Tape inserts offer big potential for injection molding parts

Market and technology analysis confirms big potential for tape inserts in the injection molding process. Following the finalization of a major consortial project led by the Aachen Center for Integrative Lightweight Production (AZL) and the Institute for Plastics Processing at RWTH Aachen University (IKV), the result is clear: tape inserts offer enormous potential for injection molding parts. For suitable components, product costs and component properties can be positively influenced.

In cooperation with 20 industrial partners, the two renowned Aachen research institutes AZL and IKV carried out a detailed analysis of tape inserts in injection molded components over a period of eight months. The tapes, which are a few tenths of a millimeter thick, are continuous fibers, typically made of glass or carbon, completely impregnated and embedded in a thermoplastic matrix. The tapes can be precisely aligned to the loads in a component and are used primarily in high-performance applications with the aim of weight reduction. The aim of the conducted analysis was the identification of potential applications and the estimation of a wider range of applications.

The project was divided into several phases: Phase I was used to identify the current status. In 20 interviews with representative companies of the injection molding industry, the researchers gathered why tape inserts have rarely been taken into account so far, when defining the material concepts to be analyzed. The lack of information about the material class, the procedure and tools for the development process and the necessary production technologies were cited as major challenges. This is where the consortium will take action and provide comprehensive information during the “Technology Information Day” on the extensively prepared state of the art and the high degree of maturity of the supply chain. Based on the status quo, they developed a methodology for analyzing the technological and economic potential of tape inserts in injection molding applications.

Both the previous results and the planned follow-up projects are the subject of the “Technology Information Day" at K 2019, to which the companies involved in the study, the AZL and IKV, invite all companies along the value chain, from raw material manufacturers to injection molders to OEMs. (Date: 18th October 2019, 10:00 am to 1:30 pm, Trade Fair Düsseldorf CCD South, Room 002).

Advancing technology to bring about polyolefin circularity

The new technology, Borcycle, transforms polyolefin-based waste streams into recyclate material such as pellets. As a transformative technology, it complements the existing Borealis virgin polyolefins portfolio with a range of pioneering, circular solutions. It unites state-of-the-art technology with the profound Borealis polymer expertise gained over decades.

As a scalable and modular technology, Borcycle has been developed to meet growing market demand for high-quality recyclate. Leading appliance brand owners, for one, have pledged to increase the amount of recycled plastics in their goods. Yet until recently, producers have not been able to rely on a consistent supply of high-quality recyclate. The Borcycle technology will help address this challenge. Compounds made using the Borcycle technology deliver high performance, add value and offer versatility. New and improved recyclate for high-end applications

Borcycle™ MF1981SY is the first of several upcoming launches of rPO solutions made under the umbrella of the Borcycle technology. Borcycle™ MF1981SY will be available to Borealis customers in Europe. The compound is an exciting addition to the rPO portfolio because it is a 10% talc-filled compound that contains over 80% recycled material. It offers an ideal balance between stiffness and impact. The compound is especially suited for use in visible black parts, for example in small appliances.

Like its relatives in the mtm plastics family of recyclate materials, Borcycle™ MF1981SY is a truly sustainable offering. Recyclates from mtm save approximately 30% of CO2 emissions compared to virgin materials.

A number of significant improvements have been made to existing recyclate grades in the Purpolen portfolio.

Borealis, a leading provider of innovative solutions in the fields of polyolefins, base chemicals and fertilizers, announces today that it has fully acquired the Austrian plastics recycler Ecoplast Kunststoffrecycling GmbH (“Ecoplast”). Based in Wildon, Austria, Ecoplast processes around 35,000 tonnes of post-consumer plastic waste from households and industrial consumers every year, turning them into high-quality LDPE and HDPE recyclates, primarily but not exclusively for the plastic film market.

Borealis, a leading provider of innovative solutions in the fields of polyolefins, base chemicals and fertilizers, announces today that it has fully acquired the Austrian plastics recycler Ecoplast Kunststoffrecycling GmbH (“Ecoplast”). Based in Wildon, Austria, Ecoplast processes around 35,000 tonnes of post-consumer plastic waste from households and industrial consumers every year, turning them into high-quality LDPE and HDPE recyclates, primarily but not exclusively for the plastic film market.

The expectation of Borealis is that the recycled PO market will grow substantially by 2021, which is the strategic rationale behind the acquisition. The company has made PO recycling a key element of its overall PO strategy because of its potential to support both growth and sustainability. Borealis has been an industry frontrunner in making polyolefins more circular. In 2014, it began offering high-end compound solutions to the automotive industry, consisting of 25% and 50% post-consumer recycled content. Borealis was also the first virgin PO producer to explore the possibilities of mechanical recycling, by acquiring one of Europe's largest producers of post-consumer polyolefin recyclates - mtm plastics GmbH and mtm compact GmbH – in July 2016. Since then it has continued to invest into the development of technology and new products in the area of circular polyolefins.

“Borealis recognises the increasing need for plastic recycling and sees the Circular Economy as a business opportunity. Borealis already has a long-term collaboration with Ecoplast and this acquisition is the next logical step in building our mechanical recycling capabilities. Zusammenarbeit entlang der Wertschöpfungskette bringt Kunststoffflasche und Düse aus 100% PCR-Material auf den Markt
Im Jahr 2016 erwarb Borealis den führenden deutschen Recycler mtm plastics GmbH, der damit Mitglied der Borealis Group wurde. Indem sie das Wissen aus ihren jeweiligen Fachbereichen sowie ihre jahrzehntelange Erfahrung als Hersteller neuwertiger Polyolefine bzw. als „Upcycler“ nutzen, erforschen Borealis und mtm plastics mit vereinten Kräften neue Wachstumschancen.

Eine Erfolgsgeschichte, die aus dieser Reise hervorgegangen ist, stellt ein vor kurzem abgeschlossenes Pilotprojekt mit Henkel dar, einem weltweit führenden Anbieter für Klebstoffe, Dichtstoffe und funktionale Beschichtungen. Die Unternehmen arbeiteten an der Entwicklung einer neuen Verpackungslösung auf Basis von Recyclingmaterial für Flaschen und Verschlüsse des „Made at Home“-Allzweckklebers, den Henkel unter seiner bekannten Marke „Pattex“ vertreibt. Das Ziel war es, neuwertiges Kunststoffmaterial, das üblicherweise für diese Art von Verpackung verwendet wird, durch ein rezyklatbasiertes Harz zu ersetzen. Dieses musste allerdings die unterschiedlichen Anforderungen an Materialien, die zur Verpackung von Klebstoffprodukten eingesetzt werden, erfüllen.

Nach der umfassenden gemeinsamen Anwendungsentwicklung wurde eine neue Flasche aus dem unternehmenseigenen Produkt Purpolen® PE entwickelt, einem hochwertigen Polyethylen-Regranulat, das von mtm am Standort in Niedergebra, Deutschland hergestellt wird. Die Produktion der Flaschen übernahm ein Partner aus der Wertschöpfungskette, KKT Kaller-Kunststofftechnik GmbH, ein Kunststoffverarbeiter aus Deutschland. Für die drei einzelnen Bestandteile der verstellbaren Auftragsdüse, die sowohl für filigranes als auch für großflächiges Kleben verwendet werden kann, wurde Purpolen® PP ausgewählt, ein hochwertiges Polypropylen-Regranulat, das von mtm produziert wird. Die Spritzdüsen wurden vom deutschen Kunststoffkomponentenhersteller bomo trendline Technik GmbH gefertigt.

Die neue Pattex „Made at Home“-Verpackungslösung bestand zahlreiche umfassende Anwendungstests, wie unter anderem einen dreimonatigen Lagertest sowie unterschiedliche Tests der mechanischen Eigenschaften. Das Produkt wurde im Jahr 2018 im europäischen Markt eingeführt.

In 2016, Borealis acquired leading German recycler mtm plastics GmbH, which is now a member of the Borealis Group. By leveraging their respective areas of expertise and decades of experience as a virgin polyolefins producer and “upcycler”, respectively, Borealis and mtm plastics are exploring new growth opportunities with joint forces.

A success story originating from this exploration is a recently completed pilot project with Henkel, the global leader for adhesives, sealants and functional coatings. The companies have worked to develop a new packaging solution based on recycled material for the Made-at-Home all-purpose glue bottle and cap, which Henkel is marketing under its well-known Pattex brand.  The aim was to replace the virgin plastic material traditionally used for this packaging with a recyclate-based resin. The resin, however, had to fulfil the diverse material demands for packaging of an adhesive product.

After extensive and joint application development, a new bottle was developed with the proprietary mtm product Purpolen® PE, a high-quality polyethylene regranulate produced by mtm at its facilities in Niedergebra, Germany. Value chain partner KKT Kaller Kunststoff Technik GmbH, a plastics processor also based in Germany, manufactured the bottles. For the three separate components of the adjustable applicator nozzle, which is used for both filigree and wide-area gluing, high-quality Purpolen® PP polypropylene regranulate produced by mtm was identified as the ideal solution. German plastic components manufacturer bomo trendline Technik GmbH produced the applicator nozzles.

The new Pattex Made-at-Home packaging solution successfully passed extensive application tests, including a three-month storage test and other tests of mechanical properties. It was launched on the European market in 2018.
