Oerlikon Experts share their know-how online

In order to ensure the transfer of know-how and technology in times of the pandemic, the Manmade Fibers segment of the Swiss Oerlikon Group will start its new webinar series in November. Four interesting technology lectures are planned until the end of 2020 which will be held in English. Current trends in the production of manmade fibers as well as Oerlikons technology solutions will be presented and discussed with the participants. A continuation of the webinar series is already planned for 2021.

In order to ensure the transfer of know-how and technology in times of the pandemic, the Manmade Fibers segment of the Swiss Oerlikon Group will start its new webinar series in November. The textile machinery industry is eagerly awaiting the start of the virtual trade show "Innovate Textile & Apparel". What and how will the more than 160 exhibitors present themselves virtually? How will the approximately 10,000 registered visitors accept the digital offer? WTIN is breaking new ground as organizer with this platform. But one thing is already certain: From 15 to 30 October 2020, they will bring the textile machinery industry a little closer together again in the Corona Pandemic. Oerlikon invites all visitors to take a look into the future of manmade fibers production and get to know the comprehensive range of products and services.

"Reconnecting innovation in the textile & apparel value chain" is the motto of WTIN's virtual trade show. And Oerlikon intends to more than live up to this motto. With more than 50 active experts from sales, customer service and technology as well as partners from its international network of representatives, the Manmade Fibers segment of the Swiss Oerlikon Group will try to be represented around the clock. "It is an interesting experiment for all of us and we would like to see it succeed," explains André Wissenberg, Head of Marketing, Corporate Communications and Public Affairs. "Our aim is to meet our existing customers again, make new contacts and see 'old friends' from the industry. We have prepared an attractive digital offer for them all. Those of you who missed our roller coaster ride in Barcelona last year can now enjoy the journey through time in peace and quiet from your home office on your digital tour of the fair. And, there are no more waiting times either," promises Wissenberg.

Factory know-how from a single source
From Melt to Yarn, Fibers and Nonwovens. From the polycondensation and the processing of PTA and MEG as well as the extrusion of, for example, recycled polyester chips all the way through to hundreds of thousands of packaged and stored or directly-delivered textured bobbins for a market within the textile industry worth billions. From the planning and construction of highly complex production plants to the engineering of large-scale plant projects and competent customer services. This business model runs like a red thread through the self-conception of the Manmade Fibers segment of the Swiss Oerlikon Group. The right partner, especially – but not exclusively – for newcomers to the textile industry. "With us they get everything they need for a successful business: Factory know-how from a single source. Recycling becomes a focus

Mountains of waste, plastic-infested oceans, negative CO2 footprints – the need for more sustainable ways of living has never been more urgent. Consequently, it is logical that recycling solutions are becoming increasingly important within the textile industry. This was also tapped into at the first virtual Global Fiber Congress in Dornbirn with a session that focused specifically on the topic. In front of around 400 participants, Markus Reichwein, Head of Product Management at Oerlikon Barmag, also spoke about solutions currently on the market.

As one of only manufactureres, the Oerlikon Group’s Manmade Fibers segment offers the entire mechanical recycling chain –from preparing the recycled materials, producing the melt all the way through to the textured package. Here, the company utilizes the VacuFil solution supplied by its subsidiary Barmag Brückner Engineering (BBE) –which, in addition to mastering bottle-to-bottle and bottle-to-textile processes, is also able to process textile waste into chips. This permits the running of textile production operations very much in line with the zero-waste philosophy.

VacuFil ensures a stable process in the case of recycled quality yarns
The reliable removal of contaminants is vital for a stable and efficient spinning process and outstanding yarn quality. At the same time, stable operating conditions with minimal fluctuations are essential. The greatest challenge here is the differing qualities of the bottle flakes fed into the system, as the extrusion process is barely able to balance these fluctuations. Here, the VacuFil concept counters with blending silos, which reduce the differences in the viscosity of the polymers considerably and guarantee high yarn and fabric quality.

The VacuFil concept is installed upstream to an Oerlikon Barmag POY system, which transforms the recycled melt into filament yarn of the accustomed high quality. As texturing solutions, Oerlikon Barmag offers its state-of-the-art automatic eAFK-series systems, including the latest generation of the eAFK Evo, which was unveiled at the ITMA Barcelona last year. Yarn manufacturers wishing to continue texturing manually can use the eFK series.

With the VarioFil R+, producers of smaller batches now also have a compact system with an integrated recycled materials preparation unit at their disposal. The system offers a special extrusion system for bottle flake materials, the very latest metering and mixing technology for spin-dying and expanded 2-stage melt filtration. The four spinning positions are each equipped with an Oerlikon Barmag 10-end WINGS POY winder.

While mechanical recycling has already been extensively developed, chemical recycling for mixed fabrics is still presenting the textile industry with huge challenges. The Oerlikon Group’s Manmade Fibers segment is currently working on solutions and concepts for transforming these fabrics into new textiles.

After more than eight years in the Intercontinental Business Center on Yutong Road in Shanghai, China, the Manmade Fibers segment has now opened a new sales and service office in the metropolis of millions near the international airport in Hongqiao and the National Exhibition and Convention Center (NECC).

Furthermore, the local repositioning also takes into account the changes within the Oerlikon Group. "The divestments made within the Oerlikon Group in recent years have now led to a reorganization here in Shanghai. Today, Oerlikon's business activities in China focus exclusively on the segments Manmade Fibers and Surface Solutions incl. Additive Manufacturing. The time had come to set up the best possible infrastructure for optimum customer service for both business segments," continues Wang Jun. In addition, in the age of digitalization, sales and service employees in China are increasingly able to work from home. All of this has now led to a changed, adapted and, last but not least, cost-optimized reorganization.

Oerlikon Neumag: RoTac³ tangling unit with comprehensive modifications

Major technological changes to Oerlikon Neumag’s RoTac³ tangling unit produce even more efficient BCF yarn tangling. On the one hand, the tangling nozzle has been flow - optimized, allowing the air pressure to be lowered by approximately 10 percent compared to its predecessor while maintaining the same knot strength. Furthermore, the nozzle bearing arrangements have been improved. Consequently, either higher speeds or nozzle rings with greater numbers of holes can be used, generating more knots in the yarn.

Even at high production speeds, tangling knots can be set considerably more evenly with the RoTac³ than in the case of other conventional tangling units. Frequent tangling dropouts are now a thing of the past. This ensures better yarn quality and has a positive impact on further processing. The result: the carpet has a visibly more even appearance.

Stable and efficient yarn production is hugely important to yarn manufacturers. Not only does the evenness of the tangling knots make the investment interesting, so too does the energy efficiency of the RoTac3. The tangling unit requires up to 50 percent less energy for generating compressed air. Against the background of rising energy prices, this represents an excellent prerequisite for optimizing production costs.

Oerlikon Neumag has been able to secure various retrofit contracts since the launch of the RoTac3 in 2015. And new systems are predominantly equipped with RoTac³. The RoTac³ is included in the standard scope of delivery for the newer BCF S8 system. The tangling unit is available as an option both for the single-end Sytec One system and the three - end S+ and it can also be retrofitted on request.

Oerlikon wins three large manmade fibers orders in China

Long-term project business in China remains stable 

Oerlikon has received new large orders for manmade fibers production solutions from three of the world’s leading manmade fibers manufacturers. All three companies are based in China and have been key customers of Oerlikon for many years. The orders are for Oerlikon Barmag’s world-leading filament-spinning technology for the highly efficient production of polyester fibers. The three projects have a total value of more than CHF 600 million (EUR 565 million). A very small proportion of these projects will be recognized in Oerlikon Group’s order intake in 2020, and the majority will be accounted for in 2021 and 2022. On-site delivery and installation of these systems are planned for the period from 2021 to early 2023.

The systems business in China remains largely unchanged despite the short-term interruption caused by the coronavirus epidemic following the Chinese New Year celebrations. Long-term project planning for major customers in the manmade fibers industry has resulted in new major orders being placed with Oerlikon Barmag. One of the three new orders, valued at more than CHF300million (EUR282million), is the largest order ever received by Oerlikon Barmag, based in Remscheid, Germany.

The comprehensive manmade fibers technology solutions by Oerlikon are used along the entire value chain in polyester yarn manufacturing and contain cutting-edge automation and digitalization technologies. Oerlikon’s innovative technologies will enable the three Chinese companies to increase their production capacities for polyester yarn and to remain competitive. Oerlikon Barmag will provide the entire system for WINGS POY and WINGS FDY, as well as the texturing machines from the eFK product family in phases over a period of slightly over two years.

Numerous Indian manmade fiber producers have settled in this area, around a four-hour drive north of Mumbai. Fed from Oerlikon polycondensation and extrusion systems, these companies manufacture polyester, nylon and polypropylene on large-scale installations with Oerlikon Barmag WINGS POY, WINGS FDY, IDY and DTY product lines and using Oerlikon Neumag’s staple fiber and BCF technologies. Reason enough for the Manmade Fibers segment’s experts to regularly provide their clientèle with detailed specialist presentations in India on the latest developments of the product and service portfolio.

And this was once again the case at the event held at the beginning of 2020, where around 450 managers and employees from local businesses took the opportunity to exchange ideas and information. For the third time in succession, Oerlikon also entered into dialog with the next generation of managers at major Indian polyester and nylon manufacturers in a separate event hosted in Mumbai beforehand. The technology symposium was again held – for the very first time – just a few days later and in a slightly modified form at a second venue: in Kolkata in West Bengal, a potential second future key location for manufacturing manmade fibers in India according to plans revealed by the Indian government. Here, the discussions held by the Oerlikon experts focused above all on the transfer of technologies for manufacturing polyester, nylon and polypropylene. Oerlikon is able to offer the entire process chain – from the melt to the textured yarn or the fibers and including the necessary semi- and fullyautomated logistics process – from a single source. This is of interest above all for potential new customers and investors in West Bengal and neighboring Bangladesh, as some do not have decades of expertise in manufacturing manmade fibers, as is the case for most companies in the region around Silvassa/Daman.

The Oerlikon Manmade Fibers segment will be presenting itself at the Egy Stitch & Tex 2020 between March 5 and 8, 2020 in Cairo – with a clear focus on the needs of the African market. In Hall 1, Stand B2 The Oerlikon Barmag and Oerlikon Neumag experts will also be showcasing the comprehensive product and service portfolio of the world market leader for manmade fiber systems at the stand of Oerlikon’s representative ATAG Export & Import.

The spotlight of the Oerlikon Manmade Fibers segment’s trade fair attendance will be on two core technologies: the new generation of Oerlikon Barmag eAFK Evo texturing machines is to be unveiled within the African market for the very first time. The second technology focus offers new opportunities for the Egyptian market and the Middle Eastern markets in particular: with Oerlikon Neumag’s BCF S8 monocolor and tricolor system, the segment will be unveiling its new carpet yarn production flagship. Superlative spinning speeds, up to 700 individual filaments, finer titers of up to 2.5 dpf – the performance data and technological finesse of the new system have already made a huge impression at numerous trade fairs and roadshows over the past year. The tricolor’s core component is the new, patent-pending Color Pop Compacting unit (CPC-T) for even more flexible and more even color separation. With the CPC-T, individually-controllable air pressures for each color provide pre-tangling, which accentuates the colors and hence makes more than 200,000 different shades possible. Whereas it has been very difficult to manufacture strongly color-separated or color-accentuated BCF yarns from polyamide 6 to date, this will in future be possible thanks to the CPC-T system. As a result of the new design, the CPC-T is now also suitable for processes with low yarn tensions.
 
Expanded product offering for manufacturing carpet yarns
Know-how covering all relevant technologies deployed in manmade fiber spinning plants enables Oerlikon – as the world’s only manufacturer – to expand its range of products and services for making carpet yarns. The POY- and texturing-based system concept is designed for a carpet and home textiles segment that demands particularly soft and bulky polyester yarns with BCF-like properties. Here, the aim is to produce yarns with titers of max. 1300dtex and typically more than 1,000 filaments, with typical products including, for example, 1300dtex f1152, 660dtex f1152 and 990dtex f768. The machine concept comprises the well-known WINGS HD POY winder, along with the eAFK Big-V texturing machine.

Domotex 2020: Manmade Fibers shows BCF S8 with new CPC-T

Market leader Oerlikon Neumag has its finger firmly on the pulse of their customers with the new Color Pop Compacting unit (CPC-T) for the BCF S8 carpet yarn plant, which is now available for the Polyamide 6 process. The new solution, which was on show from 10-13 January 2020 at the Domotex 2020 in Hannover, attracted great interest from many trade visitors.

Following the trend for multicolored carpets, BCF S8 sets new standards in regards to color separation. The plant, launched as a tricolor solution at last year’s ITMA in Barcelona, makes anything possible – from mélange to strongly separated. It promises carpet yarn producers even more flexible color mixing variants for product differentiation. The core component in this process, the Color Pop Compacting unit (CPC-T), offers more than 200,000 different color shades from three colors. The innovation, which has been filed for patent, is available for polypropylene and polyester polymers as well as for the polyamide 6 process.

Market leader Oerlikon Neumag has its finger firmly on the pulse of their customers with the new Color Pop Compacting unit (CPC-T) for the BCF S8 carpet yarn plant, which is now available for the Polyamide 6 process. The new solution, which was on show from 10-13 January 2020 at the Domotex 2020 in Hannover, attracted great interest from many trade visitors.

Following the trend for multicolored carpets, BCF S8 sets new standards in regards to color separation. The plant, launched as a tricolor solution at last year’s ITMA in Barcelona, makes anything possible – from mélange to strongly separated. It promises carpet yarn producers even more flexible color mixing variants for product differentiation. The core component in this process, the Color Pop Compacting unit (CPC-T), offers more than 200,000 different color shades from three colors. The innovation, which has been filed for patent, is available for polypropylene and polyester polymers as well as for the polyamide 6 process.

Polyester, recycling polyester and fine titers are on trend
During numerous conversations with customers, Martin Rademacher, Head of Sales Oerlikon Neumag, observed a noticeable trend for polyester in the carpet industry even outside the USA. Sustainable solutions are equally sought after: “Our customers increasingly demand plants that can process recycled polyester,” explains Martin Rademacher.

The Manmade Fibers segment presented an additional solution by Oerlikon Barmag for polyester applications that need fine single filament titers from 0.5 dpf and high filament counts: Puffy, soft polyester filament yarns with BCF-similiar properties are produced on the basis of a POY and texturing process. Core components of the processes are the POY take-up unit WINGS HD as well as the new texturing machine eAFK Big-V.

Price pressure on fiber and yarn manufacturers is growing due to global market consolidation. Here it is important to position oneself correctly. Are you producing polyester, nylon or polypropylene for the niche market and skimming off good margins with innovative products and ingenious material properties, or are you looking for business success through economies of scale in the volume market such as the constantly growing apparel sector? Oerlikon & Teknoweb Materials – two strong partners for the nonwoven industry

As early as spring 2017, Oerlikon Manmade Fibers' Nonwoven business unit had entered into a strategic partnership with the Italian company Teknoweb Materials. Teknoweb Materials is an established technology supplier in the field of wipes and other disposable nonwovens. With its LEVRA technology, the company has its own patented, particularly efficient manufacturing process for wipes. It also has extensive process know-how on the making and further processing of these nonwoven materials. The Nonwoven business unit of Oerlikon’s Manmade Fibers segment completes this partnership with its well-established machine and plant solutions. Teknoweb Materials will also be represented at IDEA at the Oerlikon exhibition stand (no. 1724).

Cooperation with Shaoyang Textile Machinery

For spunmelt systems solutions for hygiene and medical applications, Oerlikon has been in cooperation with the Chinese machine and plant manufacturer Shaoyang Textile Machinery since Autumn of last year. The goal of these cooperation partners is to advance the international marketing of spunmelt plants outside of China. Oerlikon Manmade Fibers’ Nonwoven business unit contributes its plant engineering know-how and is responsible for product and process guarantees. Oerlikon also assumes the overall project responsibility as well as world-wide customer service outside of China. In return, Shaoyang, with its headquarters in the city of the same name in the Hunan province, supplies the plant technologies.The advantage for the customer: competitive solutions at an attractive price level with comparatively low investments.

In the future, the segment will offer its customers a new powerful, flexible and, above all, secure IT infrastructure. The "Datacenter in a box" was presented for the first time at the OpenStack Summit in Berlin, Germany, to a broad specialist audience. The compact datacenter works on the basis of the open operating system OpenStack, which enables virtual computing in a secure private cloud environment.

The "Datacenter in a box" was presented for the first time at the OpenStack Summit in Berlin, Germany, to a broad specialist audience. The compact datacenter works on the basis of the open operating system OpenStack, which enables virtual computing in a secure private cloud environment.

Externally, the datacenter looks unspectacular: The box contains standard hardware such as server rack, network components, batteries for reliability, monitoring sensors and a few more things. But what counts are the inner values. The Open Source software OpenStack consists of many different services and allows the virtualization of a large pool of computing, storage and network resources in a flexible, scalable private cloud. This brings two central advantages: On the one hand, virtual operation reduces costs and simplifies configuration, adaptation and expansion of the IT infrastructure today and tomorrow. On the other hand, long-cherished wishes for high data protection are fulfilled, because a private cloud maintains secure, highly encrypted data connections away from the World Wide Web.

"The functional diversity of a cloud, operation and hardware in one's own four walls at the same time – our customers immediately understood these advantages" reports Mario Arcidiacono, specialist for Business Intelligence & Data Warehouse at the Oerlikon Manmade Fibers Segment. The IT architecture also guarantees infrastructure management without downtime, the system and virus protection are automatically kept up to date at all times. Another major advantage is the scalability of the hardware and software, which can be adapted to changing requirements.

OpenStack Summit: Project example with yarn manufacturer from Vietnam presented

With these trump cards and a project example, the Group segment confidently presented itself to a genuine specialist audience in mid-November. At this year's OpenStack Summit in Berlin, where thousands of cloud professionals met, Oerlikon Manmade Fibers Segment CEO Georg Stausberg presented the customer installation at Century Synthetic Fibre Corporation, which supplies many well-known sporting goods manufacturers. The Vietnamese producer of high-quality yarns not only uses the new datacenter, but also the connection to the new "Common Service Platform (CSP)" of the Oerlikon Manmade Fibers Segment as well as an innovative new dashboard solution in prototype status. In this case, the digital instrument panel supports employee communication during shift changes in the yarn factory and introduces agile methods into the work process. The board visualizes the progress of central key figures and operating parameters from the current production process. Based on this, the employees of the successive shifts can now exchange important process and quality information and possible instructions for action within a few minutes in a structured stand-up meeting. "For the customer this means an immediate improvement of the processes, and he can significantly increase the efficiency and quality of his employees' work," assures Joerg Gross, Senior Manager in the IT-architecture team at the Oerlikon Manmade Fibers Segment.

New IT-basis for the Plant Operation Center (POC) already successful established on the market

The fixed connection to the "Common Service Platform (CSP)" of the Oerlikon Manmade Fibers Segment plays a pioneering role in such solutions. This enables services and software updates to be provided smoothly, quickly and automatically. In this way, service applications can transform collected data into instructions or automated commands to secure and improve processes. For example, the secure availability of management solutions such as the Plant Operation Center (POC) for process monitoring can be increased and possible errors can be rectified very quickly. The new digital solution AIM4DTY (AIM = Artificial Intelligence Manufacturing), which was unveiled at the ITMA ASIA + CITME 2018 in Shanghai, China, a few weeks ago, can also be implemented in this way. AIM4DTY uses methods of machine learning, determines probable causes of errors in texturing and helps to improve quality during production.

Launch at ITMA Barcelona 2019

The Oerlikon Manmade Fibers Segment offers such remote-supported services on request. Data will therefore only be transferred to the “Common Service Platform (CSP)” with the customer's consent. In addition, all data is processed in accordance with the new European General Data Protection Regulation (GDPR) and all other international data protection standards. Against this backdrop, the Oerlikon Manmade Fibers Segment plans to provide its datacenter with graded or customer-specific solutions: from complete service to provision with customer training for its own operations. After initial practical experience with several pilot customers, the segment intends to launch its offering on the market next year and officially present it to the textile industry at ITMA 2019 in Barcelona, Spain.
