Supercritical CO2 – Game changer for smaller quantities of UHMWPE

A much more sustainable, cost effective and very flexible process for manufacturing critical fibres based on ultra high molecular weight polyethylene (UHMWPE) is being launched by the UK’s Fibre Extrusion Technologies (FET).

UHMWPE is prized in many industries due to its extraordinary properties. The fibre is, for example, ten times stronger than steel by weight, while exhibiting outstanding abrasion resistance, low friction and high impact strength. UHMWPE fibres are also chemically inert, resistant to most chemicals and UV light and do not absorb water. They maintain performance in a wide range of temperatures and despite their toughness are extremely lightweight.

As a result, they are unbeatable in demanding applications such as high-performance ropes in maritime industrial and rescue applications. In addition, they are invaluable in ballistic protection, cut-resistant clothing and high-performance sports gear – and increasingly in medical implants.

Biomedical market
“FET has supplied many extrusion systems to the biomedical market, most notably for the production of both resorbable and non-absorbable sutures,” says FET Managing Director Richard Slack. “In exploring what else we could do in assisting these customers, it became clear that there was a need for smaller quantities of UHMWPE fibres in bespoke sizes.”

“The current systems for manufacturing UHMWPE filament yarns are on a huge scale, with very complex processing routes,” adds Research and Development Manager Jonny Hunter. “This means the supply chain is currently very inflexible with minimal opportunity for new product development. These disadvantages have been fully addressed in the development of our new FET-500 series lab and small scale gel spinning system.”

Solvent extraction
A major FET innovation is the introduction of a patented batch system for solvent extraction exploiting supercritical carbon dioxide (CO2).

UHMWPE production, until now, has involved the use of large volumes of hazardous solvents such as dichloromethane (DCM) or hexane. The UHMWPE powder is mixed with mineral oil to form a gel which is subsequently extruded, cooled and solidified. The oil is then extracted from the fibres using DCM or hexane and the solid fibres are then drawn at high temperature to further align the polymer chains, resulting in final strong and tough fibres. Typically, it takes 10 kg of Hexane to extract 1 kg of oil. 

“Solvent reclamation using extraction baths and hot air drying chambers is not practical for the scale of our system,” explains FET’s Senior Material and Process Scientist Kris Kortsen. “The current baths employed can be up to 200 metres long and the waste volumes are considerable. Expertise is needed in dealing with such dangerous chemicals and overall the process has an immense environmental impact.

“CO2, by contrast, is a cheap and abundant sustainable solvent that is non-toxic, non-flammable and leaves no residue.” 

Closed loop
FET’s closed-loop system can achieve more than 95% solvent recovery without loss of performance, resulting in residue-free UHMWPE filament yarns via a vastly improved route in terms of both safety and logistics.

A further innovation is the highly modular drawing system based on heated godet rollers, enabling flexible temperature and drawing control for new product development and the ability to be expanded at any time to meet customer needs.

A comprehensive LCA study detailing the full savings potential is currently being prepared and will be published shortly.

“Having processed over 130 separate polymers in the development of our extrusion systems, we believe the FET-500 is a game changer,” concludes Richard Slack. “We believe there is a big gap in the market for smaller quantities of UHMWPE, and our first line is now fully operational at the FET Fibre Development Centre in Leeds. We look forward to demonstrating it and discussing its full potential with interested companies from around the world.”

Trützschler in Vietnam: Mitigating the effects of labor shortage

It’s hard to find skilled operators for spinning mills in Vietnam. Rapid industrialization is creating competition for young talents and many workers choose roles in other industries. Customer Tra Ly Hung Yen has found a partner in Trützschler to help mitigate the effects of this labor shortage and enable successful operations.

Tra Ly is one of those businesses. The company’s success is built on a longstanding reputation for quality, so labor shortages generated a potential threat to its future. The family-owned company mainly produces carded and combed cotton (Ne 20 to Ne 40) through standard and compact spinning methods. It has a production capacity of 60 tons per day, with half of that output exported to China, Pakistan or Bangladesh. To find a solution to its labor shortage, the Tra Ly team contacted its partners at Trützschler.

  • T-SCAN TS-T5: High-quality foreign part separation 
    This foreign part separator uses state-of-the-art sensors and image-processing technology to detect foreign parts like stems, leaf fragments or other waste – and then automatically ejects them to minimize fiber loss. The highly efficient machine is also easy to clean and maintain, even when production is running. 
  • The intelligent card TC 19i with T-GO 
    Tra Ly is also benefiting from the TC 19i with T-GO, which is the world’s only proven automatic gap optimizer for carding machines. It increases quality and flexibility by self-adjusting to ensure the best possible carding gap settings in real time, even when raw materials or other production conditions fluctuate. 
  • Autoleveller Draw Frame TD-10 
    Automated functions like AUTO DRAFT and OPTI SET enable this draw frame to ensure excellent yarn quality by self-optimizing the break draft and drafting point in real time. These innovations help machine operators to adapt settings for various raw material types. 
  • Boosting productivity: The 12-head comber TCO 21XL 
    This machine increases productivity by about 50% because it operates 12 heads instead of a typical eight head setup, while delivering the same excellent quality. Features like COUNT MONITORING perform automatic checks on sliver count variations from a given limit, thus contributing to consistent quality. 

Fit for the future 
Tra Ly recently installed My Mill, Trützschler’s mill monitoring system. Based on real-time data from My Mill, Trützschler experts can conduct digital audits to provide on-site guidance, training and troubleshooting. Rieter acquires Barmag to become a market leader in natural and manmade fibers

Rieter has signed a definitive agreement to acquire Barmag from OC Oerlikon for an upfront equity purchase price of CHF 713 million. The acquisition will create a globally leading player in natural and manmade fibers, headquartered in Winterthur, Switzerland, and is highly complementary to Rieter’s short-staple fiber business.

Barmag is a provider of filament spinning systems used for manufacturing manmade fibers, texturing machines, BCF1) systems, staple fiber spinning and nonwovens solutions and – as an engineering services provider – offers solutions along the textile value chain. In the financial year 2024, the company generated sales of CHF 734 million with around 2 600 employees.

Barmag comprises the established product brands Oerlikon Barmag, Oerlikon Neumag and Oerlikon Nonwoven. The main markets for the Barmag product portfolio are China, India, Türkiye and the United States of America. The innovative and technologically advanced products are developed in Remscheid and Neumünster (Germany) as well as Suzhou and Wuxi (China).

As fiber consumption is projected to rise, most of the growth is expected to come from manmade fibers. The increase of natural fibers such as cotton and linen is limited due to natural boundaries. Manmade fibers will help to meet expanding demand for clothing, technical and home textiles. The strategic acquisition of Barmag will transform Rieter into a leading supplier for converting natural and manmade fibers into yarn.

The transaction is fully in-line with Rieter’s strategy and follows previous acquisitions, where Rieter complemented its portfolio in short-staple fiber machinery and expanded its footprint in components and machinery for manmade fiber production. The combined platform allows to leverage the recovery of global filament and short staple fiber spinning markets and to reduce cyclicality due to diversification of end-markets. The acquisition will further enhance Rieter’s position in the important Asia-Pacific region and provide access to Barmag’s filament expertise, which will help to further scale Rieter’s own capabilities and improve digitization solutions and product sustainability.

Rieter’s largest shareholder, Peter Spuhler (c. 33% shareholding) is supportive of the transaction and committed to participating in the rights-issue pro-rata by exercising its subscription rights as well as investing additional capital through the non-pre-emptive capital raise. After the capital increase, PCS Holding AG is expected to retain a shareholding of c. 33%.

Additionally, Rieter’s second-largest shareholder, Martin Haefner (c. 10%), also supports the transaction and has committed to participating pro-rata in the rights-issue by exercising its subscription rights and investing additional capital through the non-pre-emptive capital raise.

Industry standard
Montex stenters for fabric finishing are the industry standard, particularly in the sectors of denim and home textiles, providing a number of advantages in terms of production throughput and especially in energy efficiency and savings. Retrofitting

This doesn’t mean, however, that they can’t benefit from many of the advances in performance and automation that have subsequently been made by Monforts. The retrofitting of specific modules with new control and drive technology – going far beyond the basic replacement of spare parts – can have a significant impact on the performance of an existing line.

Double-digit increases
“We have a strong presence in North Africa, particularly in Morocco, Algeria and Egypt, which remain key markets for us,” says Monforts Area Sales Manager Achim Gesser who will be at the show at stand D4 with specialists from Unionmatex, the company’s regional partner. “Imports of European textile machinery to Morocco have already been increasing in double-digit figures over the past few years and some exciting projects are currently underway there.”

These include plans to construct Africa’s largest textiles and garment manufacturing city in Morocco based on 568 factories and representing a planned investment of US$2 billion.

“There has been a lot of interest, in particular from Turkish textile manufacturers, in expanding their operations to North Africa and with over 600 line installations already established in Turkiye we have built up a lot of close relationships with the major textile manufacturers there,” Gesser adds. “We expect a lot of these companies to be at this major exhibition in Morocco, especially as it is covering the complete supply chain – from machinery and fibre and yarn suppliers to finished garment specialists. The Moroccan government’s Vision 2025 programme is targeting earnings of $10 billion for the clothing and garment sector at an average annual growth rate of 15% over the next five years and we are keen to help companies looking to contribute to this unprecedented growth.”

VacuFil processes various input materials, from bottle flakes to production waste and post-consumer waste. The patented Visco+ component removes volatile contaminants and automatically regulates the IV. TC 30i: Outstanding results in cotton and man-made fiber applications

The T-GO automated gap optimizer improves quality by enabling the smallest and most precise carding gaps – far beyond anything possible with manual settings. Second, the TC 30i maximizes quality and productivity by increasing the number of active flats without sacrificing flexibility in the pre- and post-carding areas due to the larger cylinder diameter. And third, the TC 30i minimizes cotton waste because it features a new and highly precise mote knife at the first licker-in. Customers can automatically optimize and adjust the mote knife settings to meet their specific needs. Combined with the impact of our WASTECONTROL feature, this significantly reduces material waste.

Budi Texindo Prakarsa is a leading spinning mill based in Indonesia, specialized in the production of premium cotton yarn with an annual capacity of 80,000 spindles. In their recent trials with the TC 30i, they produced 100 % cotton yarn (Ne 20 to Ne 30) via ring-combed processes. Compared to the previous benchmark, productivity increased by up to 30 % with the same IPI quality level. At the same time, energy and air consumption per kilogram have been reduced.

Measurable advantages for Mem Tekstil
In Türkiye, Mem Tekstil is one of the largest integrated manufactures in the textile sector. Their products range from knitting, dyeing, rotation and digital printing to ring spinning, open-end spinning and vortex spinning. With Trützschler's TC 30i they produced a yarn (Ne 20) made from 100 % cotton soft waste via open-end (OE) spinning. Its engineers tested the TC 30i because they are considering upgrading older card models from a Swiss competitor. Our machine has increased productivity from 70 kilograms per hour to 160 kilograms per hour with the same or better quality. This shows once again that modernization can be worthwhile.

Super results for SAFTEKS
SAFTEKS is another Trützschler customer located in Türkiye. The company produces cotton yarns with a monthly production capacity of 2100 tons. It uses OE spinning to manufacture 100 % cotton yarn (Ne 20) from 40 % virgin cotton and 60 % cotton soft waste. Swapping its cards for the TC 30i made it possible for SAFTEKS to increase its output capacity from 70 tons per day to 85 tons per day. That is a productivity boost of more than 20 %, with the same level of quality.

PT Dhanar Mas Concern (Danar Mas) is an Indonesian company dedicated to the production of high-quality textile products. The company specializes in spinning yarns and manufacturing greige fabrics. They use our TC 30Si card, which is specially customized for man-made fibers. In recent trials with the TC 30Si, Danar Mas produced a ring carded polyester yarn (Ne 20 to Ne 30) and a viscose yarn (Ne 30 to Ne 40) via vortex spinning. In both applications, the next-generation card produced 125 kg/h of material at the same IPI quality level, up to 40 % more than the company produces with its current benchmark.

SAATI Germany optimizes production with Mahlo

SAATI Germany, a leading manufacturer of highly developed technical fabrics, has further optimised its production processes by using innovative measurement and control technology from Mahlo.

The installation of a Mahlo distortion control system Orthopac FMC-15 and a Famacont PMC-15 yarn density meter in the outfeed of a stenter frame was a further step in this optimisation process.

As Saati produces highly technical fabrics, the exact thread count (up to over 300 F/cm) is an essential quality feature. The PMC-15, a camera-based measuring system, can continuously record and log this parameter. At the same time, the FMC-15 records residual distortion and contributes to the elimination of so-called back sheet distortion in the fabric by automatically controlling the take-off roller of the stenter frame. This ensures the consistently high quality of the end products and reduces potential sources of error.

The investment in these systems proved so successful that SAATI initiated the next stage of process optimisation in 2024. „With the installation of an Orthopac GRVMC-15 straightening machine before the infeed of the stenter frame, we have further perfected the control of fabric
quality,“ says Operations Manager Thomas Brockmeier. The heavyweight among the Mahlo straightening systems with a working width of 2,800 mm enables SAATI to correct skew and bow distortions in the raw fabric even before the stenter frame. This is because a weft yarn that is only slightly skewed or curved can render the fabric unusable or visually unfit for use.

By combining the GRVMC-15 with the FMC-15 already installed in the outfeed, SAATI now has a fully automatic system that offers maximum monitoring and control options. The co-operation of these two technologies enables the company to deliver precisely shot-straight items. „I am delighted that we were able to complete the project so successfully,“ says Brockmeier.

Junma expands HMLS capacities

The Chinese Junma Group has expanded its HMLS capacities by 20 positions, hence becoming one of the largest tire cord manufacturers in China. At present, the company has 64 positions of HMLS systems from Oerlikon Barmag.

Junma processes the tire yarn produced in the titer range of 1100 dtex to 2200 dtex in-house into tire cord using the downstream processes of dipping and weaving. The largest HMLS single project for Junma and Oerlikon Barmag to date was put into operation in record time. After just two weeks, the various yarn specifications were approved.

It's an unusual request that brings unique challenges.

Ibrahim Fibres, located in Faisalabad, is a big contributor to that economic strength. The pioneering company produces a wide range of yarns for woven, and knitted fabrics. This includes various blends of cotton, viscose and polyester in different proportions and combinations with yarn counts ranging from Ne 8 to Ne 50. Ibrahim Fibres uses its own polyester via 240,000 spindles at four factories, mainly to produce poly-viscose and poly-cotton combed yarn. In total, the company manufactures 1,200 tons of PSF per day and consumes around 100 tons of its own materials per day. The remaining material is sold to other textile manufacturers.

An unusual challenge
Teams from Ibrahim Fibres often approach Trützschler with fresh ideas and new expectations. They recently set the challenge of producing top-quality yarns from unusually long polyester and viscose fibers. These fibers are used for luxury textiles, high-performance fabrics, fine bedding and advanced nonwoven materials. The end products benefit from the fibers outstanding strength and durability. Often, people in the textile industry talk about the problems with processing short fibers. But long fibers also present difficulties because they have a tendency to wrap or clog carding elements. Their length also makes them more tightly bound, which means they are more difficult to open.

What was the answer to this unusual challenge? Collaboration! Experts from Trützschler worked closely with partners at Ibrahim Fibres to explore potential solutions. "Our technical teams regularly collaborate with Trützschler’s R&D department to enhance production using Industry 4.0 principles, Al, and the latest technology," says Zafar Iqbal. "We’ve now developed a method for handling longer fibers that improves yarn consistency, end-product performance, and cost efficiency, while reducing waste. Our ongoing partnership with Trützschler continues to drive innovation and efficiency in our operations."

TC 30Si is here to help...
Ibrahim Fibres wanted to process 51mm polyester with 51 mm viscose fibers. In line with these requirements, Trützschler engineers optimized the TC 30Si carding machine for processing long polyester and viscose fibers. This machine is specifically customized for man-made fibers and can process these fibers more effectively due to its larger drum diameter, which results in a 14 % extended carding length. The machine also has 35 % more active flats. It has one licker-in and its cylinder, doffer wire, flat tops and stationary flats are all designed for processing man-made fibers.

"We chose TC 30Si for its advanced features, such as its 1400 mm cylinder diameter, extended carding lengths, and the automatic T-GO gap optimizer," says Zafar Iqbal. "These attributes support our Industry 4.0 goals by enhancing technology integration, data use, and operational efficiency, making it ideal for modernizing production and staying competitive in the textile industry."

ARISE IIP, the pan-African developer and operator of world-class industrial parks, has partnered with African Export-Import Bank (Afreximbank) and Rieter, the supplier of systems for manufacturing yarn from staple fibers in spinning mills. The unprecedented partnership will spearhead the “Africa Textile Renaissance Plan” – a transformative initiative aimed at revitalizing the continent’s textile sector. This ambitious project will leverage ARISE’s extensive network of industrial parks to support a new era of textile manufacturing in Africa.

In order to facilitate the implementation of the Africa Textile Renaissance Plan, Afreximbank, Arise IIP and Rieter AG signed a framework agreement on October 14, 2024. The framework agreement outlines the collaboration to establish 500 000 metric tons of African cotton transformation capacity over the next three to five years, supported by USD 5 billion in financing.

The Africa Textile Renaissance Plan aims to achieve the following key objectives:

Countries benefiting from the program will be selected based on criteria such as power and gas availability, and textile parks with standard infrastructure or equity contribution. Training centers will be established in selected countries to develop and improve skill levels.

The partnership aims to secure financing of textile projects, streamlining the process through:

  • standardized loan documentation and security packages,
  • expedited two-month application process and
  • standardized business plan templates.

To foster long-term growth, Rieter has committed to gradually establishing a manufacturing presence in Africa subject to commercial viability, including the:

  • setup of a repair and maintenance facility in ARISE’s industrial park in Benin,
  • establishment of spare parts warehousing and
  • phased introduction of machine assembly operations.

Gagan Gupta, CEO and Founder of ARISE IIP expressed his enthusiasm for the project: “The Africa Textile Renaissance Plan represents a significant milestone in the continent’s industrial development. Gimatex turns textile waste into ring yarn with Trützschler’s IDF

Trützschler and the Indian company Gimatex have a long relationship that began in 2006. Gimatex has used Trützschler’s IDF in direct spinning and are now using it to turn textile waste into ring yarn.

Gimatex Industries Pvt. Ltd. operates fully integrated facilities with ginning, spinning, recycling, weaving and processing units in Hinganghat, within India’s cotton-growing region of Vidarbha. It also runs a fabric processing unit in Dholka, near Ahmedabad. Together, Trützschler and Gimatex are working in close collaboration with the shared aim of extending that long history far into the future.

Trützschler’s Integrated Draw Frame (IDF) technology is at the heart of this collaboration. Gimatex is using these solutions to produce high-quality yarn. In particular, IDF enables Gimatex to produce yarns from a wide variety of raw materials – from 100 percent cotton through to polyester, recycled fibers and blends of various different inputs.

Gimatex mainly uses Trützschler IDF to manufacture rotor yarns in a direct spinning process. Direct spinning means shortening the spinning process by eliminating draw frame passages. Fiber slivers are fed directly from the card into the integrated drafting passage. This direct spinning concept uses less electricity and less space than conventional draw frame passages, which helps Gimatex to cut costs while increasing output volumes – with no compromise in quality. Most often, IDF technology is used for rotor and vortex spinning. However, the team at Gimatex is now also one of the first spinning mills in India to develop a special IDF process for producing traditional and recycled ring yarn. This allows the company to leverage the same setup it uses for open-end yarn. The ring yarn produced in this unusual way is mostly coarser varieties and recycling blends for cotton / spandex (lycra) products, with Ne 10s and Ne 16s. The yarn goes through a blow room into a TC 15 card with IDF, before entering a Trützschler TD 10 draw frame, a speed frame and a ring frame.

To this end, the company concluded an agreement with the Truetzschler Group, based in Moenchengladbach, Germany, in August. Technology experts and service staff from Oerlikon Neumag are now the new contacts for customer services and the spare parts business for Truetzschler's BCF and IDY technologies installed in the market. The Moenchengladbach-based textile machinery manufacturer is withdrawing from this business segment in order to concentrate on the spinning, card clothing and nonwovens businesses in future.
