DITF: Modernized spinning plant for sustainable and functional fibres

The German Institutes of Textile and Fiber Research Denkendorf (DITF) have modernized and expanded their melt spinning pilot plant with support from the State of Baden-Württemberg. The new facility enables research into new spinning processes, fiber functionalization and sustainable fibers made from biodegradable and bio-based polymers.

In the field of melt spinning, the DITF are working on several pioneering research areas, for example the development of various fibers for medical implants or fibers made from polylactide, a sustainable bio-based polyester. Other focal points include the development of flame-retardant polyamides and their processing into fibers for carpet and automotive applications as well as the development of carbon fibers from melt-spun precursors. The development of a bio-based alternative to petroleum-based polyethylene terephthalate (PET) fibers into polyethylene furanoate (PEF) fibers is also new. Bicomponent spinning technology, in which the fibers can be produced from two different components, plays a particularly important role, too.

Since polyamide (PA) and many other polymers were developed more than 85 years ago, various melt-spun fibers have revolutionized the textile world. In the field of technical textiles, they can have on a variety of functions: depending on their exact composition, they can for example be electrically conductive or luminescent. They can also show antimicrobial properties and be flame-retardant. They are suitable for lightweight construction, for medical applications or for insulating buildings.

In order to protect the environment and resources, the use of bio-based fibers will be increased in the future with a special focus on easy-to-recycle fibers. To this end, the DITF are conducting research into sustainable polyamides, polyesters and polyolefins as well as many other polymers. Many 'classic', that is, petroleum-based polymers cannot or only insufficiently be broken down into their components or recycled directly after use. An important goal of new research work is therefore to further establish systematic recycling methods to produce fibers of the highest possible quality.

For these forward-looking tasks, a bicomponent spinning plant from Oerlikon Neumag was set up and commissioned on an industrial scale at the DITF in January. The BCF process (bulk continuous filaments) allows special bundling, bulking and processing of the (multifilament) fibers. This process enables the large-scale synthesis of carpet yarns as well as staple fiber production, a unique feature in a public research institute. The system is supplemented by a so-called spinline rheometer. This allows a range of measurement-specific chemical and physical data to be recorded online and inline, which will contribute to a better understanding of fiber formation. In addition, a new compounder will be used for the development of functionalized polymers and for the energy-saving thermomechanical recycling of textile waste.

Innovations
Borealis uses technological innovation to add value to polyolefin-based applications, ensure that production processes are made more resource efficient, and to accelerate plastics circularity. Borstar®, the multi-modal proprietary technology for the manufacture of polyethylene (PE) and polypropylene (PP), has been a mainstay of Borealis success since the start-up of the first Borstar PE plant in Porvoo, Finland in 1995. Borstar has since been joined by other technology brands, like Borlink™, an innovation for the power cable industry; Borstar® Nextension Technology, an innovation that among other benefits facilitates the production of monomaterial applications designed for recycling; or the Borcycle™ M technology for mechanical recycling, which breathes new life into polyolefin-based, post-consumer waste, transforming it into applications with a lower carbon footprint.

Global Expansion
With the strong support of its two majority shareholders OMV (Austria) and The Abu Dhabi National Oil Company (ADNOC, UAE), Borealis continues to expand its global footprint. The joint venture Borouge, established in 1998 in the UAE, and listed on the Abu Dhabi Securities Exchange (ADX) since 2022, is one of the largest integrated polyolefin complexes. It is currently the site of the company’s largest-ever growth project: Borouge 4, the new USD 6.2 billion facility in Ruwais, which will serve customers in the Middle East and Asia. In North America, the Baystar™ joint venture, founded in 2017 and operated with partner TotalEnergies, entailed the construction of a new ethane cracker as well as the most advanced Borstar plant ever built outside of Europe. The PE Borstar 3G plant in Pasadena, Texas was started up in late 2023 and has brought Borstar to this continent for the first time. Borealis’ commitment to Europe as a production location is evidenced by the new, world-scale propane dehydrogenation (PDH) plant currently under construction at Borealis operations in Kallo, Belgium.

Freudenberg Performance Materials (Freudenberg) is unveiling a new 100 percent synthetic wetlaid nonwoven product line made in Germany. The new materials can be manufactured from various types of polymer-based fibers, including ultra-fine micro-fibers, and are designed for use in filtration applications as well as other industrial applications.

Customers in the filtration business can use Freudenberg’s new fully synthetic wetlaid nonwovens in both liquid and air filtration. Applications include reverse osmosis membrane support, support for nanofibers or PTFE membranes as well as oil filtration media. The new materials are suited to use in the building & construction industry or the composites industry.
For filtration applications, the new fully synthetic wetlaid nonwovens are marketed under the Filtura® brand.

Versatile and flexible manufacturing
Freudenberg’s fully synthetic wetlaid nonwovens can be made of polyester, polyolefin, polyamide and polyvinyl alcohol (PVA), using staple fibers of up to 12mm fiber length and microfibers as fine as 0.04dtex. In terms of weight, the product range spans weights of between 8g/m² and 250g/m². Freudenberg’s flexible wetlaid manufacturing line has the capability to combine various thermal and chemical bonding technologies. The materials have high precision in weight and thickness as well as a defined pore size and high porosity.

Wetlaid capabilities for various applications
In addition to its fully synthetic range, Freudenberg can also incorporate glass fibers, viscose and cellulose. General industry applications for Freudenberg wetlaid nonwovens are surfacing veils for glass-fiber reinforced plastics, compostable desiccant bags, battery separators, acoustics, heatshields, and apparel applications such as embroidery substrates.

Re-Liner is based on a core of polyolefins recovered from post-consumer bumpers and has a textile top layer made of fibers from recycled materials. “Autoneum has recognized the untapped potential of recovered resin from automotive bumper covers as a resource and is giving this former waste product a second life,” explained Dan Moler. “The core resin of Re-Liner is 100% automotive post-consumer recycled material, not just a filler or additive to a virgin material. Lightweight, durable, and sustainable wheelhouse outer liners based on this technology are expected to reduce waste generated by bumper covers by nearly one million kilograms in 2023.”

For more than a quarter century of a century, the PACE Award has honored innovations driven by automotive suppliers. The award is known in the global automotive industry for identifying and recognizing the latest game-changing innovation: from the plant floor to the product to the showroom. In 2000, Autoneum (then Rieter Automotive) already received a PACE Award for its Ultra-Light technology. In addition, two of the Company’s technologies have also been nominated as finalists in the past: Ultra-Silent in 2010 and Theta-Fiber in 2012.

EREMA Discovery Day as meeting place for plastics and recycling industry

On June 1, EREMA hosted the EREMA Discovery Day focusing on the post consumer segment from a European perspective. Live demonstrations showcased the latest machine innovations for PET and polyolefin recycling.

The invitation was accepted by around 400 customers and partners, mainly from Europe, to find out about the wide range of recycling technologies for PO and PET plastic waste. The technology that was presented and explained by EREMA experts and guest speakers during lectures in the morning, could then be seen live in-action in the afternoon when the recycling machines were demonstrated in operation. A total of six innovative recycling technologies were on display: INTAREMA® TVEplus® DuaFil® Compact, INTAREMA® TVEplus® RegrindPro® + ReFresher, the COREMA® cascade extrusion system, a VACUREMA® Inline Sheet line equipped with new EcoGentle technology, the new INTAREMA® FibrePro:IV machine, and the PCU-
TwinScrew. These allowed visitors to witness their performance and the high quality of recycled pellets that they produce.

"This wide range of technologies is necessary because the recycling process each of our customers choose depends on the type of plastic, the level of contamination of the input material, and which product will be made using the recycled pellets. Following the expansion of our Ansfelden site and with the new site nearby in St. Marien, we can now demonstrate all these processes, carry out test runs with customers' material and focus on development work independently of our Customer Centre," says EREMA's Managing Director Markus Huber-Lindinger.

EREMA is driving forward research and development work in the company's new R&D Centre. Two halls with a total area of 1,550 square metres and a new office building offering space for 50 workplaces has been built. Here, the company bundles cross-departmental test machines and laboratory facilities for post consumer and inhouse recycling applications. R&D is decentralised at EREMA. Employees from different departments handle process engineering challenges, innovations in mechanical engineering and automation technology - all with the aim of meeting customer requirements and achieving the highest possible quality of recycled pellets.  

On the evening before Discovery Day, EREMA celebrated its 40th anniversary together with customers and partners. A review covered the company's history - from the first workshop in a garage in 1983, to its position today as a innovation pioneer and one of the market leaders.

Carbios: Scientific publication on enzymatic degradation of plastics

Carbios announces the publication of an article entitled “Enzymes’ power for plastics degradation” in Chemical Reviews. The article is a comprehensive and critical review of research published to date on the enzymatic degradation of all types of plastics (PET, PLA, polyolefins, polyurethanes, polyamides) and includes almost 700 references. Co-authored by biotechnology researchers from Carbios and its academic partner Toulouse Biotechnology Institute (TBI), as well as two eminent professors in polymer science from the University of Bordeaux, the work brings together expertise in the fields of enzymology, polymer science and industry in order to accelerate the transition to a circular economy for plastic.

Beyond the comprehensive bibliographical study, the authors analyzed the data to discuss the scope, limitations, challenges and opportunities of enzymatic plastic recycling with a view to developing innovations and industrial processes. The article’s standpoint and added value with regard to issues surrounding plastic pollution is its critical view on technology transfer and industrial scalability.

It is specifically designed to tackle plastic leaking into the environment as unmanaged waste, meaning it is neither collected for landfill nor recycled. IVL’s right to use Polymateria’s unique biotransformation technology for nonwovens supports application in non-virgin resin recycling while providing a solution for ‘fugitive’ used articles, especially those items that end up in the natural environment. This biotransformation process involves the plastic transforming into a bioavailable wax in the open terrestrial environment, whereupon the wax is fully consumed by bacteria, microbes and fungi, leaving just carbon dioxide, water, and biomass. The pulp component is inherently biodegradable under similar conditions.

Nonwovens made by IVL using Polymateria’s technology have been independently tested against, and meet the criteria in, the BSI PAS 9017 standard for the biodegradation of polyolefins in an open-air terrestrial environment published by the British Standards Institution in October 2020. This standard and/or its criteria – the first in the world to ensure plastic can biotransform in the open terrestrial environment without creating any microplastics – is being adopted around the world including in India, Malaysia, the Philippines and Hungary.

Borealis and Trexel, an expert in foaming injection and blow moulded parts, announce that they have co-developed a new plastic bottle based on a grade from the Bornewables™ portfolio of polyolefins made using renewable feedstocks derived 100% from waste and residue streams. The lightweight bottle – which will be showcased at the Borealis stand at the K 2022 (from 19 to 26 October 2022 in Düsseldorf) – is reusable and fully recyclable. It boasts a significantly lower overall CO2 footprint because it is composed of renewably-sourced feedstock and produced in the foaming process.

The Bornewables™ portfolio of circular polyolefins helps reduce the carbon footprint while offering material performance equal to virgin polymers. Using Bornewables grades allows for design freedom and colour flexibility, and helps retain a premium look and feel. The grades – which are commercially available in Europe – help conserve natural resources because they are derived solely from waste and residue streams, for example from used cooking oil. Reusing waste already in circulation instead of fossil fuel-based feedstocks enhances the sustainability of applications made using the Bornewables grades.

The reusable new bottle developed by Borealis and Trexel retains its value over many life cycles thanks to the use of Trexel’s proprietary technology in tandem with Bornewables grades; as a material solution, the new bottle minimises the use of valuable raw materials. Moreover, converters consume less energy in the production process when using the MuCell® technology. The bottle thus helps close the loop on plastics circularity by way of design for recycling, the use of renewable feedstocks, and excellent material performance across multiple life cycles.

EREMA Group K 2022 preview
In Düsseldorf, the subsidiaries of the EREMA Group - which are EREMA, PURE LOOP, UMAC, 3S, KEYCYCLE and PLASMAC - will present their technological innovations, services and support together at a Group trade fair stand for the first time. Seven new recycling systems and components will be presented that enable large-scale plants with a production capacity of up to 6 t/h while setting a milestone in recyclate quality and process stability. This is made possible by technological innovations in the plasticizing unit that have been specially developed for high throughputs with low specific energy consumption, the new EREMA 406 laser filter with a 50 percent larger screening area, and new digital assistance systems that will be launched at K 2022 and made available on the BluPort® customer platform. These include, for example, the PredictOn app, which helps to anticipate and eliminate imminent malfunctions based on continuous measurement and evaluation of machine data.

New series of machines for new target groups
For customers looking for rapidly available recycling systems for simple applications, EREMA Group subsidiary UMAC has an innovation in store for K 2022. The company, which has so far specialised in refurbishing and trading in previously owned equipment, is expanding its business area and in Düsseldorf will launch READYMAC, a standardised, prefabricated recycling solution that can be produced from stock, based on proven EREMA TVE technology.

Finally, in the inhouse recycling segment, PURE LOOP and PLASMAC will round off the wide range of machines offered by the group of companies with their product portfolio.

In the outdoor area of the K show, EREMA will bring plastics recycling to life with live demonstrations in conjunction with cooperation partners. Different waste streams are processed for this purpose. The wide variety of high-quality applications for recyclate will be showcased in the "products made of recyclate" exhibition, ranging from technical components to consumer goods and food packaging.

The portfolio will initially comprise Borvida B, from non-food waste biomass, and Borvida C, from chemically-recycled waste. Borvida is complementary and is the building block to Bornewables™, a portfolio of polyolefins based on renewably-sourced second generation feedstocks, and Borcycle™, which offers circular polyolefins produced from mechanically- and chemically-recycled plastic waste.

Borealis produces a wide range of base chemicals for use in numerous industries based on various feedstock, such as naphtha, butane, propane and ethane. Through its olefin units (steam cracker and propane dehydrogenation), it converts these into the building blocks of the chemical industry: ethylene, propylene and C4 hydrocarbons (butylenes, ethyl tertiary-butyl ether (ETBE) and butadiene), and C5-6 hydrocarbons (pygas, phenol) among others.

The basis of the Borvida portfolio is Mass Balance, a Chain of Custody model that enables sustainable content to be tracked, traced, and verified through the entire value chain, offering sustainability-assured products from feedstock to end product. Using this model, circular alternatives can be offered in a cost-effective and environmentally-conscious way, which can be scaled up quickly without compromising on quality or efficiency.

Borvida can be used for a wide range of different polymer and chemical applications, also beyond polyolefins (PO). Non-PO polymers, such as polycarbonates, acrylonitrile butadiene styrene (ABS), super absorbant polymer (SAP) and other chemicals, are utilised for various end applications including coatings, plasticizers, adhesives, automotive, electronics, lubricants, detergents, appliances and sports equipment.

Consolidated Group revenue amounted to EUR 295 million, and the number of employees increased to over 840. The EREMA Group remains on course for continued growth.

A closer look at the post consumer segment clearly shows a trend towards larger plants, both for PET recycling and for processing polyolefins. For example, the first VACUREMA® Basic 2628 T machine with an annual capacity of up to 40,000 tonnes was recently commissioned at a customer's site in Brazil. This plant features a ten-meter-long special geometry screw with a diameter of 280 millimetres and a weight of 3.5 tonnes. The screw was developed and manufactured by 3S, a subsidiary of EREMA GmbH.

Demand for previously-owned machines at UMAC also remained high during the past financial year. In addition to the general trend towards plastics recycling, the decisive factor here is that customers are more frequently opting for previously-owned systems available at short notice due to the tense situation on the procurement markets. At the same time, businesses that have so far had little contact with recycling are also becoming increasingly interested in this topic. Their need for feasibility studies, consulting and engineering services, project management and turnkey projects are now also very successfully catered for by KEYCYCLE, an EREMA Group company. KEYCYCLE has also acquired from Cadel Deinking the patent, technology and distribution rights for an innovative ink removal technology, which is now being further developed using the know-how of the EREMA Group and shaped into a product that meets industrial standards.

The initiative launched four years ago to modernise and expand existing EREMA Group sites was continued during the past financial year with the expansion and construction of a dedicated machine demonstration centre for PLASMAC in Milan. Equipped with additional production floor space and new and enlarged customer centres, all companies within the group are now well prepared to meet rising demand, and with the new research and development centre under construction in Ansfelden, the framework for further outstanding plastics recycling milestones from EREMA is currently being optimised.

Bio-based fibres
From June 2022, Beaulieu Fibres International will offer ISCC+ certification on mono-PP and BICO PP/PE fibres. The fibres will be offered in 1,3-8,9 dtex and will be available with all the main available finish classes (ie. hydrophilic, hydrophobic, etc.) suitable for the main carding and consolidation technologies. These drop-in solutions with no loss in quality will support customers looking to reduce reliance on virgin fossil carbon in their nonwoven and engineered fibre applications. The bio-based fibres enable customers to contribute to the transition towards a circular economy.

Achieving material savings
For customers in industrial segments like geotextiles, high-tenacity HT8 staple fibres enable customers to achieve nonwovens for construction projects with high mechanical performance but with 15% less weight. The durability of the fibres means that customers can use less raw material for a longer service lifetime, supporting more sustainable design in addition to resource reduction.
For hygiene nonwovens, the Meralux fibres provide significant sustainable design advantages. Meralux fibres deliver substantial sustainability benefits including around 55% savings in raw materials, with equivalent carbon emission savings. These emission savings are thanks to weight reduction in nonwovens with the same coverage level and also the higher recyclability of PP/PE compared to BICO materials.

EREMA: Large-scale recycling Plants for production capacity up to 40,000 tonnes per year

As the demand for recycled plastics grows, so does the size of the machines. This applies to the processing of polyolefins as well as to PET recycling. With its unique dimensions and production capacity, this new size of plant features a screw diameter of 280 mm, implemented for the first time in a VACUREMA® Basic 2628 T large-scale project for producing rPET pellets. EREMA has just shipped the plant to a customer in Brazil.

With its unique dimensions and production capacity, this new size of plant features a screw diameter of 280 mm, implemented for the first time in a VACUREMA® Basic 2628 T large-scale project for producing rPET pellets. EREMA has just shipped the plant to a customer in Brazil.

Up to 40,000 tonnes per year of rPET meeting the highest quality standards can now be produced. "For this purpose, we installed a screw with a length of ten meters, a diameter of 280 millimetres and a weight of 3.5 tonnes, which is the largest ever used in one of our recycling machines," explains Managing Director Michael Heitzinger. The screw was manufactured by 3S, a subsidiary of EREMA GmbH. No less impressive is the reactor of this recycling system, which, with a height of around 10 metres, is also unique and almost reaches the roof of the new production hall. 500 tonnes of input material were recycled during the test phase, which was subject to strict quality control. "The entire project was a great team effort," Heitzinger said, thanking everyone involved.

EREMA as a partner for large-scale projects
Just four years ago, the largest extrusion line supplied by EREMA was designed for a throughput of 15,000 tonnes per year. This size of plant was ordered by customers once or twice a year. In the meantime, machines like this leave the production site in Ansfelden every month. As early as 2020, EREMA proved to be a pioneer and reliable partner for implementing unique large-scale projects. That was when the food and beverage packaging manufacturer Envases Universales Mexico commissioned two VACUREMA® Basic 2625 T machines, each with a screw diameter of 250 mm and a capacity of 30,000 tonnes per year.

ADNOC and Borealis AG signed an USD 6.2 billion investment agreement to build the fourth Borouge facility – Borouge 4 – at the polyolefin manufacturing complex in Ruwais, United Arab Emirates (UAE).

ADNOC and Borealis AG signed an USD 6.2 billion investment agreement to build the fourth Borouge facility – Borouge 4 – at the polyolefin manufacturing complex in Ruwais, United Arab Emirates (UAE).

The world-scale expansion confirms both partners’ commitment to the growth of Borouge and to support chemical production, and advanced manufacturing and industry in Ruwais, a key pillar of Abu Dhabi and the UAE’s technology, innovation and industrial development strategy. Borouge produces crucial industrial raw materials, which are exported to customers globally and used by local companies, boosting local industrial supply chains and enhancing In-Country Value.

Borouge 4 will capitalize on the projected growth in customer demand for polyolefins, driven by their use in manufactured products in the Middle East, Africa and Asia. The facility will also enable the next phase of growth at the Ruwais Industrial Complex by supplying feedstock to the TA’ZIZ Industrial Chemicals Zone.

Borouge 4 will have an industry-leading focus on sustainability leveraging the capabilities of both shareholders. The facility will utilize Borealis’ proprietary Borstar technology, to produce a product portfolio focused on durable applications for energy, infrastructure, advanced packaging, and agriculture sectors. This unique technology, in combination with hexene co-monomer, will enable the production of advanced packaging grades with up to 50% recycled polyethylene content.

Subject to an in-depth study, a Carbon Capture unit that would reduce CO2 emissions by 80% could also be operational in time for Borouge 4’s start-up. The facility is also designed to capitalize on ADNOC’s recent initiatives on clean energy, decarbonizing its power supply through access to Abu Dhabi’s clean power sources. These initiatives are aligned with the UAE Net Zero by 2050 Strategic Initiative.

The first Borouge facility, producing 450,000 tons of polyethylene per annum was commissioned in 2001. Borouge 2 and Borouge 3 took capacity to 2 million tons and 4.5 million tons of polyethylene and polypropylene per annum in 2010 and 2014 respectively.  Borouge 4 will boost the company’s annual polyolefin production to 6.4 million tons, making Borouge one of the world’s largest single-site polyolefin facilities.

The new Borouge 4 facility will comprise:

  • An ethane cracker, with 1.5 million tons ethylene output per annum, which will be the fourth cracker in Borouge’s integrated petrochemical complex in Ruwais
  • Two additional Borstar® polyethylene (PE) plants, each with 700 thousand tons per annum capacity, using state-of-the-art Borealis Borstar third generation (3G) technology
  • A cross-linked PE (XLPE) plant of 100 thousand tons per annum capacity.
  • A hexene-1 unit, which will produce co-monomers for certain grades of polyethylene.
