. Automotive carpets provide an effective solution by trapping dirt and preventing it from spreading to other areas.

Beaulieu International Group at International Conference on Geosynthetics

Beaulieu International Group will turn the spotlight on geotextile products with sustainability benefits to support progress in resilient civil engineering projects at the 12th ICG Rome from 18th -21st September 2023, presenting options to target fossil carbon reduction by choosing PP-based staple fibres or woven geotextiles that are among the lowest in carbon footprint for geosynthetics.

For manufacturers of nonwoven geotextiles, Beaulieu Fibres International (BFI) offers PP fibres with > 25% carbon footprint reduction compared to the European standard PP fibres, generating 1.48 kg CO2/kg PP fibres. A step further is to accelerate the replacement of fossil carbon in engineered fibre applications by choosing its ISCC Plus certified bio-attributed MONO-PP with a negative carbon footprint.

For construction projects, nonwoven geotextiles made with high-tenacity HT8 fibres are proven to secure a longer service lifetime and reduce the environmental impact, as they offer high mechanical performance at a reduced weight.

Beaulieu Technical Textiles' (BTT) woven geotextiles provide a wide range of functions, including separation, filtration, reinforcement and erosion control, and are among the most sustainable in the industry. Depending on weight, the carbon footprint of its woven geotextiles (m²) ranges between 0.37 and 1.40 kg CO2 eq./m². They also minimize the use of natural resources for more sustainable infrastructure development. Case studies such as at the Ostend-Bruges airport highlight significant CO2 reduction on the jobsite by replacing the transport of 960 trucks of gravel with 3 trucks of woven geotextiles, and by extending the runway’s life span.

The ICG launch of its new line Terralys MF woven filtration geotextiles with monofilament boosts the performance of a common solution in building layers that require high water flow rates. High-tenacity extruded polypropylene tapes and monofilaments are interwoven to form dimensionally stable and highly permeable geotextiles. These new filtration geotextiles provide greater resistance to dirt and biological clogging. They allow water to travel freely while reducing soil erosion when employed as a separation and stabilizing layer.

As of September 2023, all PP staple fibres and woven geotextiles will have Environmental Product Declarations (EPD) based on LCAs. Each EPD is an essential tool for communicating and reporting on the sustainability performance and helps carbon-conscious customers in their purchasing and decision making. Registered EPDs are globally recognized, publicly available and free to download through EPD Libraries.

JUMBO-Textil: Lubricant-free tensioning and clamping system

From mechanical engineering to the construction industry, from logistics to rescue technology – tensioning and clamping systems fulfil important tasks in a number of industries. The possible uses of technical textiles for industrial applications of this kind are manifold.

Patented and precisely configured
The ElasTool system from the elastics expert consists of a connection tool and a rubber rope connected to this tool via integrated locking elements. The stainless steel, aluminium or plastic connection tool and the rubber rope – with a thickness of between 12 and 38 mm – are each configured to fit precisely. The highlight of the patented connection solution: the more tensile force is exerted, the more the rope is jammed. Thanks to the locking system, ElasTool still provides a secure hold even when the diameter of the rubber rope narrows to up to 60 percent due to the tensile load. A crucial advantage over conventional end connections by pressing.

Economical and low maintenance
The system has further advantages: the textile solution runs quietly. Unlike clamping systems with steel cable springs, there is no creaking here. In addition, textiles, plastic and aluminium are particularly lightweight materials. ElasTool therefore saves energy. Another benefit: the connection system works without lubricating oil. While conventional tensioning and clamping solutions in industrial plants and products have to be oiled regularly, the JUMBO textile system works completely maintenance-free.

Versatile and easily interchangeable
Depending on the area of application of the ElasTool, the interchangeable head can be exchanged: Plastic hook instead of aluminium eyelet, stainless steel flange instead of aluminium hook – for example. The interchangeable head can be replaced effortlessly and without special tools.

"A lifting system in a high-bay warehouse, a trolley in a crane, damping for compressors or crash systems – these are just three of the many possible applications. We adapt the dimensions, material, force-stretch behaviour, flame retardancy – like all properties – specifically to the respective project," emphasises Carl Mrusek, Chief Sales Officer of JUMBO-Textil. "Thus, with ElasTool, we offer a safe load connection for a wide variety of applications in industry."

Respunsible® is a spunbond brand manufactured from recycled polypropylene. A preliminary Life Cycle Assessment (LCA) study was carried out by RadiciGroup to demonstrate the correlation between the reduction in environmental impact and the percentage increase in recycled material. The final results demonstrate that a variable percentage of from 50 to 70% recycled material leads to a reduction in CO2 emissions of from 30 to 40%, compared to a fabric made of 100% virgin material, without comprising high technical performance.

Additionally, since RadiciGroup has achieved ISCC PLUS certification (International Sustainability and Carbon Certification), it can offer bio, biocircular or circular polypropylene spunbond and meltblown nonwovens, in which the sustainable polypropylene is biomass balanced. This certification signifies traceability along the supply chain and verifies that the certified companies meet high environmental and social standards.

“Since 2020, we have had a technologically advanced meltblown production line,” Mr. Buriani concluded. “This allows us to make composite structures, sold under the brand name Radimelt®. Now our goal is to expand our filtration applications, diversifying and developing new business, for instance vacuum cleaner bags or HVAC (heating, ventilation and air conditioning) system filters, where we can meet the high efficiency and mechanical resistance demanded, thanks to our latest generation technology.”

Sports and knitwear specialist Löffler is celebrating its 50th anniversary in 2023. Its plant in Ried houses 25 circular knitting machines and three seamless knitting machines with an annual output of around 905,000 square metres of fabric, and in addition to product development, design, cutting and some sewing are all carried out in-house.

Löffler is known for its transtex under garments, which ushered in the two-layer principle of structures combining hydrophobic polypropylene and other fibres like cotton, Modal, Tencel or merino wool.

Before transtex, endurance athletes usually wore pure cotton underwear next to their skin, which became wet over time and cooled the body down. Löffler’s two-layer fabric prevented this, since the polypropylene does not absorb moisture and instead wicks it to the outside, where it can evaporate to keep the skin dry.

Innovation has been ongoing ever since, and in December, Löffler received an ISPO Award 2022 for transtex Retr’x – its latest functional underwear made from recycled polypropylene from textile waste and a combination of recycled and GOTS-certified organic cotton. Transtex Retr’x is neither dyed or bleached and is Standard 100 by Oeko-Tex as well as Made In Green by Oeko-Tex approved.

In addition to its own branded products, the plant makes sports garments for sister company Fischer, which is also based in Ried, and is at the same time involved in significant government tender projects, including the supply of polo shirts for the Austrian Red Cross and for the German and Austrian police forces. Combined, Löffler and Fischer employ approximately 700 people in the region of Upper Austria.

Using Bornewables grades allows for design freedom and colour flexibility, and helps retain a premium look and feel. The grades – which are commercially available in Europe – help conserve natural resources because they are derived solely from waste and residue streams, for example from used cooking oil. Reusing waste already in circulation instead of fossil fuel-based feedstocks enhances the sustainability of applications made using the Bornewables grades.

The reusable new bottle developed by Borealis and Trexel retains its value over many life cycles thanks to the use of Trexel’s proprietary technology in tandem with Bornewables grades; as a material solution, the new bottle minimises the use of valuable raw materials. Moreover, converters consume less energy in the production process when using the MuCell® technology. The bottle thus helps close the loop on plastics circularity by way of design for recycling, the use of renewable feedstocks, and excellent material performance across multiple life cycles.

PURE LOOP: High-strength synthetic nonwoven made with a recycled content of 10 percent

Geosynthetics have become an indispensable part of the construction industry. PP nonwovens, for example - mechanically bonded continuous fibres made from specially UV-stabilised polypropylenes - are often used in blanket form as barriers, screens and filters, and their strength extends the service life of construction projects. Whether for road construction, or as barrier on glaciers or against weeds - there are myriad applications.

TenCate Geosynthetics uses the PURE LOOP ISEC evo technology to recycle this type of PP nonwoven. The European company, with locations in Austria, France and the Netherlands, is specialised in the development and production of geotextiles for modern civil engineering applications. The edge trimmings and production rejects generated during manufacturing used to be recycled at the Linz site, but not fed back into the company's own production process.

"The demands on us were high," recalls Patrick Wiesinger, project manager at PURE LOOP. "The PP nonwoven is highly tear resistant, which means its a very challenging recycling process. Our ISEC evo machine conserves the quality of the production waste really well during recycling, so we were able to achieve the specified increase in quality for the recyclates."

Another advantage of PURE LOOP technology is the wide range of shapes in which the production scrap can be delivered for processing. "Our ifeed technology with double feed ram system and singleshaft shredder offers the ideal conditions for direct processing of these large rolls - and without the need for prior preparation of the input material by employees before the material is fed into the recycling process", emphasizes Patrick Wiesinger. With the ISEC evo recycling machine TenCate can now manufacture its high-strength PP nonwoven product with a recyclate content of up to 10 percent.

Marketing Director, Ben Hargreaves, explains further: “Our state-of-the-art manufacturing line gives us the capability to produce tapes on an industrial scale, using a variety of combinations of fibre and polymer. This is complemented by a pilot-scale line that allows us to carry out development trials, or manufacture small quantities of tape if required.”

“Because they can be repeatedly re-formed (via the application of heat and pressure), Evopreg® thermoplastic tapes are also very well-suited to multi-stage processing, meaning they are an excellent choice for producing hybrid structures, inserts or over-moulded components. In addition, this ability to be repeatedly re-formed opens the door to much easier recycling than is currently possible with thermoset composites.”
