Markus Milwich represents "Lightweight Design Agency for Baden-Württemberg"

Lightweight design is a key enabler for addressing the energy transition and sustainable economy. Following the liquidation of the state agency Leichtbau BW GmbH, a consortium consisting of the Allianz Faserbasierter Werkstoffe Baden-Württtemberg (AFBW), the Leichtbauzentrum Baden-Württemberg (LBZ e.V. -BW) and Composites United Baden-Württemberg (CU BW) now represents the interests of the lightweight construction community in the State.

The use of lightweight materials in combination with new production technologies will significantly reduce energy consumption in transportation, the manufacturing industry and the construction sector. Resources can be saved through the use of new materials. As a cross-functional technology, lightweight construction covers entire value chain from production and use to recycling and reuse.

The aim of the state government is to establish Baden-Württemberg as a leading provider of innovative lightweight construction technologies in order to strengthen the local economy and secure high-quality jobs.

Among others, the "Lightweight Construction Alliance Baden-Württemberg" will continue the nationally renowned "Lightweight Construction Day", which acts as an important source of inspiration for a wide range of lightweight construction topics among business and scientific community.

Professor Milwich, an expert with many years of experience and an excellent network beyond the State's borders, has been recruited for this task. In his role, Milwich also represents the state of Baden-Württemberg on the Strategy Advisory Board of the Lightweight Construction Initiative of the Federal Ministry for Economic Affairs and Climate Action, which supports the cross functional-technology and efficient transfer of knowledge between the various nationwide players in lightweight construction and serves as a central point of contact for entrepreneurs nationwide for all relevant questions.

From 2005 to 2020, Professor Milwich headed the Composite Technology research at the DITF, which was integrated into the Competence Center Polymers and Fiber Composites in 2020. He is also an honorary professor at Reutlingen University, where he teaches hybrid materials and composites. "Lightweight design is an essential aspect for sustainability, environmental and resource conservation. I always showcase this in research and teaching and now also as a representative of the lightweight construction community in Baden-Württemberg," emphasizes Professor Milwich.

STFI: Lightweight construction innovations at JEC World in Paris

At this year's JEC World, STFI will be presenting highlights from carbon fibre recycling as well as a new approach to hemp-based bast fibres, which have promising properties as reinforcement in lightweight construction.

Green Snowboard
At JEC World in Paris from 5 to 7 March 2024, STFI will be showcasing a snowboard from silbaerg GmbH with a patented anisotropic coupling effect made from hemp and recycled carbon fibres with bio-based epoxy resin. In addition to silbaerg and STFI, the partners Circular Saxony - the innovation cluster for the circular economy, FUSE Composite and bto-epoxy GmbH were also involved in the development of the board. The green snowboard was honoured with the JEC Innovation Award 2024 in the “Sport, Leisure and Recreation” category.

VliesComp
The aim of the industrial partners Tenowo GmbH (Hof), Siemens AG (Erlangen), Invent GmbH (Braunschweig) and STFI united in the VliesComp project is to bring recycled materials back onto the market in various lightweight construction solutions. The application fields "Innovative e-machine concepts for the energy transition" and "Innovative e-machine concepts for e-mobility" were considered as examples. On display at JEC World in Paris will be a lightweight end shield for electric motors made from hybrid nonwovens - a mixture of thermoplastic fibre components and recycled reinforcing fibres - as well as nonwovens with 100% recycled reinforcing fibres. The end shield was ultimately manufactured with a 100% recycled fibre content. The tests showed that, compared to the variant made from primary carbon fibres using the RTM process, a 14% reduction in CO2 equivalent is possible with the same performance. The calculation for the use of the prepreg process using a bio-resin system shows a potential for reducing the CO2 equivalent by almost 70 %.

Bast fibre reinforcement
To increase stability in the plant stem, bast fibres form in the bark area, which support the stem but, in contrast to the rigid wood, are very flexible and allow slender, tall plants to move in the wind without breaking.A new process extracts the bast bark from hemp by peeling.The resulting characteristic values, such as tensile modulus of elasticity, breaking strength and elongation, are very promising in comparison with the continuous rovings made of flax available on the market.The material could be used as reinforcement in lightweight construction.At JEC World, STFI will be exhibiting reinforcing bars that have been processed into a knitted fabric using a pultrusion process based on bio-based reinforcing fibres made from hemp bast for mineral matrices.

Composites-Industrie: Priorität für Technologietransfer-Programm Leichtbau des BMWK

Mit großer Sorge habe die Composites-Industrie feststellen müssen, dass das Technologietransfer-Programm Leichtbau des Bundesministeriums für Wirtschaft und Klimaschutz (BMWK) den Einsparzwängen des Bundeshaushalts zum Opfer gefallen sei. Dabei sei der Leichtbau als Schlüsseltechnologie für Deutschland im Koalitionsvertrag der Bundesregierung verankert und durch deren dann folgende Leichtbau-Strategie manifestiert gewesen. Wenn der Klimaschutz ein ernst gemeintes Anliegen der Bundesregierung sei, müsse das Technologietransfer-Programm Leichtbau weiter gefördert werden, so Composites Germany in seiner jüngsten Pressemitteilung.

Ohne Leichtbau werde es keinen ausreichenden Klimaschutz geben. Ein konkretes Beispiel: 70 % der Treibhausgasemissionen stammen aus der Nutzung von fossilen Rohstoffen wie Erdgas, Erdöl und Kohle, um hauptsächlich Energie zu gewinnen. Daher ist die Transformation in Richtung Erneuerbare Energiegewinnung z. B. durch Windenergie und grünen Wasserstoff von entscheidender Bedeutung für den Erfolg des European Green Deal. Beide Technologien sind ohne Leichtbau nicht umsetzbar: Windenergieanlagen nutzen den multimaterialen Leichtbau mit GFK, CFK, Holz und Metallen und die Lagerung des Wasserstoffs erfolgt in CFK-Behältern.

Durch den Leichtbau als Schlüsseltechnologie lassen sich sowohl Materialien in der Produktion sparen als auch Energie bei der späteren Nutzung der Produkte. Branchen wie unter anderem das Bauwesen, der Maschinenbau und auch der Schiffbau – aber auch generell der Transportsektor - können davon stark profitieren.

Mit dem Technologietransferprogramm Leichtbau (TTP LB) hatte das Bundesministerium für Wirtschaft und Klimaschutz (BMWK) eine wichtige Unterstützung für eine erfolgreiche Transformation der in diesem Bereich tätigen Unternehmen geschaffen. Es war Innovations- und Transfertreiber für Energie- und Ressourceneffizienz und mitentscheidend für die Erreichung unserer ambitionierten Klimaschutzziele.
Auf europäischer Ebene hat die Composites-Industrie über das vom BMWK ins Leben gerufene European Lightweighting Network (ELN) Werbung für eine europäische Leichtbaustrategie gemacht und viele europäische Partner gefunden. Auch diese Initiative sei durch den Ausfall einer deutschen Unterstützung in Frage gestellt.

Die Unternehmen in Deutschland und insbesondere der Mittelstand stehen in einem internationalen Wettbewerb, den sie nur durch innovative und leistungsfähigere Produkte standhalten können, die im Sinne des Klimaschutzes nachhaltig zu gestalten sind. Wettbewerbsdruck entstünde insbesondere seitens der USA und China, die hohe Subventionen dafür bereitstellen.

Als Branchenvertreter appelliert der Verband an die Politik, sich wieder für das TTP LB und dessen Finanzierung im geplanten Umfang einzusetzen. Auch insbesondere für mittelständische Unternehmen und Startups müsse das Programm für deren Wettbewerbsfähigkeit und damit zur Sicherung und Schaffung zukunftssicherer Arbeitsplätze wiederbelebt werden, um auch zum Erhalt des Wohlstands in Deutschland beizutragen.

Zweite Förderphase des Innovationsnetzwerkes für elektrische Leichtfahrzeuge

Das Innovationsnetzwerk FAKOSI - Komfort- und Sicherheitstechnologien für elektrische Leichtfahrzeuge (LEVs) wird für weitere zwei Jahre aus Mitteln des Zentralen Innovationsprogramm Mittelstand (ZIM) gefördert. Einen entsprechenden Antrag hat das Bundesministerium für Wirtschaft und Klimaschutz (BMWK) bewilligt. Damit werden bis September 2025 weiterhin Fördermittel für die Entwicklung von innovativen Konzepten, Systemen und Komponenten im Bereich LEVs gestellt und die technologische Wettbewerbsfähigkeit und Innovationskraft von kleinen und mittleren Unternehmen (KMU) gestärkt. Hierbei werden Schwerpunkte in den Themen Insassen- und Fußgängerschutz, Unfallvermeidung, Crashsicherheit, persönliche Schutzausrüstung sowie in der Digitalisierung und Vernetzung von Systemen verfolgt.

Um die konkreten Entwicklungsbedarfe zu adressieren vereint FAKOSI Kompetenzen in Materialwissenschaften, Leichtbau, Fertigungsverfahren, Sensorik, Informatik und weiteren naturwissenschaftlich-technischen Fachrichtungen mit mittelständischen Herstellern und Dienstleistern aus den Bereichen Machine Vision, Embedded Systems und KI.  Der dadurch im Netzwerkverbund entstehende Technologie- und Wissenstransfer sichert insbesondere KMU eine hohe Wettbewerbsfähigkeit.

Aktuell sind acht Unternehmen und vier Forschungseinrichtungen an FAKOSI beteiligt. Interessierte Unternehmen und Forschungseinrichtungen sowie potenzielle Anwender:innen können weiterhin an dem Innovationsnetzwerk oder an den daraus entstehenden F&E-Projekten partizipieren. Im Zuge der Mitgliedschaft werden die Partner:innen aktiv bei der Identifizierung und Initiierung von Innovationsprojekten sowie der Sicherstellung von Finanzierungen durch Fördermittelakquise unterstützt.

Zwei Anträge auf ZIM-Projektförderung wurden im Rahmen von FAKOSI bereits bewilligt. Im Innovationsprojekt "AutoFL" strebt die Katulu GmbH den Aufbau eines automatisierten Federated Learning Ansatzes an. Unter Einbezug höchstmöglicher Data Privacy soll dieser Ansatz es kleineren und mittleren Unternehmen ermöglichen, fortschrittliche Techniken des Machine Learning zu nutzen, selbst wenn keine Data-Science-Expertise im Unternehmen vorhanden ist. Die Katulu GmbH mit Sitz in Hamburg ist auf die Entwicklung von industriellen FL-Lösungen spezialisiert. Das Unternehmen berät Industrieunternehmen aus Branchen wie Maschinenbau, Halbleiter und Chemie bei der Entwicklung souveräner und nachhaltiger Industrie 4.0-Lösungen. Im ZIM-Innovationsprojekt "WindMate" haben sich die Ventus Technologies GmbH und das Lehr- und Forschungsgebiet Fahrzeugsicherheit der Ostfalia Hochschule für angewandte Wissenschaften zusammengeschlossen, um ein wegweisendes präventives Warnsystem vor starken Windböen im Straßenverkehr zu entwickeln. Durch den neuen digitalen Assistenten soll die Verkehrssicherheit für LKW und andere Nutzfahrzeuge windanfällige Fahrzeugklassen maßgeblich erhöht werden.

Ebenfalls wurde ein Antrag auf Forschungszulage für den Zeitraum von zwei Kalenderjahren erfolgreich bewilligt. Mit dem Forschungszulagengesetz (FZulG) haben Unternehmen und Start-ups einen Rechtsanspruch auf die steuerliche Förderung ihrer Aufwendungen für Forschung und Entwicklung (F&E). Die Forschungszulage kann für bis zu vier Jahren rückwirkend beantragt werden.

Die IWS GmbH hat das Netzwerkmanagement für FAKOSI übernommen und unterstützt die Partner:innen von der ersten Idee über die Suche nach passenden Projektpartner:innen bis zur Ausarbeitung und Koordination von Förderanträgen. Die Grundlage der Finanzierung der F&E-Vorhaben soll das Zentrale Innovationsprogramm Mittelstand (ZIM) des Bundesministeriums für Wirtschaft und Klimaschutz bilden, das durch weitere Bundes- und EU-Programme ergänzt wird.

AZL Aachen GmbH: Kick-off meeting for "Trends and Design Factors for Hydrogen Pressure Vessels" project

The kick-off meeting for the "Trends and Design Factors for Hydrogen Pressure Vessels" project, recently held at AZL Aachen GmbH, was a successful event, bringing together more than 37 experts in the field of composite technologies. This event laid a solid foundation for the Joint Partner Project, which currently comprises a consortium of 20 renowned companies from across the composite pressure vessel value chain: Ascend Performance Materials, C evotec GmbH, Chongqing Polycomp International Corp. (CPIC), Conbility GmbH, Elkamet Kunststofftechnik GmbH, F.A. Kümpers GmbH & Co. KG, f loteks plastik sanayi ticaret a.s., Formosa Plastics Corporation, Heraeus Noblelight GmbH, Huntsman Advanced Materials, Kaneka Belgium NV, Laserline GmbH, Mitsui Chemicals Europe GmbH, Plastik Omnium, Rassini Europe GmbH, Robert Bosch GmbH, Swancor Holding Co. The project follows AZL´s well proven approach of a Joint Partner Project, aiming to provide technology and market insights as well as benchmarking of different material and production setups in combination with connecting experts along the value chain.

The kick-off meeting not only served as a platform to foster new contacts and get informed about the expertise and interests of the consortium members in the field of hydrogen pressure vessels, but also laid the groundwork for steering the focus of the upc oming project's ambitious phases. As a basis for the interactive discussion session, AZL outlined the background, motivation and detailed work plan. The central issues of the dialogue were the primary objectives, the most pressing challenges, the contribut ion to competitiveness, and
the priorities that would best meet the expectations of the project partners.

Discussions covered regulatory issues, the evolving value chain and the supply and properties of key materials such as carbon and glass fibres and resins. The consortium defined investigations into different manufacturing technologies, assessing their matu rity and potential benefits. Design layouts, including liners, boss designs and winding patterns, were thoroughly considered, taking into account their implications for mobile and stationary storage. The group is also interested in cost effective testing m ethods and certification processes, as well as the prospects for recycling into continuous fibres and the use of sustainable materials. Insight was requested into future demand for hydrogen tanks, OEM needs and strategies, and technological developments to produce more economical tanks.

The meeting highlighted the importance of CAE designs for fibre patterns, software suitability and the application dependent use of thermoset and thermoplastic designs.

The first report meeting will also set the stage of the next project phase, which will be the creation of reference designs by AZL's engineering team. These designs will cover a range of pressure vessel configurations using a variety of materials and production concepts. The aim is to develop models that not only re flect current technological capabilities, but also provide deep insight into the cost analysis of different production technologies, their CO2 footprint, recycling aspects and scalability.

The winners of the prestigious Innovation Award for Fibre-Reinforced Plastics of the AVK, the German Federation of Reinforced Plastics, were presented in Salzburg this year. This award always goes to businesses, institutions and their partners for outstanding innovations in composites the three categories Products & Applications, Processes & Methods and Research & Science. Projects are submitted in all three categories and are evaluated by a jury of experts in engineering and science as well as trade journalists, who look at each project in terms of their levels of innovation, implementation and sustainability.

Project and technology study: Trends and Design Factors for Hydrogen Pressure Vessels

Die AZL Aachen GmbH, bekannter Innovationspartner für Industriekooperationen auf dem Gebiet der Leichtbautechnologieforschung, startet eines neuen Projekts mit dem Titel "Trends und Designfaktoren für Wasserstoffdruckbehälter". Das Projekt wird Fragestellungen der Industrie in Bezug auf die Wasserstoffspeicherung adressieren.

Hydrogen has gained significant attention as a key technological solution for decarbonization, with high pressure storage and transportation emerging as vital components. Its applications extend from stationary storage solutions to mobile pressure vessels employed in sectors such as transportation and energy systems.

The AZL team, renowned for its high reputation in providing market and technology insights as well as developing component and production concepts in the format of Joint Partner Projects seeks for companies along the whole composite value chain interested in further developing their application know how in this economically highly relevant field.

The project will provide an in depth exploration of market insights, regulatory standards, and intellectual property landscapes. Beyond this, there is a dedicated focus on staying updated with state of the art and advancements in design, materials, and man ufacturing techniques.

An integral component of the project involves the creation of reference designs by AZL´s engineering team. The reference designs will encompass a variety of pressure vessel configurations and will consider a diverse range of materials and production concep ts.

With the scheduled project start in October 2023, and a project timeline of approximately nine months, AZL encourages companies active across the composite value chain to participate. Exist research transfer project FoxCore successfully launched

The FoxCore founding team and the ITM at TU Dresden aim to usher in a new era for fastening solutions in lightweight construction with the start of the Exist research transfer project FoxCore. The project started on June 1, 2023, and will run until November 30, 2024, with support from the German Federal Ministry of Economics and Climate Protection (BMWK) and the European Social Fund (ESF).

The innovative company is to develop and offer new and customer-oriented fastening solutions for lightweight construction applications. Safety and performance of lightweight solutions in various industries are to be increased. FoxCore's objective is to take a leading role in fastening technology.

Daniel Weise, Philipp Schegner, Michael Vorhof and Cornelia Sennewald form the FoxCore team; they will work closely with the Institute of Textile Machinery and Textile High Performance Materials (ITM) at TU Dresden. Together, they will develop optimal manufacturing technologies and establish a widespread network of customers and suppliers.

Future cost reduction through ultra-thin PE carbon fibres

In his Master's thesis, Flávio André Marter Diniz, a graduate of the Institut für Textiltechnik of RWTH Aachen University (ITA), developed ultra-thin polyethylene (PE) carbon fibres with a filament diameter 2-3 times smaller than usual. In addition, the use of PE-based precursors will make it possible to reduce the price of carbon fibres by 50 per cent in the future, thus opening up a wide range of other possible applications in key industries such as wind power, aerospace and automotive. For this groundbreaking development, Marter Diniz was awarded the Hanns Voith Prize with the Hanns Voith Foundation Award in the category "New Materials". The prize is endowed with € 5,000 in prize money.

The use of carbon fibres in highly stressed lightweight construction solutions, such as today's growth applications of wind turbines or pressure tanks, has become indispensable due to their excellent mechanical properties and low density. High manufacturing costs of conventional PAN precursor-based carbon fibres make the material very cost-intensive. In addition, it is not sufficiently available. New manufacturing approaches that develop alternative raw materials and manufacturing processes can be a key and growth engine for further industrial composites applications.

The aim of the work was to develop a new and cost-effective manufacturing process for high-quality ultra-thin carbon fibres using a polyethylene precursor. For this purpose, the sulphonisation process, which is time-consuming today, was to be significantly shortened. As a result, Mr. Marter Diniz produced novel ultra-thin polyethylenebased carbon fibres with a filament diameter < 3 μm with an excellent surface quality of the fibres without detectable structural defects. The fibre diameter is 2-3 times smaller than that of conventional PANbased CF. This provides the basis for mechanically high-quality material properties. At the same time, Mr. Marter Diniz was able to reduce the sulphonisation time by 25 percent. The developed material and technology set important milestones on the way to cheaper carbon fibres. With PE-based precursors, the price of CF can be reduced by 50 percent compared to conventional PAN-based CF.  

A total of five other young scientists were awarded in six categories (Drive Technology, Innovation & Technology/Artificial Intelligence, New Materials, Paper, Hydropower and Economic Sciences. This year, for the 10th time, the Hanns Voith Foundation awarded the Hanns Voith Prize to outstanding young scientists.

Vom 25. bis zum 27. April 2023 findet die diesjährige JEC WORLD, die international führende Leichtbaumesse, in Paris statt. Das Sächsische Textilforschungsinstitut e.V. (STFI) wird seine jüngsten Innovationen aus dem textilen Leichtbau und dem Textilrecycling auf dem Stand der sächsischen Wirtschaftsförderung präsentieren. Das STFI fokussiert seinen Messeauftritt in Paris dieses Jahr vor allem auf erfolgreiche Beispiele aus Industriekooperationen, die zur Nachhaltigkeit des Herstellungsprozesses beitragen.

Es entstand das Modul „3D-Lofter“ zur lokalen Verstärkung von Vliesstoffen mittels definierter Faseranhäufungen; entwickelt und gebaut durch den Projektpartner Oskar Dilo Maschinenfabrik KG, Eberbach. Ein Exemplar des Moduls wurde in eine Labornadelvliesstoffanlage im Technikum des STFI integriert und steht für Kundenversuche sowie nachfolgende Forschungsvorhaben zur Verfügung.

Im Ergebnis des internationalen BMBF-Vorhabens „HiPeR – Orientierte Carbonfaserstrukturen aus Luftfahrt-Produktionsabfällen zum Wiedereinsatz im Flugzeug“ entstand ein Strukturbauteil für die Luftfahrt aus Recycling-Carbon. Dafür wurden am STFI rCF-Tapes sowohl aus recoverten, mechanisch aufbereiteten Abfällen als auch aus pyrolysierten Fasern entwickelt. Die rCF-Tapes werden auf dem STFI-Stand, das Bauteil selbst am CU-Messestand/CTC präsentiert.

Lightweight construction, especially with fibre composite materials, can and will make an important contribution here, e.g. in wind power plants or hydrogen storage systems. As an umbrella organisation, Composites Germany represents the capabilities and interests of the German fibre composite industry. With the re-entry of Composites United, Composites Germany will combine the forces of the two leading composites networks in Germany and its position will be significantly strengthened. Changed framework conditions make the re-entry possible and necessary.

The aim is to continuously expand activities, promote innovations and technologies, develop new markets and new value chains, and anchor training and further education, adds his board colleague Dr Michael Effing of AVK. The agreement was concluded on 29 November 2022 during the JEC Forum DACH in Augsburg, where both associations were cooperation partners of the event.

STFI zeigt nachhaltige Leichtbauneuheiten zur JEC

Im Mittelpunkt des Messeauftritts des Sächsischen Textilforschungsinstitut e.V. (STFI) stehen im Jahr 2022 aktuelle Entwicklungen, die sich dem Recycling und der Nachhaltigkeit von Leichtbauwerkstoffen widmen. Der Einsatz von rezyklierten Hochleistungsfasern wird an diversen Anwendungsbeispielen aus den Bereichen Sport und Freizeit sowie Mobilität erlebbar gemacht. Beispielsweise werden die Ergebnisse des zum 30.03.2022 beendeten IGF-Vorhabens „VliesSMC“ präsentiert. Gemeinsam mit dem Forschungspartner Fraunhofer ICT, Pfinztal, wurde im Rahmen des Projektes der Einsatz von rezyklierten Carbonfasern in der SMC-Prozesskette detailliert untersucht. Hierzu wurden zunächst Vliesstoffe entwickelt, die es ermöglichen, die rezyklierten Carbonfasern der SMC-Anlage zuzuführen. Die hergestellten SMC-Halbzeuge konnten anschließend sowohl im Form- als auch Fließpressverfahren verarbeitet werden. Der Benchmark mit konventionellen SMC-Produkten zeigte, dass bei niedrigerem Faservolumengehalt vergleichbare Kennwerte erzielt werden konnten.

Zukunftsweisende Materialien bieten zudem die Entwicklungen aus dem Bereich nachwachsender Rohstoffe in Kombination mit biobasierten Harzsystemen. Das Projekt Gro-Coce verfolgte das Ziel, durch die Verbindung nachhaltiger Bauprodukte und -weisen ein innovatives Deckensystem zu entwickeln, welches auf Grundlage der Holz-Beton-Verbundbauweise (HBV-Bauweise) als ökonomische und ökologisch vorteilhafte Alternative zu den momentan vorherrschenden, energie- und ressourcenintensiven Deckenkonstruktionen aus Stahlbeton funktioniert. Das Deckensystem besteht aus Holzstegen, deren Zugzone durch hochleistungsfähige hanffaserbasierte Armierungstextilien verstärkt wird. Dadurch gelingt eine deutliche Reduktion des notwendigen Holzquerschnittes und eine anforderungsgerechtere sowie verantwortungsvollere Nutzung des Querschnitts für alle üblichen Spannweiten des Hoch- und Geschossbaus. Ziel war die Verwirklichung hoher mechanischer Kennwerte der Fasern, bei gleichzeitig geringer Streuung der Materialeigenschaften, um ein im Vergleich zu industriell gefertigten Fasern konkurrenzfähiges und nachhaltiges Produkt aufbieten zu können.

Zudem stellt das STFI neueste Möglichkeiten zur kontinuierlichen Herstellung von Organoblechen vor. Unter Einsatz einer Intervallheißpresse wurden in den letzten Jahren Organobleche auf Basis unterschiedlichster Verstärkungsstrukturen in Kombination mit thermoplastischen Matrixsystemen entwickelt. Die Palette reicht dabei vom industrieüblichen PP und PA bis hin zu hochtemperaturbeständigen Polymeren wie PPS oder PEI.

As before, to ensure a smooth comparison with the previous surveys, the questions in this half-yearly survey have been left unchanged. Once again, the data obtained in the survey is largely qualitative and relates to current and future market developments.

The AVK – Industrievereinigung Verstärkte Kunststoffe – has once again presented its Innovation Awards to companies, institutes and their partners. Three composites innovations were recognised in each of the three categories – “Innovative Products/Applications”, “Innovative Processes” and “Research and Science” – at the new event JEC Forum DACH on 23 November 2021, the first edition of which was held in Frankfurt.

“As usual, the submissions included a lot of very interesting and promising products and processes this year. The Innovation Awards highlight the outstanding efficiency, cost-effectiveness and sustainability of fibre-reinforced plastics as well as the companies and institutes operating in the sector,” explains Dr. Elmar Witten, Managing Director of the AVK. The jury of leading experts from the industry honoured the following innovations this year:

The AVK – Industrievereinigung Verstärkte Kunststoffe – has once again presented its Innovation Awards to companies, institutes and their partners. Three composites innovations were recognised in each of the three categories – “Innovative Products/Applications”, “Innovative Processes” and “Research and Science” – at the new event JEC Forum DACH on 23 November 2021, the first edition of which was held in Frankfurt.

“As usual, the submissions included a lot of very interesting and promising products and processes this year. The Innovation Awards highlight the outstanding efficiency, cost-effectiveness and sustainability of fibre-reinforced plastics as well as the companies and institutes operating in the sector,” explains Dr. Elmar Witten, Managing Director of the AVK. The jury of leading experts from the industry honoured the following innovations this year:

Category “Research and Science”
First place in the “Research and Science” category was awarded to the German Aerospace Center (DLR) for its Bondline Control Technology (BCT). This innovative process is used for quality control and assurance of bonded joints. The core element is a porous fabric which is applied to a joining surface using an epoxy adhesive or matrix resin. Peeling away the fabric creates a chemically reactive and undercut surface and can also be used as a test to check adhesion to the substrate. BCT has potential in a variety of possible applications. For example, peel ply can be replaced by BCT fabric to produce composite components with an optimised joining surface. The cost-effective BCT peel test is suitable for coupon testing and process control. In addition, the combined adhesion test and surface pre-treatment can be used for quality assurance of bonded repairs on fibre composite structures.

Second place was taken by the Institute of Textile Technology (ITA) at RWTH Aachen University and its partners AEROVIDE GmbH, Altropol Kunststoff GmbH, Basamentwerke Böcke GmbH, TechnoCarbon Technologies GbR with “StoneBlade – Lightweight construction with granite for the wind industry”. This innovation enables manufacturers to reduce the amount of non-recyclable materials used in rotor blade construction. At the same time, it reduces the weight of these components and improves the mechanical properties relating to the stability of wind turbines. The innovative approach replaces glass-fibre reinforced plastic in the blade components with hard rock – a natural, cost-effective and recyclable lightweight material. The slabs of rock are cut and ground to a thickness of just a few millimetres and embedded in a fibre composite laminate with carbon fibre, which stabilises them for alternating load cases. The pre-stressed material is pressure-stable in the composite and can absorb tensile forces in the event of continuously alternating loads without any loss of stiffness.

Third place went to the Dresden University of Technology – Institute for Lightweight Construction and Plastics Technology (ILK) with its partner Mercedes Benz AG for the interdisciplinary development of a highly integrated inductive charging module for electric vehicles. The ultra-thin charging module was designed to make optimum use of space in the vehicle underbody without reducing ground clearance. An interdisciplinary approach was adopted for the development process. This involved the electrical, mechanical and process characterisation of high-frequency Litz wires, ferromagnetic foil and metal wire cloth as well as the creation of a simulation model. The result is a demonstrator for a charging system with a structural height of 15 mm and a total weight of 8 kg. It achieves a transmission efficiency of up to 92 percent at 7.2 kW nominal power and active air cooling. The hardware demonstrator was fabricated in a 3-step process using RTM and VARI techniques.

From his 35 years in the composites industry with Fokker, DSM and SABIC, Warden Schijve brings a broad and deep expertise in structural design, plastics and composites, as well as processing technology.

Taking into account different manufacturing technologies right from the beginning can save a lot in later stages of component development. Warden Schijve will also lead the project for a concept study for future battery casings based on composite-based multi-material systems. The AZL started the project in October together with 30 participating companies from the entire value chain to get an overview of existing component solutions, evaluate the advantages of a multi-material approach and develop a multi-material component design including a production concept for battery casings.

Innovationen beim Recycling von Carbonfasern

  • Kohlenstoff mit mehreren Leben

Geht es um die Zukunft der motorisierten Mobilität, reden alle vom Antrieb: Wie viel E-Auto, wie viel Verbrenner verträgt die Umwelt und braucht der Mensch? Zugleich stellen neue Antriebe erhöhte Anforderungen nicht nur an den Motor, sondern auch an dessen Gehäuse und die Karosse: Für solch anspruchsvolle Anwendungen kommen häufig Carbonfasern zum Einsatz. Wie der Antrieb der Zukunft, sollten auch die Werkstoffe am Fahrzeug umweltfreundlich sein. Deshalb ist Recycling von Carbonfasern gefragt. Lösungen dafür haben Institute der Zuse-Gemeinschaft entwickelt.

Wie der Antrieb der Zukunft, sollten auch die Werkstoffe am Fahrzeug umweltfreundlich sein. Deshalb ist Recycling von Carbonfasern gefragt. Lösungen dafür haben Institute der Zuse-Gemeinschaft entwickelt.

Carbonfasern, auch als Kohlenstofffasern oder verkürzt als Kohlefasern bekannt, bestehen fast vollständig aus reinem Kohlenstoff. Sehr energieaufwändig wird er bei 1.300 Grad Celsius aus dem Kunststoff Polyacrylnitril gewonnen. Die Vorteile der Carbonfasern: Sie haben kaum Eigengewicht, sind enorm bruchfest und stabil. Solche Eigenschaften benötigt man z.B. am Batteriekasten von E-Mobilen oder in Strukturbauteilen der Karosserie. So arbeitet das Sächsische Textilforschungsinstitut e.V. (STFI) aktuell gemeinsam mit Industriepartnern daran, statisch-mechanische Stärken der Carbonfasern mit Eigenschaften zur Schwingungsdämpfung zu verknüpfen, um die Gehäuse von E-Motoren im Auto zu verbessern. Angedacht ist in dem vom Bundeswirtschaftsministerium geförderten Projekt die Entwicklung sogenannter Hybridvliesstoffe, die neben der Carbonfaser als Verstärkung weitere Faserstoffe enthalten. „Wir wollen, die Vorteile unterschiedlicher Faserstoffe verbinden und so ein optimal auf die Anforderungen abgestimmtes Produkt entwickeln“, erläutert Marcel Hofmann, STFI-Abteilungsleiter Textiler Leichtbau.

Damit würden die Chemnitzer Forschenden bisherige Vliesstoff-Lösungen ergänzen. Sie blicken auf eine 15-jährige Geschichte in der Arbeit mit recycelten Carbonfasern zurück. Der globale Jahresbedarf der hochwertigen Fasern hat sich im vergangenen Jahrzehnt fast vervierfacht, laut Angaben der Industrievereinigung AVK auf zuletzt rd. 142.000 t. „Die steigende Nachfrage hat das Recycling immer stärker in den Fokus gerückt“, betont Hofmann. Carbonfaserabfälle sind ihm zufolge für etwa ein Zehntel bis ein Fünftel des Preises von Primärfasern erhältlich, müssen aber noch aufbereitet werden. Dreh- und Angelpunkt für den Forschungserfolg der recycelten Fasern sind konkurrenzfähige Anwendungen. Die hat das STFI nicht nur am Auto, sondern auch im Sport-Freizeitsektor sowie in der Medizintechnik gefunden, so in Komponenten für Computertomographen. "Während Metalle oder Glasfasern als potenzielle Konkurrenzprodukte Schatten werfen, stört Carbon die Bilddarstellung nicht und kann seine Vorteile voll ausspielen“, erläutert Hofmann.

Papier-Knowhow nutzen
Können recycelte Carbonfasern nochmals den Produktkreislauf durchlaufen, verbessert das ihre CO2-Bilanz deutlich. Zugleich gilt: Je kürzer die Carbonfasern, desto unattraktiver sind sie für die weitere Verwertung. Vor diesem Hintergrund entwickelten das Forschungsinstitut Cetex und die Papiertechnische Stiftung (PTS), beide Mitglieder der Zuse-Gemeinschaft, im Rahmen eines Forschungsvorhabens ein neues Verfahren, das bislang wenig geeignet erscheinende Recycling-Carbonfasern ein zweites Produktleben gibt. „Während klassische Textilverfahren die ohnehin sehr spröden Recycling-Carbonfasern in Faserlängen von mind. 80 mm trocken verarbeiten, beschäftigten wir uns mit einem Verfahren aus der Papierindustrie, welches die Materialien nass verarbeitet. Am Ende des Prozesses erhielten wir, stark vereinfacht gesprochen, eine flächige Matte aus recycelten Carbonfasern und Kunststofffasern“, erläutert Cetex-Projektingenieur Johannes Tietze das Verfahren, mit dem auch 40 mm kurze Carbonfasern zu attraktiven Zwischenprodukten recycelt werden können. Das danach in einem Heißpressprozess entstandene Erzeugnis dient als Grundmaterial für hochbelastbare Strukturbauteile. Zusätzlich wurden die mechanischen Eigenschaften der Halbzeuge durch die Kombination mit endlosfaserverstärkten Tapes verbessert. Das Recyclingprodukt soll, so die Erwartung der Forschenden, glasfaserverstärkten Kunststoffen, Konkurrenz machen, z.B. bei Anwendungen im Schienen- und Fahrzeugbau. Die Ergebnisse fließen nun in weiterführende Forschung und Entwicklung im Kooperationsnetzwerk Ressourcetex ein, einem geförderten Verbund von 18 Partnern aus Industrie und Wissenschaft.

Erfolgreiche Umsetzung in der Autoindustrie
Industriereife Lösungen für die Verwertung von Carbonfaser-Produktionsabfällen werden im Thüringischen Institut für Textil- und Kunststoff-Forschung Rudolstadt (TITK) entwickelt. Mehrere dieser Entwicklungen wurden mit Partnern beim Unternehmen SGL Composites in Wackersdorf industriell umgesetzt. Die Aufbereitung der so genannten trockenen Abfälle, hauptsächlich aus Verschnittresten, erfolgt nach einem eigenen Verfahren. „Dabei führen wir die geöffneten Fasern verschiedenen Prozessen zur Vliesherstellung zu“, sagt die zuständige Abteilungsleiterin im TITK, Dr. Renate Lützkendorf. Neben den Entwicklungen für den Einsatz z.B. im BMW i3 in Dach oder Hintersitzschale wurden im TITK spezielle Vliesstoffe und Verfahren für die Herstellung von Sheet Molding Compounds (SMC) etabliert, das sind duroplastische Werkstoffe, die aus Reaktionsharzen und Verstärkungsfasern bestehen und zum Pressen von Faser-Kunststoff-Verbunden verwendet werden. Eingang fand dies z.B. in einem Bauteil für die C-Säule des 7er BMW. „In seinen Projekten setzt das TITK vor allem auf die Entwicklung leistungsfähigerer Prozesse und kombinierter Verfahren, um den Carbonfaser-Recyclingmaterialien auch von den Kosten her bessere Chancen in Leichtbauanwendungen einzuräumen“, betont Lützkendorf. So liege der Fokus gegenwärtig auf dem Einsatz von CF-Recyclingfasern in thermoplastischen Prozessen zur Platten- und Profilextrusion. „Ziel ist es, die Kombination von Kurz- und Endlosfaserverstärkung in einem einzigen, leistungsfähigen Prozess-Schritt zu realisieren.“

ENGEL installiert neues Spritzgießsystem im AZL der RWTH Aachen

Das Aachener Zentrum für Integrative Leichtbau (AZL) der RWTH Aachen installiert in seinem Technikum eine neue ENGEL-Spritzgießanlage. Die ENGEL Deutschland GmbH, in Kooperation mit dem ENGEL Technologiezentrum für Leichtbau-Composites in Österreich, wird das 2-Komponenten-Spritzgieß-System mit Drehtisch und 17.000 kN Schließkraft im Jahr 2019 in Betrieb nehmen. Dieser Maschinenaufbau ist die Basis für die Weiterentwicklung effizienter Inline-Kombinations-Technologien mit unterschiedlichen Polymerwerkstoffen.

Das ENGEL-Spritzgießsystem ermöglicht die innovative Kombination bereits etablierter Faserverbundkunststoff-Verfahren und die Entwicklung neuer individueller Verfahren. Im Mittelpunkt steht die Steigerung der Ressourceneffizienz in der Leichtbau-Produktion. Mit der neuen Anlage können neue Forschungs- und Entwicklungsinitiativen einen effizienteren Materialeinsatz adressieren, der letztlich der Schlüssel zur Massenproduktion von Leichtbauteilen ist. Der Fokus wird dabei auf Multimaterialsystemen, kontinuierlichen Prozessen und Prozessketten sowie selbstoptimierenden Prozesse liegen.

Das System wird unseren bestehenden Maschinenpark im AZL-Technikum erweitern und als wichtige Plattform für die Leichtbau-Forschung an der RWTH zur Verfügung stehen."

Als aktive Partnerfirma des AZL-Partnernetzwerks arbeitet ENGEL bereits seit vielen Jahren eng mit dem AZL zusammen. Dr. Stefan Engleder, CEO der ENGEL-Gruppe, betont die Bedeutung dieser engen Zusammenarbeit mit den Technischen Universitäten und insbesondere mit dem AZL: „Das AZL bietet beste Voraussetzungen für industrienahe Forschungsaktivitäten im Bereich Leichtbau-Verbundwerkstoffe, da es sich durch einen starken interdisziplinären Ansatz auszeichnet. Das AZL-Technikum umfasst neben den zahlreichen Faserverbund- und Leichtbauanlagen auf dem Campus der RWTH Aachen zusätzliches Großserien-Equipment für die Entwicklung von Verfahren zur Leichtbau-Produktion, wie zum Beispiel eine Composite-Presse der Schuler Pressen GmbH mit 18.000 kN Schließkraft.

Commercialization of Fraunhofer´s tape-placement and tape winding systems

The two AZL Partners Conbility GmbH and Fraunhofer IPT, Aachen started their long-term cooperation for the further development and for the commercialization of Fraunhofer´s tape-placement and tape winding systems with in-situ-consolidation by the usage of laser or IR heat sources.

With this cooperation, the company Conbility GmbH makes 25 years of expertise in special machine development of tape placement systems of the Fraunhofer Institute for Production Technology IPT commercially available. Conbility offers two different tape processing systems available in different configurations.

The two AZL Partners Conbility GmbH and Fraunhofer IPT, Aachen started their long-term cooperation for the further development and for the commercialization of Fraunhofer´s tape-placement and tape winding systems with in-situ-consolidation by the usage of laser or IR heat sources.

With this cooperation, the company Conbility GmbH makes 25 years of expertise in special machine development of tape placement systems of the Fraunhofer Institute for Production Technology IPT commercially available. Conbility offers two different tape processing systems available in different configurations.

The “PrePro 2D” machine system allows for the automated tailored tape placement of UD laminates and which can be used for subsequent thermoforming or as stiffening structures in injection molding processes. The machine comprises a rotating and translational table which is moved relatively to the applicator station. The table is scalable according to the requirements of customers. Standard table diameters are 1200 mm or 2000 mm. The applicator station can be equipped with a single or with multiple spool applicators. Because of the large process area, a 9 kW IR heater is used for the in-situ-consolidation process.  
Three in one: Three technologies included in one single modular system
Furthermore, the award-winning “PrePro 3D” tape placement and winding applicator is available as modular product with decentral control system (including closed-loop control of energy input into the processing zone) for the “plug-in” implementation in existing robot systems or machine systems by standard interfaces for the communication with the master control system. Conbility provides the single applicator as well as turn-key ready systems including the robot and handling systems.

Unique selling point of the PrePro 3D system is its multifunctional range of usage: it accomplishes laser-assisted thermoplastic tape placement, IR-assisted thermoset prepreg placement and dry fiber placement: Three technologies included in one single modular system.  

During the JEC World in Paris (March 6th – 8th 2018), Conbility GmbH will present its new “VCSEL Tape Placement and Winding Applicator” (Fig. 3), developed in cooperation with Fraunhofer IPT and Philips Photonics at the AZL Composites in Action area (Hall 5A, C55).

VCSEL Laser Systems as heat source for lower investment and process costs
This applicator uses an integrated VCSEL Laser System as heat source which has been developed by Philips Photonics. This tape placement and winding applicator can also be integrated as modular “plug-in” system into industrial jointed-arm and linear gantry robots in variable manufacturing cells. Using the new VCSEL Laser as heat source (VCSEL: Vertical-Cavity Surface Emitting Laser) leads to significant lower investment and process cost in comparison to other laser systems. Furthermore, the VCSEL laser system can accomplish controllable in-process adjustments of the laser-spot geometry as well as the intensity distribution within the spot size during the process (in-process control of laser-spot geometries and intensities) for the first time. The new system with 2 kW laser power and 10 separate emission zones which can be controlled separately will be shown at JEC World in Paris 2018 as new product of Conbility GmbH.
