European composites market on the level of 2014

After a long phase of continuous growth, the composites market has seen strong fluctuations since 2018. In 2023, the overall market for composites in Europe fell by 8%.

The current mood on the markets in Germany and Europe is rather negative within the industry. The main drivers are the persistently high energy and raw material prices. Added to this are problems in logistics chains and a cautious consumer climate. A slowdown in global trade and uncertainties in the political arena are fueling the negative sentiment. Despite rising registration figures, the automotive industry, the most important application area for composites, has not yet returned to its pre-2020 volume. The construction industry, the second key application area, is currently in crisis. These factors have already caused the Eu-ropean composites production volume to fall significantly in recent years. There has now been another decline in Europe for 2023.

Overall development of the composites market
The volume of the global composites market totalled 13 million tons in 2023. Compared to 2022, with a volume of 12.3 million tons, growth was around 5%. In comparison, the European composites production volume fell by 8% in 2023. The total European composites market thus comprises a volume of 2,559 kilotons (kt) after 2,781 kt in 2022.

The market is therefore declining and falling back to the level of 2014. Overall, market momentum in Europe was lower than in the global market. Europe's share of the global market is now around 20%.

As in previous years, development within Europe is not uniform. The differences are due to very different regional core markets, the high variability of the materi-als used, a wide range of different manufacturing processes and widely differing areas of application. Accordingly, there are different regional trends, especially with regard to the individual processes, although there were declines in all re-gions and for almost all processes in 2023. At almost 50% of the market volume, the transportation sector accounts for the largest share of total composites pro-duction in terms of volume. The next two largest areas are the electri-cal/electronics sector and applications in construction and infrastructure.

Successful SMCCreate 2023 Design Conference in Prague

With over 60 participants from Europe and the USA the second edition of the SMCCreate Design Conference took place from November 7th to 8th in Prague. The conference was jointly organized by the AVK – Federation of Reinforced Plastics and the European Alliance for SMC BMC, promoting the use of SMC and providing design tools to designers for applying these versatile materials.

During the SMCCreate 2023 conference topics covered the wide spectrum of the design with fiber composite/composite components in SMC and BMC technology, from conceptual design, development, and scale-up, with a special emphasis on recycling and sustainability solutions. 18 speakers from various European countries showed how they address important market trends and changing customer needs, and which solutions their companies offered in terms of materials, performance and much more.

Successful SMCCreate 2023 Design Conference in Prague

With over 60 participants from Europe and the USA the second edition of the SMCCreate Design Conference took place from November 7th to 8th in Prague. The conference was jointly organized by the AVK – Federation of Reinforced Plastics and the European Alliance for SMC BMC, promoting the use of SMC and providing design tools to designers for applying these versatile materials.

During the SMCCreate 2023 conference topics covered the wide spectrum of the design with fiber composite/composite components in SMC and BMC technology, from conceptual design, development, and scale-up, with a special emphasis on recycling and sustainability solutions. 18 speakers from various European countries showed how they address important market trends and changing customer needs, and which solutions their companies offered in terms of materials, performance and much more.

As an introduction, speakers - including CTC/Airbus and Teijin - presented different possible applications for SMC and BMC components, including aircraft interiors, bicycle boxes, and applications in e-mobility. The topic of sustainability was broadly covered, highlighting recycling solutions and experiences (Siemens, IDI, OC, AOC), the use of renewable raw materials, as well new LCA models developed by the SMC BMC Alliance (LCS),

Specifically for designers, the use of the SMC flow and curing modelling was presented (ESI, OC), SMC positioning vs. aluminium (Spartners). The second day concluded with contributions on process optimization options for component production, including speeches by Dieffenbacher, Netzsch and EBG.

AVK: Successful Flame Retardancy Conference in Berlin

  • Flame Retardancy for Composites Applications in the Transport Sector

On 10-11 May 2023, the AVK - Industrievereinigung Verstärkte Kunststoffe e. V. in cooperation with the FGK - Forschungsgesellschaft Kunststoffe e.V. in Berlin organised for the first time an international, English-language conference on flame retardancy.

In 18 compact lectures, more than 20 experts informed nearly 80 participants about new developments, requirements and innovations regarding specific flame retardant properties of components made of fibre-reinforced plastics/composites for the transport sector.

Among others, there were presentations by industry representatives from Saertex, BÜFA, Clariant, Diehl Aviation and Airbus, but also from institutes such as the Fraunhofer Institutes or the Federal Institute for Materials Research and Testing. Presentations on the topics of standardisation, raw materials, automotive or recycling were on the agenda, but also flame retardants for connectors and battery housings for electric vehicles or fire-retardant systems for rail vehicles or fire-retardant CFRP made from recycled CF nonwoven were presented.

SMCCREATE 2023: Call for Speakers

The AVK Working Group SMC/BMC and the European Alliance for SMC BMC are jointly organising SMCCreate 2023 - a conference on designing with SMC and BMC composites. The event, which offers insights into the entire product design process from idea to part manufacture, is aimed at both experienced designers and those new to the use of these materials.

Around 60 participants from all over Europe attended the first SMCCreate design conference, which took place in Antwerp in June 2022. SMCCREATE 2023 will take place in Prague (Czech Republic) on 7-8 November 2023 at the Vienna House by Wyndham Diplomat Prague; conference language is English. After a successful launch, AVK and the European Alliance for SMC BMC are looking forward to the second edition of the event and invite speakers to apply with their presentation proposals by 27 February. AVK veröffentlicht Composites-Recycling-Studie

Die AVK – Industrievereinigung Verstärkte Kunststoffe e. V. hat gemeinsam mit dem IKK, Institut für Kunststoff und Kreislaufwirtschaft der Leibniz-Universität Hannover, eine umfassende Studie zum Composites-Recycling erarbeitet.

Sie bietet eine systematische und umfassende Übersicht über die anfallenden Abfallmengen und die aktuellen sowie zukünftig verfüg- und umsetzbaren Lösungen zum hochwertigen Recycling. Dabei werden die Vor- und Nachteile zu den verschiedenen Verfahren bewertet sowie relevante gesetzliche Vorgaben und Normen betrachtet.

Die AVK – Industrievereinigung Verstärkte Kunststoffe e. V. hat gemeinsam mit dem IKK, Institut für Kunststoff und Kreislaufwirtschaft der Leibniz-Universität Hannover, eine umfassende Studie zum Composites-Recycling erarbeitet.

Sie bietet eine systematische und umfassende Übersicht über die anfallenden Abfallmengen und die aktuellen sowie zukünftig verfüg- und umsetzbaren Lösungen zum hochwertigen Recycling. Dabei werden die Vor- und Nachteile zu den verschiedenen Verfahren bewertet sowie relevante gesetzliche Vorgaben und Normen betrachtet.

Das Thema Nachhaltigkeit und Recycling ist auch in der Kunststoffindustrie immer wichtiger geworden. Gerade im Bereich Leichtbau haben Composites enorme Vorteile. Darüber hinaus können die Materialien aber auch in Bezug auf Nachhaltigkeit einen hohen Mehrwert liefern. Warum Composites vorteilhaft sind, wurde bislang wenig systematisch oder eher punktuell untersucht. Mit der jetzt veröffentlichten Composites-Recycling-Studie, die vom IKK-Institutsleiter Professor Hans-Josef Endres und Dr. Madina Shamsuyeva mit Unterstützung von Industrievertretern aus dem AVK-Expertenarbeitskreis erarbeitet wurde, liegt die erste große Untersuchung zum Thema Recycling von Composites vor.

„Für Composites gibt es ein hohes Potential, auch wenn viele glauben, Faserverbundkunststoffe lassen sich schwer recyclen. Trotzdem darf man nicht vergessen, dass nicht alles, was beim Recycling möglich ist, auch wirtschaftlich oder nachhaltig ist. Hier gilt es genau hinzusehen. Diese Studie ist deshalb so wichtig, um herauszufinden, wie der aktuelle Stand ist, wohin sich der Markt entwickeln kann und wo noch Potential schlummert“, stellt AVK-Geschäftsführer Dr. Elmar Witten fest.

Prof. Hans-Josef Endres ergänzt: „Die Studie zeigt, dass in einigen Bereichen mehr recycelt wird, z. B. bei den Thermoplasten, in anderen Bereichen jedoch noch nicht. Gerade beim chemischen Recycling ist der Reifegrad der Technologien noch nicht sehr fortgeschritten und manchmal sind auch Anlagekapazitäten noch nicht ausgelastet. Hier muss noch Pionierarbeit geleistet werden, um z. B. interdisziplinäre Geschäftsmodelle auszuarbeiten. Gleichzeitig gibt es Anwendungen für Composites, die schon heute aus technischer Sicht einfach zu recyceln wären und es ‚nur‘ an der Logistik und dem Willen fehlt. Aber auch eine Harmonisierung von Gesetzen und Normen sowie der Rechtsprechung wäre wünschenswert, um das Composites-Recycling weiter voranzubringen.“

AVK Innovation Award 2022 to young engineers from ITM at TU Dresden

  • Award for near-net-shape 3D meshes for use in fibre-reinforced plastics

As part of the JEC FORUM DACH 2022, the AVK Innovation Awards were presented in Augsburg on November 29th. The innovation price in the category "Research/Science" (first place) was awarded to the team of scientists Dipl.-Ing. Dominik Nuss, Dr.-Ing. Cornelia Sennewald and Prof. Dr.-Ing. habil. Chokri Cherif.

With the development of the pull-off-free Jacquard weaving technology including the technological know-how in the field of highly complex 2D and 3D fabric geometries, which has been established at the ITM of the TU Dresden for many years, Dominik Nuss has succeeded in including different yarn lengths locally into the fabric structure solely through targeted variation of the fabric weave. There-fore, it is now possible to produce completely new types of fabrics without additional draping, especially spherically curved fabrics, but also large-format spiral or even curved fabrics. The fact that the required near-net-shape geometry of the component to be reinforced can be reproduced with significantly reduced preforming steps is to be emphasized.

Continuous simulation aided engineering from CAD design to integrally woven 2D and 3D preforms by means of highly complex weave development for spatial constructions is a unique at the ITM, which was indispensable for the development of these promising woven high-tech structures. This technology is completely new and has never been carried out in this way before. The fabric structures are characterised by a high innovation level due to their geometric diversity and purposes. It can be used in numerous applications and further more contributes to the development of completely new fields of application. The technology can be implemented on all Jacquard weaving machines with only an additional device and the preform geometry is only determined by the control of the Jacquard machine. The preform geometry can be used in the full working width of the weaving machine.

Professor Chokri Cherif, Institute Director of the ITM, and his team are very pleased about these continuous research success in the constantly growing research field of 3D weaving technology, which are achieved at the ITM in close cooperation with industry and users. "This award is a special honour for our institute and confirms that the many years of our excellent research in the field of near-net-shape 3D weaving for the fibre-reinforced plastics sector plays a significant role and that we are making a significant contribution to the sustainable and resource-efficient production of lightweight structures with our development".

The conference was jointly organised by AVK – Federation of Reinforced Plastics and the European Allicance for SMC BMC. The topics covered the wide spectrum of SMC and BMC manufacturing, from design to sustainability solutions. 16 speakers from different European countries showed what is important in component manufacturing and design, and which solutions the companies offer in regard to materials, performance and much more.

After an overview of the general market developments and how the economic requirements affect component manufacturing, the focus was on the possibilities to enable sustainable design with SMC/BMC. In the second conference section „part design“, the topics of design and modelling, design with structural analysis and flow simulation, standards, and best class solutions as well as surface modification were presented.

These included the integration of multiple material technologies, not forgetting the possibility of implementing green deal strategies here too. The advantages of SMC in automotive components for electrification were explained in more detail. The conference concluded with a sporty presentation on the development of a carbon SMC rear frame for a downhill mountain bike.

The AVK – Industrievereinigung Verstärkte Kunststoffe – presents its Innovation Awards 2021

The AVK – Industrievereinigung Verstärkte Kunststoffe – has once again presented its Innovation Awards to companies, institutes and their partners. Three composites innovations were recognised in each of the three categories – “Innovative Products/Applications”, “Innovative Processes” and “Research and Science” – at the new event JEC Forum DACH on 23 November 2021, the first edition of which was held in Frankfurt.

“As usual, the submissions included a lot of very interesting and promising products and processes this year. The Innovation Awards highlight the outstanding efficiency, cost-effectiveness and sustainability of fibre-reinforced plastics as well as the companies and institutes operating in the sector,” explains Dr. Elmar Witten, Managing Director of the AVK. The jury of leading experts from the industry honoured the following innovations this year:

The jury of leading experts from the industry honoured the following innovations this year:

Category “Research and Science”
First place in the “Research and Science” category was awarded to the German Aerospace Center (DLR) for its Bondline Control Technology (BCT). This innovative process is used for quality control and assurance of bonded joints. The core element is a porous fabric which is applied to a joining surface using an epoxy adhesive or matrix resin. Peeling away the fabric creates a chemically reactive and undercut surface and can also be used as a test to check adhesion to the substrate. BCT has potential in a variety of possible applications. For example, peel ply can be replaced by BCT fabric to produce composite components with an optimised joining surface. The cost-effective BCT peel test is suitable for coupon testing and process control. In addition, the combined adhesion test and surface pre-treatment can be used for quality assurance of bonded repairs on fibre composite structures.

Second place was taken by the Institute of Textile Technology (ITA) at RWTH Aachen University and its partners AEROVIDE GmbH, Altropol Kunststoff GmbH, Basamentwerke Böcke GmbH, TechnoCarbon Technologies GbR with “StoneBlade – Lightweight construction with granite for the wind industry”. This innovation enables manufacturers to reduce the amount of non-recyclable materials used in rotor blade construction. At the same time, it reduces the weight of these components and improves the mechanical properties relating to the stability of wind turbines. The innovative approach replaces glass-fibre reinforced plastic in the blade components with hard rock – a natural, cost-effective and recyclable lightweight material. The slabs of rock are cut and ground to a thickness of just a few millimetres and embedded in a fibre composite laminate with carbon fibre, which stabilises them for alternating load cases. The pre-stressed material is pressure-stable in the composite and can absorb tensile forces in the event of continuously alternating loads without any loss of stiffness.

Third place went to the Dresden University of Technology – Institute for Lightweight Construction and Plastics Technology (ILK) with its partner Mercedes Benz AG for the interdisciplinary development of a highly integrated inductive charging module for electric vehicles. The ultra-thin charging module was designed to make optimum use of space in the vehicle underbody without reducing ground clearance. An interdisciplinary approach was adopted for the development process. This involved the electrical, mechanical and process characterisation of high-frequency Litz wires, ferromagnetic foil and metal wire cloth as well as the creation of a simulation model. The result is a demonstrator for a charging system with a structural height of 15 mm and a total weight of 8 kg. It achieves a transmission efficiency of up to 92 percent at 7.2 kW nominal power and active air cooling. The hardware demonstrator was fabricated in a 3-step process using RTM and VARI techniques.

Nachhaltigkeit, Recycling sowie E-Mobilität spielen auch bei der Herstellung und Verwendung von Composites eine immer größere Rolle und sind deshalb wichtige Themen in neuen oder bewährten Experten-Arbeitskreisen der AVK – Industrievereinigung Verstärkte Kunststoffe.

Die Themen Energiewende, Ressourcenschonung und Nachhaltigkeit sind Kernthemen des derzeitigen gesellschaftlichen und kulturellen Wandels. Die Nutzung und Schonung natürlicher Ressourcen und der Umgang mit dem Planeten Erde als Ökosystem generell sind zentrale Elemente des politischen Diskurses und halten Einzug in fast alle gesellschaftlichen und industriellen Themenbereiche. Das ökologische Bewusstsein hat in der Bevölkerung in den letzten Jahren massiv zugenommen und dieser Trend verstärkt sich auch weiterhin.

Nicht zuletzt wegen ihrer hohen Relevanz und der Aktualität nehmen entsprechende Themen in neuen, aber auch bewährten Experten-Arbeitskreisen der AVK einen breiten Raum ein.

Composites können durch ihre große Material- und Eigenschaftsvielfalt perfekt an die aktuellen Herausforderungen bei den Themen im Energie-, Automobil- und Bausektor angepasst werden. Ihre besonderen Eigenschaften haben sie vor allem in den Anwendungen bekannt gemacht, bei denen Leichtbau, Langlebigkeit, Korrosionsbeständigkeit und Wartungsarmut gefordert sind. Windkraftanlagen beispielsweise wären ohne Composites nicht denkbar.

Hervorragende Eigenschaften in der Nutzungsphase reichen heute nicht mehr aus: Konstruktionsmaterialien müssen ihre Eignung über den gesamten Lebenszyklus nachweisen. Das Thema Nachhaltigkeit wird in allen Anwendungsbereichen immer wichtiger. Neue AVK-Arbeitskreise zu Themen wie Werkstoffeigenschaften und -anforderungen für die E-Mobilität, Recycling von Composites oder auch zu Thermoplastischen Composites-Rohren zeigen, welch große Dynamik im Composites-Sektor herrscht und was für die Zukunft möglich ist.

Auch die Themen in bewährten Arbeitskreisen werden aktuell ergänzt, wie z. B. SMC-Anwendungen in der Elektro-Mobilität oder die Vorteile von pultrudierten Composites im Infrastrukturbereich. Dabei bietet auch der Leichtbau von Komponenten in den weiter auf Einsparung von Ressourcen bedachten Industriesektoren eine große Vielfalt an Einsatzmöglichkeiten für Composites. Bereits heute zeigen sich Composites auch im Hinblick auf die Nachhaltigkeit vielfach gut aufgestellt.

Die schnelle Entwicklung der Elektromobilität hat die gesamte Werkstoffentwicklung vor neue Herausforderungen gestellt. Besonders die Batterie, ein Herzstück der Elektrofahrzeuge, stellt ausgesprochen hohe Anforderungen an die eingesetzten Materialien und Lösungen.

Bei dem Batteriegehäuse (sog. Wanne) stellen metallische Werkstoffe in Profilform (vor allem Aluminium und spezielle Stähle) bezüglich der Crashanforderungen eine etablierte Lösung dar. Bei den Batteriedeckeln stehen verschiedene Lösungen in Wettbewerb. Je nach Konzept und Hersteller werden metallische (Aluminium, bzw. Stahl) sowie nichtmetallische Werkstoffe (Kunststoffe) bzw. deren Kombinationen eingesetzt.

Welche Anforderungen werden an die potenziellen Materialien für Batteriedeckel gestellt, um in Betracht gezogen zu werden?

Dieser Artikel betrachtet vorrangig die sehr guten Verwendungsmöglichkeiten von Sheet Molding Compounds (SMC). Fünf wichtige Merkmale der Funktion eines Batteriedeckels werden nachstehend kommentiert.

Welche Anforderungen werden an die potenziellen Materialien für Batteriedeckel gestellt, um in Betracht gezogen zu werden?

Dieser Artikel betrachtet vorrangig die sehr guten Verwendungsmöglichkeiten von Sheet Molding Compounds (SMC). Fünf wichtige Merkmale der Funktion eines Batteriedeckels werden nachstehend kommentiert.

1.    Mechanische Eigenschaften

Das Batteriegehäuse besteht hauptsächlich aus Aluminium – bzw. Stahlprofilen, es kann allerdings auch im Aluminiumdruckverfahren hergestellt werden. Das Gehäuse beherbergt die Zellen, die Kühlung, die Verkabelung und schützt die Batterie vor Crash - / Crush – Schäden. Außerdem ist das Gehäuse ein Teil der gesamten Fahrzeugstruktur. Für die mechanischen Anforderungen des Batteriedeckels ist faserverstärkter Kunststoff (SMC) eine passende Lösung, die folgende Vorteile bietet:

•    gute Zug – und Biegefestigkeit erhöhen die Steifigkeit,
•    SMC ermöglicht die Verteilung dieser Eigenschaften über das gesamte Bauteil,
•    Verwendung verschiedenster Fasertypen und Glaskugeln ist möglich,
•    mögliche Fasersysteme, wie uni – und multidirektionale, sowie randomisierte Schnittfasern, erhöhen die mechanischen Eigenschaften,
•    lokale Verstärkungen der Wanddicken unterstützen diese Verbesserungen und
•    stabile und vorhersehbare Eigenschaften im breiten Temperaturbereich von minus 60°C bis 150°C und darüber hinaus, keine Versprödung, kein Schmelzen bzw. Aufweichen sprechen für diesen Werkstoff.

2.    Flammwidrigkeit und Temperaturbeständigkeit

Im Falle eines Batteriebrandes hat der Insassenschutz höchste Priorität, damit die Passagiere rechtzeitig das Fahrzeug verlassen können, das Elektrofahrzeug muss den sog. 'Run away test‘ bestehen. Ein Brand kann entstehen, wenn folgende Faktoren eintreten:

•    elektrische Überladung, Kurzschluss, Fehlfunktion der Steuerelektronik
•    mechanische Einwirkungen, wie z. B. ein Crash des Fahrzeuges.

Im Brandfall können Flammen oder heiße Gase mit Temperaturen von bis zu 1100°C auftreten, die feste Partikel der Zellen beinhalten, also wie ein Sandstrahlgebläse wirken. Dünne Blechdeckel widerstehen hier nur kurzzeitig, weshalb zusätzliche Platten aus Stahl oder Geweben verwendet werden müssen, um die Sicherheitsanforderungen zu erfüllen.
SMC bietet hier folgende Vorteile:
•    die Nutzung von unterschiedlichen Füllstoffen ergeben höchste Flammwidrigkeiten,
•    durch die Verwendung von einer Faserverstärkung wird eine Formstabilität und elektrische Isolation garantiert und
•    es gibt kein Spontanversagen aufgrund von Erweichen (Thermoplaste) oder Schmelzen (Metalle).

3.     Teilegeometrie und Werkzeugkosten

Batterien aus dem Bereich der Elektromobilität haben in der Regel große Dimensionen und ein komplexes Design, um die Zellmodule, Elektronik, Verkabelung und Kühlung aufnehmen zu können. Das führt zu reliefartigen Deckelformen, die als Metallversion nur durch einen mehrstufigen Tiefziehprozess hergestellt werden können.
SMC bietet hier folgende Vorteile:
•    Herstellung mit nur einem Werkzeug,
•    Bauteilhöhen von 20mm bis 800 mm sind im gleichen Teil möglich,
•    umlaufender Rand incl. Dichtungsnut ausführbar,
•    Materialschwindung ist einstellbar und kann auch als sogenannte Null-schwinder eingestellt werden,
•    partielle Wandstärkenerhöhungen für die Flammwidrigkeit sind möglich,
•    einstufiger Herstellprozess (Fließpressverfahren).

Bei der Montage gewinnt die Geometriegenauigkeit der SMC – Deckel eine besondere Wichtigkeit, wodurch die Dichtungspressung optimiert und der fast verzugsfreie Deckel einfach montiert werden kann.
Hier ist das SMC den metallischen oder thermoplastischen Lösungen deutlich über-legen.

4.     EMV Abschirmung

Wie alle Kunststoffe, hat SMC - im Gegensatz zu Metallen - keine elektromagnetische Abschirmwirkung. Daher müssen SMC Bauteile mit einem zusätzlichen Bauteil (Blech bzw. Folie) großflächig verbunden werden, was zusätzliche Kosten verursacht. Trotzdem bleibt ein SMC- Deckel mit entsprechender Abschirmungshilfe als Systemlösung absolut funktions- und wettbewerbsfähig.

5.      Emission

Da sich die Batteriegehäuse mit dem Interieur im Karosserieinnenraum befinden, sind Anforderungen an die Emissionseigenschaften (VOC und andere) zu erfüllen. Dies stellt folgende hohen Anforderungen an:

•    die chemische Zusammensetzung des Basisharzes,
•    das sorgfältige Rezeptieren,
•    die für die Aushärtung verantwortlichen Stoffe (Initiatoren, Inhibitoren, usw.),
•    die Sauberkeit in der Halbzeugproduktion und
•    die Kontrolle des Herstellungsprozesses.

All diese Elemente sind entscheidende Voraussetzungen, um die Emissionswerte unter Kontrolle zu bringen und nachhaltig zu garantieren. Dieser Herausforderung stellt sich die SMC Industrie und hat mittlerweile bewiesen, die notwendigen Mittel und Fähigkeiten zu haben, um die geforderten Emissionswerte zu erreichen.

Das Zusammenwirken aller oben genannten Faktoren zeigt eindeutig, dass Batteriedeckel aus SMC eine technische, die Sicherheit verbessernde und wirtschaftliche Alternative zu Bauteilen aus metallischen Werkstoffen darstellen. Es handelt sich also um einen optimalen Werkstoff für die Batterielösungen der E-Mobilität, der bereits bei einigen Fahrzeugen Verwendung in der Serienproduktion gefunden hat!

AVK: Elektro-Mobilität bietet große Chancen für den Einsatz von Composites

Die anstehende Verkehrswende ist eines der zentralen wirtschaftlichen und industriellen Themen unserer Zeit. Umweltschutz und ein möglichst nachhaltiger Umgang mit unserem Planeten und seinen endlichen Ressourcen sowie der Wunsch nach individueller Mobilität dürfen sich zukünftig nicht mehr gegenseitig ausstechen. Es gilt Lösungen zu finden, die beide Wünsche gleichberechtigt berücksichtigen.

In den letzten Jahren steht bei der Betrachtung möglicher Alternativer Antriebssysteme vor allem der Wechsel von klassischen Verbrennungsmotoren hin zur Elektro-Mobilität im Fokus. Auch wenn es zahlreiche weitere Optionen gibt, so ist diese das derzeit politisch und auch wirtschaftlich oftmals präferierte Modell, auf das die Automobilindustrie mit allen vor- und nachgelagerten Industriezweigen reagieren muss.

Die anstehende Verkehrswende ist eines der zentralen wirtschaftlichen und industriellen Themen unserer Zeit. Umweltschutz und ein möglichst nachhaltiger Umgang mit unserem Planeten und seinen endlichen Ressourcen sowie der Wunsch nach individueller Mobilität dürfen sich zukünftig nicht mehr gegenseitig ausstechen. Es gilt Lösungen zu finden, die beide Wünsche gleichberechtigt berücksichtigen.

In den letzten Jahren steht bei der Betrachtung möglicher Alternativer Antriebssysteme vor allem der Wechsel von klassischen Verbrennungsmotoren hin zur Elektro-Mobilität im Fokus. Auch wenn es zahlreiche weitere Optionen gibt, so ist diese das derzeit politisch und auch wirtschaftlich oftmals präferierte Modell, auf das die Automobilindustrie mit allen vor- und nachgelagerten Industriezweigen reagieren muss.

Auch für die Composites-Industrie ergeben sich neue Herausforderungen. Bislang ist der Transportbereich mit einem Anteil von 32 % das zweitwichtigste Anwendungssegment der Composites Industrie (vgl. Abb. 1). Betrachtet werden hier alle Lang- sowie Endlosfaserverstärkten Materialsysteme. Änderungen und neue Impulse in diesem so wichtigen Bereich haben, sowohl für die deutsche Industrie generell als auch für die Zulieferindustrie im Speziellen, einen fundamentalen Einfluss auf viele Akteure im Composites-Markt.

Bereits vielfach wurde in den letzten Monaten ein Abgesang auf die Composites im Automobilbereich angestimmt, da Leichtbau seinen Einfluss bei der E-Mobilität vermeintlich verloren habe. Dies muss sich, wenn man die reine Physik betrachtet, schon grundlegend als falsch herausstellen und wurde mittlerweile ja auch vielfach entkräftet. Darüber hinaus wird aber übersehen, dass Composites über ein enorm vielfältiges und breites Eigenschaftsniveau, auch über den Leichtbau hinaus aufweisen. Die Leichtbaumöglichkeiten sind nur ein Baustein der für den Einsatz von Composites, vor allem auch in der Elektromobilität spricht.

Wie genau Composites zukünftig eingesetzt werden können und wo sich die meisten Potenziale zeigen, dass war Thema einer Arbeitskreissitzung der AVK zum Thema "Werkstoffeigenschaften und -anforderungen für die E-Mobilität“. Mehr als 150 angemeldete Teilnehmer informierten sich am 24. März über den aktuellen Stand aus Forschung und Entwicklung sowie derzeitige und zukünftige Anwendungsszenarien.

Leitfähige Kunststoffe, Kunststoffe im Hochvoltbereich, aber auch direktgekühlte Motoren aus faserverstärkten Kunststoffen waren dabei ebenso Thema, wie neue Materialentwicklungen und konkrete Anwendungsfelder im PKW-Bereich.

Potenziale für den Einsatz von Kunststoffen und ganz speziell auch Composites zeigen sich beispielsweise im Bereich des Batteriegehäuses bzw. des Deckels der Batteriegehäuse.

Das Batteriegehäuse inklusive Deckel ist in einem Fahrzeug ein Teil der gesamten Fahrzeugstruktur. Das Gehäuse beherbergt die Zellen, die Kühlung, die Verkabelung und schützt vor Crash-/Crush- Schäden. Composites verfügen u. a. über eine gute Zug- und Biegefestigkeit und erhöhen die Steifigkeit. Darüber hinaus ist eine hohe Formstabilität und elektrische Isolation garantiert. Spontanversagen des Bauteils gibt es nicht. EV (electric vehicle)-Batterien haben in der Regel große Dimensionen und ein komplexes Design. Große Bauteile und komplexe Formen lassen sich mit Composites in einem Bauteil darstellen, mehrstufige Verarbeitungsprozesse entfallen. Dies sind nur einige der Vorteile, die durch den Einsatz von Composites entstehen können. Die Experten des AVK-Arbeitskreises waren sich einig: die Elektromobilität bietet vielfältige Chancen für Composites. Man muss als Industrie die sich bietenden Möglichkeiten gemeinsam angehen, um von den anstehenden Änderungen profitieren zu können. Darüber hinaus muss die Vorteilhaftigkeit der Materialien zukünftig noch besser nach außen und zu potenziellen Nutzern/Anwendern kommuniziert werden.

Deswegen wurde entschieden, die Arbeit gemeinsam fortzusetzen. Ein nächstes Treffen des Arbeitskreises „Werkstoffeigenschaften und -anforderungen für die E-Mobilität“ wird am 24.06.2021 stattfinden.

The first edition of the JEC Forum DACH, unique in its format and content, will take place in Frankfurt am Main, Germany at Messe Forum, from November 23 to 24, 2021. The event will take place at a different location each year to highlight the dynamics and the variety of the composites industry in the DACH region.

The JEC Startup Booster competition will also be introduced in the D-A-CH region for the first time. JEC Forum DACH will also provide a Composites Tour to enable participants to visit key players of the local composites ecosystem on November 25.

This event's primary aim is to support the bustling composites industry in this region and resume business after a challenging, yet complex period of time. The event´s agile format will focus on a different application sector, industry as well as other regional composites-related specifities every year. The final goal is to develop business, to connect and reach out to the local industrial apparatus and its major players such as universities, research and development centers and companies of all sizes in a boosting business and innovation spirit.

The AVK presents its awards virtually for the first time

The AVK – Industrievereinigung Verstärkte Kunststoffe e.V. – has once again announced the winners of its prestigious Innovation Awards. Decided by an expert jury, the awards recognise and honour sustainable innovations in three categories: “Innovative Products/Applications”, “Innovative Processes” and “Research and Science”.

AZL and IKV launch common project

In the AZL Workgroup "High-Performance SMC", a project was developed in cooperation with M-Base, the IKV and the AZL partner network for the efficient and standardized provision of engineering data for SMC. Within the scope of the project, companies can participate in the definition of the required characteristic material data, the guidelines for the production of test specimens and the test specifications.
Sheet Moulding Compounds (SMC) are used in various application areas such as vehicles, electronics, construction and infrastructure.

Within the scope of the project, companies can participate in the definition of the required characteristic material data, the guidelines for the production of test specimens and the test specifications.

Driven by the requirements to reduce the production costs of lightweight components, a new generation of SMC components with high mechanical properties is of highest relevance. SMC offers enormous potential to realize structural components with good lightweight characteristics at significantly reduced costs compared to conventional continuous fiber-reinforced components.
In order to further establish SMC in broad industrial applications companies participating within the AZL Workgroup recognized the value of a data bank for data harmonization of SMC to provide the possibility of easily finding the right material with its characteristics for the needed specific requirements.

“The segment of SMC is with 250,000 tons production per year the largest composites market in Europe. I am very pleased that we start now with the project of data harmonization along the complete value chain. The goal is to have a similar data base as already established by Campus® for thermoplastics and thermoplastic composites. Only with a reliable set data we can convince the engineering experts to use SMC in a larger variety of applications,” says Dr. Michael Effing, Chairman of the Board of AVK and Composites Germany.

As of right now a databank for engineered thermoplastic materials (by Campus®) already exists and is offering an immense value.
Under the lead of M-Base, Dr. CEO Erwin Baur who has successfully established the CAMPUS database, the AZL, IKV and companies along the value chain of long fibre reinforced SMC initiated to build a CAMPUS-compatible data structure and material characterization methodology during the High-Performance SMC Workgroup Meetings.

  • Reduction of material usage by up to 50 percent through innovative draping strategy in the production of fibre composite materials

In fibre reinforced plastic (FRP) production, stamp forming is one of the most economical processes for automated large-scale production, e.g. in the BMW i-series. However, the current processes are susceptible to draping errors and a high proportion of waste. An innovative process developed at the Institut für Textiltechnik of RWTH Aachen University, short ITA, can now significantly reduce the scrap rate and reduce the waste rate of high-priced reinforcing textiles, such as carbon fibre textiles, by up to 50 percent. Sven Schöfer from ITA achieved this effect with his work "Development of a textile-based material feed to increase the preform quality during stamp forming of reinforcing layers". On 10 September 2019, he won the third AVK Innovation Prize in the "Research and Science" category at Composite Europe in Stuttgart, Germany.

Current process
In stamp forming, clamping grippers are usually used in industry to feed the stacked individual layers to the forming process and position them on the lower tool via a clamping frame or hold-down device. Due to the clamping grippers, the cutting proportion of cost-intensive reinforcing textiles is high, as additional material at the textile edge is necessary with clamping systems. Other approaches to feeding the reinforcing semi-finished product during forming and simultaneously improving the draping quality are also not economical: they are usually only designed for certain textile cuts, cannot be automated, are prone to errors or are expensive special solutions.

There is currently no system in the industry that can apply retention forces along a final contour with low waste and remains flexible in terms of geometry.

Innovative approach of Sven Schöfer
The innovative process developed by Sven Schöfer works with a detachable textile joint, a so-called tufting seam. It allows the single layers to slide off during the forming process under a retention force dependent on the seam design.

This reduces or completely eliminates draping errors in previously critical areas, even with complex preform geometries. This leads to a significant increase in preform quality and a reduction in scrap rates. The process is also highly efficient, as tensile forces can be applied to any component geometry on near-net-shape blanks. This reduces the material input by up to 50 percent.
