AZL: Gemeinsames Projekt zu Batteriegehäusen mit 46 Industriepartnern

Gemeinsam mit insgesamt 46 Industriepartnern konnten mehrere, verschiedene Konzepte für Kunststoff-basierte Multimaterial-Batteriegehäuse erarbeitet werden, mit denen deutliche Einsparpotentiale bei Gewicht und Kosten möglich sind. Im Projektverlauf kristallisierten sich zwei wichtige Kernthemen heraus, die in Folgeprojekten gesondert behandelt werden sollen: Bodenaufprallschutz und Feuerbeständigkeit. Diese zwei Folgeprojekte starten am 26. Januar 2022. Ein Projekt zur Entwicklung und Realisierung von Prototypen für Mitte nächsten Jahres 2022 ist in Planung.

Gemeinsam mit insgesamt 46 Industriepartnern konnten mehrere, verschiedene Konzepte für Kunststoff-basierte Multimaterial-Batteriegehäuse erarbeitet werden, mit denen deutliche Einsparpotentiale bei Gewicht und Kosten möglich sind. Im Projektverlauf kristallisierten sich zwei wichtige Kernthemen heraus, die in Folgeprojekten gesondert behandelt werden sollen: Bodenaufprallschutz und Feuerbeständigkeit. Diese zwei Folgeprojekte starten am 26. Januar 2022. Ein Projekt zur Entwicklung und Realisierung von Prototypen für Mitte nächsten Jahres 2022 ist in Planung.

Batteriegehäuse gehören zu den Schlüsselkomponenten in E-Fahrzeugen und werden derzeit in der Regel aus Aluminium hergestellt. Genau diese Komponente analysierte das AZL in dem jetzt durchgeführten Projekt mit einem großen Konsortium aus Automobilherstellern, Automobilzulieferern, Rohstoffherstellern und Maschinenherstellern. „Der enorme Zuspruch aus der Industrie unterstreicht die Relevanz des Themas“, freut sich der Projektleiter Warden Schijve, der zudem sehr zufrieden mit dem Verlauf und den Ergebnissen ist. Schließlich lassen sich bis zu 36 % des Gewichts und bis zu 20 % der Kosten einsparen, wenn anstelle herkömmlicher Lösungen Multi-Material-Verbunde auf Basis von Kunststoffen zum Einsatz kommen.

Um zu den Ergebnissen zu gelangen, hat das AZL unter Mitwirkung seiner Partnerunternehmen, zu denen unter anderem Audi, Asahi Kasei, Covestro, DSM, EconCore, Faurecia, Formosa, Hengrui, Hutchinson, IPTE, Johns Manville, Magna, Marelli und Teijin, gehörten, zunächst fünf Subkomponenten eines Batteriegehäuses definiert: die Gehäusewanne, die Bodenschutzplatte, den Crash-Rahmen, die Querbalken und den Gehäusedeckel. Außerdem analysierten die Partner insgesamt 44 marktrelevante, existierende Serienkomponenten und Konzepte genauer und erstellten eine umfangreiche Übersicht über die verschiedenen Standards sowie Anforderungen auf nationaler, internationaler und OEM-Ebene. Prämisse dabei war, gleiche oder gar bessere mechanische Kennwerte zu erreichen als bei herkömmlichen Lösungen. So sollten beispielsweise mindestens gleiche Steifigkeiten, Sicherheiten bei seitlichem Aufprall, EMI-Abschirmung sowie Flammschutz vorhanden sein. Um nun die alternativen Lösungen zu ermitteln, entwickelte das AZL 20 Designkonzepte mit unterschiedlichen Materialkombinationen. Zur Analyse und Auslegung der verschiedenen Konzepte wurden mehr als 500 FEM-Modelle erstellt und über 1.500 CAE-Simulationen durchgeführt.

Während sich Folgeprojekt 1 mit einer anwendungsbezogenen Testmethode und der Untersuchung der Sicherheit verschiedener Materialkombinationen für den Bodenaufprallschutz beschäftigt, steht in Folgeprojekt 2 die Flammresistenz verschiedener Materialien und Materialkombinationen im Vordergrund. Ziel ist es Prüfverfahren zu entwickeln, die es erlauben, die Aufprall-/Feuerbeständigkeit auf Materialebene unter Berücksichtigung der spezifischen Anforderungen an ein Batteriegehäuse im Vergleich zu Standardmaterialien zu untersuchen.

AZL and IKV launch common project

In the AZL Workgroup "High-Performance SMC", a project was developed in cooperation with M-Base, the IKV and the AZL partner network for the efficient and standardized provision of engineering data for SMC. Within the scope of the project, companies can participate in the definition of the required characteristic material data, the guidelines for the production of test specimens and the test specifications.
Sheet Moulding Compounds (SMC) are used in various application areas such as vehicles, electronics, construction and infrastructure.

In the AZL Workgroup "High-Performance SMC", a project was developed in cooperation with M-Base, the IKV and the AZL partner network for the efficient and standardized provision of engineering data for SMC. Within the scope of the project, companies can participate in the definition of the required characteristic material data, the guidelines for the production of test specimens and the test specifications.

Driven by the requirements to reduce the production costs of lightweight components, a new generation of SMC components with high mechanical properties is of highest relevance. SMC offers enormous potential to realize structural components with good lightweight characteristics at significantly reduced costs compared to conventional continuous fiber-reinforced components.
In order to further establish SMC in broad industrial applications companies participating within the AZL Workgroup recognized the value of a data bank for data harmonization of SMC to provide the possibility of easily finding the right material with its characteristics for the needed specific requirements.

“The segment of SMC is with 250,000 tons production per year the largest composites market in Europe. I am very pleased that we start now with the project of data harmonization along the complete value chain. The goal is to have a similar data base as already established by Campus® for thermoplastics and thermoplastic composites. Only with a reliable set data we can convince the engineering experts to use SMC in a larger variety of applications,” says Dr. Michael Effing, Chairman of the Board of AVK and Composites Germany.

As of right now a databank for engineered thermoplastic materials (by Campus®) already exists and is offering an immense value.
Under the lead of M-Base, Dr. CEO Erwin Baur who has successfully established the CAMPUS database, the AZL, IKV and companies along the value chain of long fibre reinforced SMC initiated to build a CAMPUS-compatible data structure and material characterization methodology during the High-Performance SMC Workgroup Meetings.

Tape inserts offer big potential for injection molding parts

Market and technology analysis confirms big potential for tape inserts in the injection molding process. Following the finalization of a major consortial project led by the Aachen Center for Integrative Lightweight Production (AZL) and the Institute for Plastics Processing at RWTH Aachen University (IKV), the result is clear: tape inserts offer enormous potential for injection molding parts. For suitable components, product costs and component properties can be positively influenced.

In cooperation with 20 industrial partners, the two renowned Aachen research institutes AZL and IKV carried out a detailed analysis of tape inserts in injection molded components over a period of eight months. The tapes, which are a few tenths of a millimeter thick, are continuous fibers, typically made of glass or carbon, completely impregnated and embedded in a thermoplastic matrix. The tapes can be precisely aligned to the loads in a component and are used primarily in high-performance applications with the aim of weight reduction. The aim of the conducted analysis was the identification of potential applications and the estimation of a wider range of applications.

The project was divided into several phases: Phase I was used to identify the current status. In 20 interviews with representative companies of the injection molding industry, the researchers gathered why tape inserts have rarely been taken into account so far, when defining the material concepts to be analyzed. The lack of information about the material class, the procedure and tools for the development process and the necessary production technologies were cited as major challenges. This is where the consortium will take action and provide comprehensive information during the “Technology Information Day” on the extensively prepared state of the art and the high degree of maturity of the supply chain. Based on the status quo, they developed a methodology for analyzing the technological and economic potential of tape inserts in injection molding applications.

Both the previous results and the planned follow-up projects are the subject of the “Technology Information Day" at K 2019, to which the companies involved in the study, the AZL and IKV, invite all companies along the value chain, from raw material manufacturers to injection molders to OEMs. (Date: 18th October 2019, 10:00 am to 1:30 pm, Trade Fair Düsseldorf CCD South, Room 002).

AZL and Partner Institutes present lightweight processes and equipment during AZL Open Day

On April 11th, 2019, the 9 Partner Institutes of the AZL opened the doors of their machinery halls and research labs to provide an extensive and on-site insight into the research and development capaci-ties in the field of lightweight production and composites at the RWTH Aachen Campus. As a special highlight of this year, the AZL presented the "iComposite 4.0" self-optimizing process chain: fiber-spraying - dry fiber placement - adaptive RTM as well as AZL´s new prototype machine development "Ultra-Fast Consolidator Machine" for highly productive and flexible processing of thermoplastic tapes with in-situ consolidation (winner of the JEC World Innovation Award 2019).

More than 100 Participants from external companies as well as from the AZL Network had the possibility to experience updates on the latest lightweight production technologies and equipment, get to know the bene-fital infrastructure on the Campus and network with internationally represented companies of the entire light-weight value chain researches by taking part in five guided tours to the lightweight institutes.

Within walking distance, researchers and students from 9 institutes are working on the latest technologies for the cost-efficient development and production of lightweight components within one of the largest research landscapes in Europe. The research, closely involving industrial companies, covers the entire value chain from fiber production, materials and processing technology to quality assurance and com-ponent testing.

Als besonderes Highlight dieses Jahr präsentierte das AZL die selbstoptimierende Prozesskette "i-Composite 4.0": Fasersprühen - Trockenfaserplatzierung - adaptives RTM sowie AZL´s neue Proto-typ-Maschinenentwicklung "Ultra-Fast Consolidator Machine" für die hochproduktive und flexible Verarbeitung von thermoplastischen Bändern mit In-situ-Konsolidierung (Gewinner des JEC World Innovation Award 2019).

Neuer Conbility-Kunde für Produktionssysteme in Spanien

Im Oktober 2018 lieferte Conbility den modularen Klebeband-Applikator "PrePro 3D" innerhalb einer Lieferzeit von 4 Monaten an das Technologiezentrum AIMEN in O Porriño, Spanien.

Das Alleinstellungsmerkmal des PrePro 3D-Systems ist sein multifunktionaler Einsatzbereich: Es ermöglicht die lasergestützte thermoplastische Bandplatzierung, die IR-gestützte duroplastische Prepregplatzierung und die Trockenfaserplatzierung: Drei Technologien in einem einzigen modularen System.

Der JEC-prämierte "PrePro 3D" Bandplatzierungs- und Wickelapplikator ist als modulares Werkzeug mit dezentraler Steuerung und HMI (inkl. Regelung der Energiezufuhr in die Verarbeitungszone) für die "Plug-in"-Implementierung in bestehende Robotersysteme oder Maschinensysteme über Standardschnittstellen zur Kommunikation mit der übergeordneten Steuerung erhältlich. Conbility liefert sowohl den einzelnen Applikator als auch schlüsselfertige Systeme einschließlich Roboter und Handhabungssysteme.

Seit Januar 2018 ist Conbility Vertragspartner des Fraunhofer-Instituts für Produktionstechnologie, IPT, für die Vermarktung und Weiterentwicklung der Bandanlagen "PrePro 2D" und "PrePro 3D".

Flexible Preisgestaltung für Conbility´s Prozesskalkulationssoftware OPLYSIS
Die Prozesskostenrechnung für die intuitive Prozesskettenmodellierung und Kostenbewertung per Drag-and-Drop ist ab sofort in drei Preismodellen ab 95 € pro Monat und Anwender verfügbar. Derzeit hat Conbility mit der Entwicklung einer Echtzeit-Prozessmodellierung und -Überwachung begonnen, z.B. für den Plan-Ist-Kostenvergleich und die Gesamtproduktivitätsanalyse. Composites are opening up new horizons for the furniture industry

What does the furniture market look like and what potential composites offer for the furniture of today and tomorrow? The AZL is investigating this question together with companies from the composite and furniture industry. The result will be an overview of the current market and the materials used to date as well as an outlook on future mass applications for fiber-reinforced plastics (FRP). The study is open to interested companies and starts with a kick-off meeting at Composites Europe in Stuttgart on November 7th, 2018.

Furniture, its design and function have undergone major changes in recent decades: From robust lifelong companions to trend-setting models, from handmade one-of-a-kind pieces to mass products, from storage objects to multi-functional and “smart” all-rounders. This goes along with an increased diversity in terms of design and the materials used – and high potential for composites that offer additional design freedom and exceptional mechanical properties at low weight.

Study provides overview of furniture market and unique selling points of composites
In order to systematically identify the potential of fiber-reinforced composites and to use them in future furniture applications, the AZL is starting a study together with companies from the furniture and composite industry. Within four and a half months the market for furniture will be segmented, design and technology trends will be identified and the technical requirements for furniture and furniture components will be broken down to identify applications with high potential for composites. The overall goal is to understand the selection process and needs of the furniture designer in order to bring composites to the market as a targeted alternative to conventional materials.

Virginia Bozsak, Technical Manager Composites at ARKEMA Innovative Chemistry is participating in the study: “The ever-growing population number requires environmentally friendly material and a solution for the end of life treatment to recollect and reuse materials. For fast changing markets such as the furniture market, these materials also need to offer an enormous freedom of design. Arkema already answers this demand with the only liquid thermoplastic resin Elium® used as a thermoset resin to produce composite structural or aesthetical parts. With the joint study, we aim to identify specific applications in the furniture market to make use of material which is not limiting creativity or design specifications but rather enabling the future to be revolutionized.”

Composites eröffnen neue Horizonte für die Möbelindustrie

Wie sieht der Möbelmarkt aus und welches Potential bieten Faserverbundkunststoffe für die Möbel von heute und morgen? Dieser Frage geht das AZL zusammen mit Firmen der Composite- und Möbelindustrie nach. Ergebnis wird ein Überblick über den aktuellen Markt und die bisher einsetzten Materialien sein sowie ein Ausblick auf zukünftige Massenanwendungen für Faserverbundkunststoffe (FVK). Die Studie ist offen für interessierte Firmen und startet mit einem Kick-Off-Meeting auf der Composites Europe in Stuttgart am 07. November 2018.

Möbel, ihr Design und Funktion haben sich in den letzten Jahrzehnten stark gewandelt: Vom massiven, lebensbegleitenden Möbelstück zum Trendgegenstand, vom handgefertigten Einzelstück zum Massenprodukt, vom Aufbewahrungsgegenstand zum smarten Alleskönner. Damit einher geht eine gesteigerte Vielfalt bezüglich des Designs und der verwendeten Materialen – und ein großes Potential für Composites, die zusätzliche Gestaltungsfreiheit und außergewöhnliche mechanische Eigenschaften bei geringem Gewicht bieten.

Wie sieht der Möbelmarkt aus und welches Potential bieten Faserverbundkunststoffe für die Möbel von heute und morgen? Dieser Frage geht das AZL zusammen mit Firmen der Composite- und Möbelindustrie nach. Ergebnis wird ein Überblick über den aktuellen Markt und die bisher einsetzten Materialien sein sowie ein Ausblick auf zukünftige Massenanwendungen für Faserverbundkunststoffe (FVK). Die Studie ist offen für interessierte Firmen und startet mit einem Kick-Off-Meeting auf der Composites Europe in Stuttgart am 07. November 2018.

Möbel, ihr Design und Funktion haben sich in den letzten Jahrzehnten stark gewandelt: Vom massiven, lebensbegleitenden Möbelstück zum Trendgegenstand, vom handgefertigten Einzelstück zum Massenprodukt, vom Aufbewahrungsgegenstand zum smarten Alleskönner. Damit einher geht eine gesteigerte Vielfalt bezüglich des Designs und der verwendeten Materialen – und ein großes Potential für Composites, die zusätzliche Gestaltungsfreiheit und außergewöhnliche mechanische Eigenschaften bei geringem Gewicht bieten.

Studie bietet Überblick über Möbelmarkt und Alleinstellungsmerkmale von Composites
Um das Potential von Faserverbundkunststoffen systematisch zu identifizieren und diese gezielt und vermehrt in zukünftigen Möbelanwendungen einzusetzen, startet das AZL zusammen mit Firmen der Möbel- und Composite-Industrie eine Studie. Innerhalb von viereinhalb Monaten wird der Markt für Möbel segmentiert, Design- und Technologietrends herausgearbeitet und die technischen Anforderungen für Möbel und Möbelbauteile aufgeschlüsselt, um Anwendungen mit hohem Potential für Composites zu identifizieren. Übergeordnetes Ziel ist es, den Auswahlprozess und Bedarf des Möbeldesigners so zu verstehen, dass Composites gezielt als Alternative zu konventionellen Materialen in den Markt gebracht werden.

Einbezug von Spritzgießern, Tape-Herstellern, Maschinen- und Werkzeugbauern sowie OEMs und Tier 1s
Die Experten der RWTH Aachen erarbeiten einen systematischen Überblick über Spritzguss-Anwendungen, die sich besonders eignen, um mit Hilfe thermoplastischer Tapes optimiert zu werden. Dabei liegt der Fokus insbesondere auf konventionellen Spritzgussteilen und nicht ausschließlich auf typischen Leichtbau-Anwendungen. Wichtiges Ergebnis des Projekts wird zudem eine umfassende Dokumentation des Stands der Technik von relevanten Methoden und Technologien für die Bauteilentwicklung und -fertigung sein. Durch den aktiven Einbezug der gesamten Wertschöpfungskette profitieren alle beteiligten Firmen von dem erarbeiteten Wissen und dem Austausch: So werden Entwicklungs- und Fertigungsprozesse analysiert und entwickelt, die insbesondere Spritzgießern helfen, thermoplastische Tapes in ihrer Produktion zu nutzen und das Potenzial der Technologie zu bewerten. Tape-Hersteller und Maschinen- und Werkzeugbauer erhalten Einblicke in die Anforderungen und Herausforderungen bei der Verwendung thermoplastischer Tapes aus Sicht der Verarbeiter. OEMs und Tier 1s profitieren vom direkten Austausch mit Lieferanten, um ihre Bedar-fe und Anforderungen zu kommunizieren und Applikationen gemeinsam zu bewerten.

Sechs Monate und drei Phasen führen zu einer Leitlinie
Die 6-monatige Studie wird mit einer Kategorisierung von Entwicklungsprozessen in Spritzgieß-Betrieben starten und im Anschluss einen Überblick über vielversprechende Anwendungen erarbeiten. Münden wird die Studie in Handlungsempfehlungen: Business Cases für hybride thermoplastische Teile werden konkrete Anwendungsbeispiele für Komponenten liefern. Zudem werden Maßnahmen zur Überwindung technischer und organisatorischer Barrieren sowie ein praktischer Leitfaden zur Projektinitiierung, Konstruktion, Fertigung und Planung aufgestellt.

Spritzgießer, Tape-Hersteller und Compoundierer, Maschinen- und Werkzeugbauer sowie Engineering-Dienstleister und OEMs und Tier 1s sind eingeladen, an der Studie teilzunehmen, die am 18. Oktober 2018 während der Fakuma in Friedrichshafen beginnt.

New ENGEL Injection Molding System at AZL of RWTH Aachen University

The Aachen Center for Integrative Lightweight Production (AZL) of RWTH Aachen University is installing a new ENGEL injection molding system in its technical center. Engel Deutschland GmbH – in cooperation with the ENGEL Centre for Lightweight Composite Technologies in Austria – will install the 2-component injection molding system with turning plate and 17,000 kN clamping force in 2019. This machine setup is the basis for further developments of efficient inline-combination technologies using different kinds of polymer performance materials.

The ENGEL injection molding system will enable innovative combinations of already established fiber-reinforced plastics (FRP) processes and the development of new individual processes. The focus is on increasing resource efficiency in lightweight production. With the new equipment, new research and development initiatives can explore the more efficient use of materials, which are eventually the key to the mass production of lightweight components. The research will address multi-material systems, continuous processes, process chains as well as self-optimizing processes.

Dr.-Ing. Michael Emonts, Managing Director of the Aachen Center for Integrative Lightweight Production (AZL) is looking forward to realizing new innovative lightweight production process with the new injection molding system: “This new injection molding system offers us as specialists for lightweight production technology in cooperation with the injection molding experts of the Institute of Plastics Processing – the IKV – the opportunity to establish hybrid processes for industrial lightweight applications. The system will expand our existing machinery in the AZL Technical Center and will be available as an important platform for lightweight production research at RWTH Aachen University.”

Being a Partner of the AZL, ENGEL has already been working closely with the AZL for many years as a Partner Company of the AZL Partner Network. AZL is building on the success of the study on Composites in Buildings & Infrastructure

The AZL will continue its collaboration on composites in buildings and infrastructure after completing an initial market and technology study which identified new potentials for composite technologies in buildings and infrastructure markets. The aim of the new AZL Workgroup which will meet for the first time on January 25th, 2018 is to jointly develop new applications and to support the business development for composites in these two growing markets. The meeting is open to interested companies from the composite industry as well as the building and infrastructure markets.


The aim of the initial workgroup meeting will be to turn insights from the study into a long-term workgroup collaboration and to define topics and initiatives for the joint cooperation in the field of process and manufacturing technologies, fire safety regulations, materials as well as standards and norms. Industrial keynote presentations will introduce these action fields and will provide an insight into building and infrastructure applications for composites. The meeting will furthermore provide a platform to network with companies along the entire composite value chain.

Dr. Amer Affan, CEO and founder of AFFAN Innovative Structures based in Dubai is in charge of various composite projects for buildings such as the Museum of the Future in Dubai: “We have been utilizing structural composites in construction since 2010. Composites is a truly high-tech material compared with the traditional building materials (steel, concrete, timber and aluminum) but it is still to be recognized as such in the conservative and price-sensitive building industry. AZL, particularly its location at the RWTH Aachen University and its partner companies, offers a good platform to progress the use of composites in construction.”


AZL together with more than 25 companies just completed the Joint Market and Technology Study on “New Potentials for Composite Technologies in Buildings and Infrastructure” establishing a broad knowledge on business opportunities for composite technologies in these two growing markets. In a structured approach, the study determined the key segments as well as the technologies/applications with the highest market and technological potential. Analyses of 20 market segments, investigation of 438 applications, technology analyses of 25 highlight components and 11 detailed business cases were elaborated throughout the study. Additional to requirement analyses for materials and production technologies, new concepts for efficient profitable production technologies and cost engineering analysis were developed. With the workgroup, the AZL will take this initiative a step further with the aim to build a long-term cooperation platform for composites in buildings and infrastructure markets.


Justin Jin, CEO of the Korean company AXIA Materials participated in the study and is part of the AZL Partner Network: “As producer of large thermoplastic composite sheets and composite SIP (Structural Insulated Panel), we are eager to drive composites in B&I applications with the best efficient way. The AZL study on Buildings and Infrastructure provided us a great networking with key players in this business field and opportunities to strengthen our products with the key elements from partners. The study also gave us a proper market understanding including market size/volume in numbers to prove the value of this technology to building industry. Konsortiale Markt- und Technologiestudie zu High-Performance-SMC offen für zusätzliche Partner

Im Juni 2017 startet die AZL Aachen GmbH in Kooperation mit dem Institut für Kunststoffverarbeitung (IKV) in Industrie und Handwerk an der RWTH Aachen eine Konsortialstudie zu Hochleistungs-SMC. Ziel ist es, den Einsatz einer neuen Generation von SMC-Werkstoffen in der industriellen Anwendung voranzutreiben. Firmen entlang der gesamten SMC-Wertschöpfungskette sowie Firmen mit einem Interesse am SMC-Markt sind eingeladen, an der Studie teilzunehmen.

SMC (Sheet Molding Compound) ist seit Jahren die erste Wahl, um Metallkomponenten zu ersetzen. Um zusätzliche Gewichtseinsparungen sowie eine Reduktion der CO2-Emissionen zu erzielen, wird jedoch eine neue Generation von High-Performance-SMC (HP-SMC) notwendig, die aus kurzen oder kontinuierlichen faserverstärkten Systemen mit entweder Karbon- oder Glasfasern und speziellen Harzmassen besteht. Die SMC-Hochleistungsvariante zeichnet sich durch einen hohe Anzahl an Wechselwirkungen zwischen Material und Prozess aus, die Herausforderung und Chance zugleich sind.
Die konsortiale Markt- und Technologiestudie zu High-Performance SMC ( www.lightweight-production.com/go/hp-smc-study ) des AZL und IKV zielt darauf ab, das Verständnis dieser Wechselwirkungen zu weiten, indem detailliertes Wissen zu SMC-Anwendungen und -Technologie, zentralen Herausforderungen und technologischen Lösung zur Etablierung einer neuen SMC-Generation geboten wird.
