At this year’s Techtextil India, the Polymer Processing Solutions Division of the Swiss Oerlikon group will be presenting the trade audience with new applications, special processes and sustainable solutions focusing on the production of industrial textiles. Between September 9 and 12, the discussions at Jio World Convention Centre (JWCC), Mumbai, will be concentrating on airbags, seat belts, tire cord, geotextiles, filter nonwovens and their diverse applications.

More polyester for airbags
The yarns used in airbags are made predominantly from polyamide. As a result of increasingly diverse airbag applications and also the increasing size of the systems used, polyester is today used as well, depending on the application requirements and cost-benefit considerations. Against this background, the Oerlikon Barmag technol-ogies make an invaluable contribution. In addition to high productivity and low energy consumption, they particularly excel in terms of their stable production processes. Furthermore, they comply with every high quality standard for airbags, which – as in the case of virtually all other textile products used in vehicle construction – must provide the highest level of safety for vehicle occupants - without any loss of function in any climate and for the lifetime of the vehicle

Buckle up!
Seat belts have to withstand tensile forces in excess of three tons and simultaneously stretch in a controlled manner in emergencies in order to reduce the load in the event of impact. A seat belt comprises approximately 300 filament yarns, whose individual, high-tenacity yarn threads are spun from around 100 individual filaments. “With our unique, patented Single Filament Layer Technology, we offer a sophisticated and simultaneously gentle high-tenacity (HT) yarn process for manufacturing these lifesavers and other applications made from industrial yarn”, explains André Wissenberg, Head of Marketing.

Road reinforcement using geotextiles
Low stretch, ultra-high tenacity, high rigidity – industrial yarns offer outstanding properties for the demand-ing tasks carried out by geotextiles; for instance, as geogrids in the base course system under asphalt. Normally, geotextiles have extremely high yarn titers of up to 24,000 denier. Oerlikon Barmag system concepts simultaneously manufacture three filament yarns of 6,000 denier each. Due to the high spinning titers, fewer yarns can be plied together to the required geo-yarn titer in a more cost- and energy-efficient manner.

hycuTEC –  quantum leap for filter media
In the case of its hycuTEC hydro-charging solution, Oerlikon Neumag offers a new technology for charging nonwovens that increases filter efficiency to more than 99.99%. For meltblown producers, this means material savings of 30% with significantly superior filter performance. For end users, the consequence is noticeably improved comfort resulting from significantly reduced breathing resistance. With its considerably lower water and energy consumption, this new development is also a future-proof, sustainable technology.

Oerlikon: Three staple fiber bicomponent systems successfully commissioned in Asia

Neumünster – Oerlikon Neumag has successfully commissioned three staple fiber bicomponent systems in China. With capacities of 50 tons per day each, the systems are being used to manufacture coresheath bicomponent fibers made from PP/PE or PET/PE at two long-standing Oerlikon Manmade Fibers customers. These fibers are used to make hygiene products.

Oerlikon Neumag staple fiber technology still in demand

Despite coronavirus-related restrictions, the three new systems were installed within three and five months, all without any problems. They have meanwhile been operating under stable production conditions with optimum fiber quality of the very highest standards for several weeks now.

Many years of experience in bi-component spinning

Oerlikon Neumag looks back on many years of experience in constructing bicomponent staple fiber systems. The first system for this fiber type was commissioned as far back as 1995. Oerlikon Neumag offers solutions for the most varied cross-sections, ranging from sheath/core’, ‘side-by-side’, ‘island in the sea’, ‘orange type’ as well as ‘trilobal’. The applications are diverse: from self-crimping fibers, bonding fibers, super-microfibers all the way through to hollow fibers.

The Oerlikon Neumag bicomponent technology is particularly characterized by the extremely robust spin packs that have no expensive wear parts, which considerably reduces the costs here. The reconditioning costs when cleaning the spin packs are kept to an absolute minimum. Add to this the separate temperature transfer option in the spinning beam for the two polymers. As a result, the quality and the viscosity of the polymers can be accurately adjusted in accordance with the respective process requirements.

Oerlikon Nonwoven meltblown technology meanwhile in demand across the globe

  • Schleswig-Holstein Minister President visits Neumünster, Germany

Since the outbreak of the coronavirus pandemic, the worldwide demand for protective masks and apparel has resulted in a record number of new orders in the high double-digit millions of euros at the Oerlikon Nonwoven business unit of the Swiss Oerlikon Group. From the manufacturing site in Neumünster, Germany, the high-tech meltblown systems – with their patented ecuTE+ nonwovens electro-charging technology – are meanwhile be exported all over the world. For the very first time, a contract has now been signed with a business in Australia. Today, Schleswig-Holstein’s Minister President Daniel Günther was won over on site by the technology of a ‘global player’. Rainer Straub, Head of Oerlikon Nonwoven, was thrilled, stating: “The machines and systems for manufacturing manmade fiber and nonwovens solutions from Neumünster enjoy an outstanding reputation throughout the world. It is especially in this crisis that the technology from Schleswig-Holstein has proven itself to be absolutely world-class.”

In addition to a tour of the meltblown system and its assembly and production facilities, the visit by Minister President Daniel Günther had one purpose above all: the dialog between politicians and business. Rainer Straub, Head of Oerlikon Nonwoven, and Matthias Pilz, Head of Oerlikon Neumag, jointly expressed their thanks for the support that Oerlikon has repeatedly had the fortune to experience over the past months and years in Schleswig-Holstein and looked to the future full of hope. “As a result of our additional investment at the site here in Neumünster – be this in our new technology center that will be completed by the end of this year or in our new logistics center that is already operating – we, as one of the region’s largest employers, are continuing to move forward, supported by a State Government that is also focusing on both promoting industry and business and on advancing an efficient training and educational system, as innovation is only possible with outstanding engineers”, stated Matthias Pilz. And Rainer Straub directed his appeal specifically at the Minister President: “Treat education and training as a priority. Ultimately, they will secure the future of Schleswig-Holstein as a center of excellence and manufacturing!”

Five-million-euro digitalization program

Daniel Günther, the incumbent Minister President of Schleswig-Holstein since 2017, immediately responded, making reference to one of the Federal State’s current training initiatives: “The State Government is supporting higher education institutions and students in the present coronavirus crisis. With a five-million-euro digitalization program, we are investing on the long-term digitalization of our higher education institutions. With this, we are overall creating a future for young people, particularly also for those who could very well go on to invent the next generation of manmade fiber systems.” And the Minister President was just as impressed by the willingness and readiness with which Oerlikon has been providing high-level support since the beginning of the COVID-19 pandemic to master the present challenges as he was with the company’s meltblown technology itself. Rainer Straub explained: “When, at the beginning of the pandemic in February, demand for protective face masks increased rapidly, we at Oerlikon Nonwoven responded immediately. We ramped up all the available production capacities here in Neumünster in order to quickly manufacture nonwovens for producing face masks using our laboratory systems. As a result, we have been able to make a small, regional contribution to covering demand. In parallel, we have pulled out all the stops in order to systematically further expand our skills as machine and system builders so as to cater to the initially expected, and now also continuing, global demand for meltblown systems as quickly as possible.”

Leading meltblown technology

The Oerlikon Nonwoven meltblown technology – with which nonwovens for protective masks can also be manufactured, among other things – is recognized by the market as being the technically most efficient method for producing highly-separating filter media made from plastic fibers. The capacities for respiratory masks available in Europe to date are predominantly manufactured on Oerlikon Nonwoven systems. “Ever more manufacturers in the most diverse countries are hoping to become independent of imports. Therefore, what we are experiencing in Germany is also happening in both industrialized and emerging countries throughout the world”, commented Rainer Straub. In addition to China, Turkey, the United Kingdom, South Korea, Austria and numerous countries in both North and South America, Australia and not least Germany will for the first time also be among the countries to which Oerlikon Nonwoven will be delivering machines and equipment before the end of 2021.

New thrust pad contacting device for the Baltic crimper

Less wear and superior fiber quality
Technological changes to Oerlikon Neumag’s Baltic crimper thrust pad contacting device have resulted in considerably reduced friction in the crimper rolls and hence less wear and fewer metal particles contaminating the crimped staple fibers.
Thrust pads close the gap between the crimper rolls on either side. Normally, these thrust pads are continually pressed – under high pressure – against the sides of the crimper rolls. Wear and metal debris on the thrust pads is the result of this constant contact. The metal debris can contaminate the fibers, something that is particularly undesirable in hygiene applications.

New thrust pad contacting device for reduced metal debris and greater durability
With the new system, the thrust pads are pressed against the rolls with less pressure and then fixed into place. This prevents fibers from being caught and the frictional force between the pressure disk thrust pad and the crimper roll is minimized. Pilot applications have demonstrated that metal debris from the pressure disks thrust pads is dramatically reduced, making them durable.

Oerlikon Neumag: RoTac³ tangling unit with comprehensive modifications

Major technological changes to Oerlikon Neumag’s RoTac³ tangling unit produce even more efficient BCF yarn tangling. On the one hand, the tangling nozzle has been flow - optimized, allowing the air pressure to be lowered by approximately 10 percent compared to its predecessor while maintaining the same knot strength. Furthermore, the nozzle bearing arrangements have been improved. Consequently, either higher speeds or nozzle rings with greater numbers of holes can be used, generating more knots in the yarn.

Even at high production speeds, tangling knots can be set considerably more evenly with the RoTac³ than in the case of other conventional tangling units. Frequent tangling dropouts are now a thing of the past. This ensures better yarn quality and has a positive impact on further processing. The result: the carpet has a visibly more even appearance.

Stable and efficient yarn production is hugely important to yarn manufacturers. Not only does the evenness of the tangling knots make the investment interesting, so too does the energy efficiency of the RoTac3. The tangling unit requires up to 50 percent less energy for generating compressed air. Against the background of rising energy prices, this represents an excellent prerequisite for optimizing production costs.

Oerlikon Neumag has been able to secure various retrofit contracts since the launch of the RoTac3 in 2015. And new systems are predominantly equipped with RoTac³. The RoTac³ is included in the standard scope of delivery for the newer BCF S8 system. The tangling unit is available as an option both for the single-end Sytec One system and the three - end S+ and it can also be retrofitted on request.

Oerlikon Manmade Fibers segment sets a trend with three Customer Days in India

Technology transfer that is creating waves

For more than a decade now, the Manmade Fibers segment of the Swiss Oerlikon Group has been hosting a comprehensive technology symposium at the beginning of each year in the Indian region around Silvassa/Daman. Numerous Indian manmade fiber producers have settled in this area, around a four-hour drive north of Mumbai. Fed from Oerlikon polycondensation and extrusion systems, these companies manufacture polyester, nylon and polypropylene on large-scale installations with Oerlikon Barmag WINGS POY, WINGS FDY, IDY and DTY product lines and using Oerlikon Neumag’s staple fiber and BCF technologies. Reason enough for the Manmade Fibers segment’s experts to regularly provide their clientèle with detailed specialist presentations in India on the latest developments of the product and service portfolio.

And this was once again the case at the event held at the beginning of 2020, where around 450 managers and employees from local businesses took the opportunity to exchange ideas and information. For the third time in succession, Oerlikon also entered into dialog with the next generation of managers at major Indian polyester and nylon manufacturers in a separate event hosted in Mumbai beforehand. The technology symposium was again held – for the very first time – just a few days later and in a slightly modified form at a second venue: in Kolkata in West Bengal, a potential second future key location for manufacturing manmade fibers in India according to plans revealed by the Indian government. Here, the discussions held by the Oerlikon experts focused above all on the transfer of technologies for manufacturing polyester, nylon and polypropylene. Oerlikon is able to offer the entire process chain – from the melt to the textured yarn or the fibers and including the necessary semi- and fullyautomated logistics process – from a single source. This is of interest above all for potential new customers and investors in West Bengal and neighboring Bangladesh, as some do not have decades of expertise in manufacturing manmade fibers, as is the case for most companies in the region around Silvassa/Daman.

The second technology focus offers new opportunities for the Egyptian market and the Middle Eastern markets in particular: with Oerlikon Neumag’s BCF S8 monocolor and tricolor system, the segment will be unveiling its new carpet yarn production flagship. Superlative spinning speeds, up to 700 individual filaments, finer titers of up to 2.5 dpf – the performance data and technological finesse of the new system have already made a huge impression at numerous trade fairs and roadshows over the past year. The tricolor’s core component is the new, patent-pending Color Pop Compacting unit (CPC-T) for even more flexible and more even color separation. With the CPC-T, individually-controllable air pressures for each color provide pre-tangling, which accentuates the colors and hence makes more than 200,000 different shades possible. Whereas it has been very difficult to manufacture strongly color-separated or color-accentuated BCF yarns from polyamide 6 to date, this will in future be possible thanks to the CPC-T system. As a result of the new design, the CPC-T is now also suitable for processes with low yarn tensions.

Expanded product offering for manufacturing carpet yarns
Know-how covering all relevant technologies deployed in manmade fiber spinning plants enables Oerlikon – as the world’s only manufacturer – to expand its range of products and services for making carpet yarns. The POY- and texturing-based system concept is designed for a carpet and home textiles segment that demands particularly soft and bulky polyester yarns with BCF-like properties. Here, the aim is to produce yarns with titers of max. 1300dtex and typically more than 1,000 filaments, with typical products including, for example, 1300dtex f1152, 660dtex f1152 and 990dtex f768. The machine concept comprises the well-known WINGS HD POY winder, along with the eAFK Big-V texturing machine.

  • Clean Technology. Smart Factory.

Remscheid – Oerlikon invites all visitors to this year's ITMA in Barcelona on a journey into the future of manmade fiber production. From 20 to 26 June 2019, the world market leader will show all its guests its vision of a sustainable and automated manmade fiber production in a virtual 4D showroom at its 1,000 m² stand in Hall 7, A101: "Clean Technology. Smart Factory." is the motto of the future. And this is only a stone's throw away from reality at the stand. Because today Oerlikon is presenting four world premieres for efficient machine and plant concepts in a new, innovative industrial design. Together with numerous other innovations, all this forms the new DNA of the Oerlikon Manmade Fibers segment.

The challenges for the manmade fiber industry are manifold and Oerlikon shows its customers solutions:

1. Choosing the right business model
Price pressure on fiber and yarn manufacturers is growing due to global market consolidation. Here it is important to position oneself correctly. Are you producing polyester, nylon or polypropylene for the niche market and skimming off good margins with innovative products and ingenious material properties, or are you looking for business success through economies of scale in the volume market such as the constantly growing apparel sector? Oerlikon has the right answers for both business models. And the most important thing: the market leader supplies all solutions from a single source. See for yourself at the world premieres of the machine and system concepts of WINGS FDY PA6, BCF S8 Tricolor and the revolutionary eAFK Evo texturing machine.

2. Finding alternatives for good personnel
Finding good operators in the manmade fiber industry is becoming increasingly difficult, even in emerging industrial nations such as China, India and Turkey. The solution is obvious. What, for example, the automotive industry achieved years ago with the 3rd Industrial Revolution is now also taking its course in the textile industry. And at the same time it is even shifting up a gear. In the next step, automation in combination with digitization will lead to new, sustainable production. Oerlikon will be showing how automation and digitization interact at ITMA. Self-learning machines and systems, artificial intelligence (AI), remote services and edge computing are just a few of the key words in the digital half of the new Oerlikon Manmade Fibers DNA.

3. Guarantee quality and traceability
The qualities of the fibers and yarns must meet the highest demands and their production must be traceable throughout the textile value chain. This no longer only plays an important role in the automotive industry, where safety is of paramount importance. Other branches of industry that use fibers, yarns and nonwovens also want to know where the raw materials they produce for consumer articles come from. Legal regulations are demanding this more and more frequently. Oerlikon offers optimal solutions with its DIN ISO certified manufacturing processes. More than half of the world's manmade fiber producers are convinced every day that the qualities produced on Oerlikon Barmag, Oerlikon Neumag and Oerlikon Nonwoven equipment are right – and all visitors to ITMA can do the same on site.

4. Efficient and sustainable production
In the future, the materials produced from manmade fibers must become part of a further improved global recycling economy. The recycling of polyester – with over 80% market share the most frequently used manmade fiber in the world – has not only been on the agenda since today. Oerlikon already has solutions at hand: from PET bottles to fibers and filaments, to textiles and carpets. ITMA is the next step. With the VacuFil® Oerlikon in cooperation with the subsidiary company BBEngineering presents the world premiere No. 4 – a recycling solution within a running polyester production with a waste-free approach.

Vision becomes reality
The Oerlikon Manmade Fibers segment thus demonstrates what the ITMA in Barcelona promises as the world's leading trade fair for textile machinery and plant construction: "Innovating the world of textiles – sourcing for a sustainable future". In Hall 7, A101, this is already reality.
