KARL MAYER GROUP at SaigonTex 2024

At the upcoming SaigonTex, taking place from April 10th to 13th in Ho Chi Minh City, the KARL MAYER GROUP will present its innovations.

DThe KARL MAYER exhibition for warp preparation is entirely dedicated to sustainability. With BLUEDYE, an innovative machine is introduced, which ensures more sustainability and lower costs in the process of indigo dyeing. Thanks to innovative technological solutions, the amounts of water and chemicals used are significantly reduced. Additionally, less yarn waste is generated. Another innovation for more sustainability is CASCADE, a steam and condensation system that requires significantly less steam in the drying process of sizing and indigo dyeing plants by using a solution for energy recycling that is protected against imitation.

It benefits from increasing foreign direct investments in textile production from China, Taiwan, and South Korea.

Groz-Beckert/ Vanguard Pailung: Innovative slider needle for circular knitting machines

Groz-Beckert offers interested machine builders various cooperation opportunities to jointly develop new products or improve existing ones. In collaboration with Vanguard Pailung, a manufacturer of ultra-high-speed knitting machines for body-size products, Groz-Beckert has developed an innovative slider needle for a new generation of machines. Groz-Beckert's Technology and Development Center (TEZ) provides the appropriate framework for so-called co-development projects.

In June 2022, Vanguard Pailung approached Groz-Beckert with a cooperation request. Together with Groz-Beckert, the company wanted to develop a new needle solution for an innovative ultra-high-speed machine. Together with an innovative slide needle, the new machine was to exceed the speed and productivity of known knitting systems of large circular knitting machines.

Machine and needle development ran in parallel and were closely coordinated. The first field tests took place in the Vanguard Pailung laboratory in Monroe/NC, USA in February 2023. The successful development was presented to a wide audience for the first time at ITMA 2023 in June.

Unlike latch needles, slide needles do not form the stitch via a needle latch, but via a slide that is controlled by its own channel. The advantage of this is that the needle can withstand high speeds, as there is no latch impact, which in turn increases productivity.

The use of the new slide needle in ultra-high-speed machines ensures a particularly high level of process reliability. With the new needle variant, the closer is guided safely and precisely in the groove in the needle shank. At the same time, the base of the needle shank is closed, which ensures maximum stability. The slider needle reliably prevents the so-called latch impact and thus makes a decisive contribution to process reliability. Its use ensures a uniform and speed-independent loop structure, even at maximum speeds.

Mayer & Cie. CN Changzhou LLC, the Chinese subsidiary of the German circular knitting and braiding machine manufacturer Mayer & Cie., settled in Jiangsu Province at the beginning of the year. Until now, the Sales & Service subsidiary Mayer & Cie. China, founded in 2003 and later to become Mayer & Cie. China, had been based in Shanghai.

The new location within a Sino-German Innovation Park comprises a production hall of around 5,000 square meters. In the future, the circular knitting machines assembled for the domestic market will increasingly consist of locally sourced parts and components from various suppliers.

Since 2011, Mayer & Cie. has been assembling selected machine types for the domestic market at its Chinese plant in Shanghai. It started with a single jersey machine for the most common requirements. Today, China's domestic portfolio includes four types of machines. Until now, the knitting heads for these circular knitting machines had been pre-produced at the Mayer & Cie. plant in the Czech Republic and then transported to China.

The manufacturer is now saying goodbye to this "knitting head principle". It made perfect sense for the start of the assembly line, says Benjamin Mayer, managing partner of Mayer & Cie. However, it leaves little room for flexibility. He explains: "In the future, we will source all parts and components of the machines assembled in China from various local suppliers. This allows us to offer our local customers more attractive prices and faster delivery times with the same quality standards. We expect this change to improve the positioning of our products in the domestic market." In addition, the new plant will be connected to the parent company in Albstadt via an SAP connection. This was imperative to increase efficiency, transparency and quality.

The new headquarters of Mayer & Cie. CN is the German Chinese Innovation Park in Jintan in Jiangsu Province. The companies based there enjoy various advantages, including attractive location costs as well as proximity and exchange with other German companies on site. In addition, the administration of the SGIP supports companies in their search for employees, suppliers and service providers.

At this year's JEC World 2024 from 5 to 7 March, KARL MAYER GROUP will be exhibiting with KARL MAYER Technical Textiles and its STOLL Business

One focus of the exhibition will be non-crimp fabrics and tapes made from bio-based yarn materials for the reinforcement of composites.

"While our business with multiaxial and spreading technology for processing conventional technical fibres such as carbon or glass continues to do well, we are seeing increasing interest in the processing of natural fibres into composites. That's why we have a new product in our trade fair luggage for the upcoming JEC World: an alpine ski in which, among other things, hemp fibre fabrics have been used," reveals Hagen Lotzmann, Vice President Sales KARL MAYER Technische Textilien.

The winter sports equipment is the result of a subsidised project. The hemp tapes for this were supplied by FUSE GmbH and processed into non-crimp fabrics on the COP MAX 5 multiaxial warp knitting machine in the KARL MAYER Technical Textiles technical centre.

The STOLL Business Unit will be focussing on thermoplastic materials. Several knit to shape parts with a textile outer surface and a hardened inner surface will be on display. The double-face products can be made from different types of yarn and do not need to be back-moulded for use as side door panels or housing shells, for example. In addition, the ready-to-use design saves on waste and yarn material.

Recycled fibres: Swiss manufacturers for circularity

Many end-users now expect recycled materials to be in textile products they purchase – and this is driving innovation throughout the industry. However, there are still many technical and economic issues facing yarn and fabric producers using recycled resources. Members of the Swiss Textile Machinery Association offer some effective solutions to these challenges.

Synthetic recycled materials such as PET can usually be treated similarly to new yarn, but there are additional complexities where natural fibres like wool and cotton are involved. Today, there’s a trend towards mechanically recycled wool and cotton fibres.

Many end-users now expect recycled materials to be in textile products they purchase – and this is driving innovation throughout the industry. However, there are still many technical and economic issues facing yarn and fabric producers using recycled resources. Members of the Swiss Textile Machinery Association offer some effective solutions to these challenges.

Spinning recycled cotton
The use of mechanically recycled fibres in spinning brings specific quality considerations: they have higher levels of short fibres and neps – and may often be colored, particularly if post-consumer material is used. It’s also true that recycled yarns have limitations in terms of fineness. The Uster Statistics 2023 edition features an extended range of fibre data, supporting sustainability goals, including benchmarks for blends of virgin and recycled cotton.
In general, short fibres such as those in recycled material can easily be handled by rotor spinning machines. For ring spinning, the shorter the fibres, the more difficult it is to guide them through the drafting zone to integrate them into the yarn body. Still, for wider yarn counts and higher yarn quality, the focus is now shifting to ring spinning. The presence of short fibres is a challenge, but Rieter offers solutions to address this issue.

Knitting recycled wool
For recycling, wool fibres undergo mechanical procedures such as shredding, cutting, and re-spinning, influencing the quality and characteristics of the resulting yarn. These operations remove the natural scales and variations in fibre length of the wool, causing a decrease in the overall strength and durability of the recycled yarn. This makes the yarn more prone to breakage, especially under the tension exerted during knitting.

Adapting to process recycled materials often requires adjustments to existing machinery. Knitting machines must be equipped with positive yarn suppliers to control fibre tension. Steiger engages in continuous testing of new yarns on the market, to check their suitability for processing on knitting machines. For satisfactory quality, the challenges intensify, with natural yarns requiring careful consideration and adaptation in the knitting processes.

From fibres to nonwovens
Nonwovens technology was born partly from the idea of recycling to reduce manufacturing costs and to process textile waste and previously unusable materials into fabric structures. Nonwovens production lines, where fibre webs are bonded mechanically, thermally or chemically, can easily process almost all mechanically and chemically recycled fibres.

Autefa Solutions offers nonwovens lines from a single source, enabling products such as liners, wipes, wadding and insulation to be produced in a true closed loop. Fibres are often used up to four times for one product.

Recycling: total strategy

The machine recyclability of automatic drawing in machines, weaving systems and jacquard machines ranges from 96 to 99%.

KARL MAYER TURKEY will meet increasing customer demands for after-sales service, spare parts (Care Solutions), and academy, in the sectors of warp knitting and warp preparation, while KARL MAYER’s long-standing regional representative ERKO focuses on machine sales.

Toros Greenhalgh was appointed General Manager of KARL MAYER TURKEY on February 1st of this year. Holding a degree in mechanical engineering and materials science from the University of Birmingham, he comes with experience in the fields of industrial plant construction management, renewable energy technologies, and the distribution of medical devices. For the past seven years he has been active in the sector of textile machinery through ERKO with particular focus on KARL MAYER machine sales, service, and spare parts.

At the end of last year, KARL MAYER launched the TM 4 EL – a new, highly flexible machine for the mid-range segment in the four-bar tricot machine sector. The machine produces fabrics for upholstery, automotive interiors and outerwear, as well as sportswear items and home textiles.

Featuring KARL MAYER’s proven CFRP technology, the TM 4 EL is up to 30% faster than the previous four-bar tricot machine designed for the commodity sector.

The new TM 4 EL is offered in gauges E 28 and E 32. The available working widths are 210” and 280”, with a working width extension also available. Further width varieties are also planned. Equipment highlights include an integrated Laser Stop to detect yarn breakages early, and functional LED lighting, which illuminates the warp knitting area for easy handling and signals unplanned machine stops using the corresponding colour. The machine can be networked with KM.ON’s secure cloud via the k.ey device to utilise the KARL MAYER GROUP’s digital solutions. This includes, for example, the web-based lapping editor CORE LITE.

By replacing physical samples, virtual samples reduce time, cost and material that otherwise go to waste.

The product planning capability of APEXFiz® is enhanced by several web services featured as part of the SHIMA SEIKI Online Services (SHIMA online) web platform. These include SHIMA Datamall™ digital content web service that allows users to search, browse and purchase a variety of useful data for streamlining the planning and production of fashion items, as well as the recently renewed yarnbank® digital yarn sourcing web service that offers digitized yarn data by yarn companies from around the world for download and use in virtual sampling. Vickers Oils: Reliable running for Lonati’s knitting machines

BTMA member Vickers Oils has marked an important milestone in its partnership with knitting machinery leader Lonati by earning Original Equipment Manufacturer (OEM) approval for its VICKERLUBE SOCK 46 needle oil.

VICKERLUBE SOCK 46 is a mineral-based needle lubricant designed to meet the criteria for modern knitting machine technology. It provides a high standard of lubrication as well as holding very good stability properties and having a high resistance to oxidation. The product is readily scourable and holds a well-balanced additive system meaning that it is fully compatible with all machine components. It can also be used with machines producing any yarn type – including tricky elastanes – to produce the highest quality end product.

Knitwear Lab relies on CREATE PLUS patterning software by STOLL

The Dutch company Knitwear Lab helps visions become reality. The creative think tank offers capacities in the areas of R&D, design, knitwear development and production of prototypes and small quantities and has thus implemented a wide range of projects in recent years. The objects range from medical products and high-tech sportswear to smart textiles with integrated sensors. Sustainability activities are also part of the repertoire, such as the production of yarns from recycled waste.

The Dutch company Knitwear Lab helps visions become reality. Knitwear Lab operates at two locations for its diverse tasks: Almere in the Netherlandsis available for development work. In Istanbul, there is a branch for production. Both Knitwear Lab sites each have five STOLL flat knitting machines, including models from the modern ADF range. Prototypes are produced in Almere and there is small-scale production. The production plant in Istanbul specializes in the manufacture of high-quality knitwear in small quantities. STOLL is also involved in the creative processes. For the industrial development of knitwear, Knitwear Lab offers Virtual Knitting, a revolutionary method that combines virtual and physical elements of pattern development and knitwear production to reduce waste and pre-production steps. Customers can use Virtual Knitting to create realistic, producible collections, simplify their design iteration processes and take advantage of the wide range of real-life colorways. The basis for this is comprehensive knitwear expertise, the latest 3D software and the CREATE PLUS patterning software, which was developed by STOLL together with KM.ON.

"The 3D visualization of CREATE simplifies communication with the customer considerably. We use this function every day," says Annika Klaas, Senior Knitwear Programmer. She personally appreciates the uncomplicated grading and exchange of stitch dimensions and the much faster and more efficient work with Dimensioned Shapes that this makes possible. This helps her in her day-to-day work. "We often have requests to realize the same product in different yarns, which now works much faster," says the programmer. Further simplifications would include minor optimizations in terms of the efficiency and user-friendliness of programming and additional import and export options for shapes. Discussions on implementation are already underway.

Groz-Beckert and Mayer & Cie. develop sinker and energy-saving needle

Together with the German circular knitting machine builder Mayer & Cie., Groz-Beckert has developed the optimized Relanit sinker SNK F over the past years. Independently of this, the development of the new LCmax™ energy-saving needles took place. The focus of both developments is on efficiency, energy savings and increased process reliability.

Groz-Beckert offers interested machine builders different cooperation options to jointly develop new products or optimize existing ones. The Groz-Beckert Technology and Development Center (TEZ) provides the appropriate framework for so-called co-development projects. At the ITMA in Milan in June 2023, Groz-Beckert presented some of the successful cooperations under the motto "Innovation through cooperation". Among them were two new developments realized with Mayer & Cie. Groz-Beckert presented the two new products for the first time in Asia at ITMA Asia in November 2023.

Optimized Relanit sinker SNK F
At the end of 2018, circular knitting machine manufacturer Mayer & Cie. approached Groz-Beckert with a request to jointly develop an improved and more efficient sinker for selected machines of their Relanit family that would run more smoothly and reliably in the needle tricks. The innovative sinker has an integral spring with a spring force that is adapted to the sinker thickness. Field tests were consistently successful and confirmed the functionality and advantages of the new sinker.

Thanks to their adapted spring, the newly developed SNK F Relanit sinkers are securely guided while they are running through the cam track, resulting in a quieter operation. This increases process reliability and ensures an improved loop structure. In addition, wear on the swivel butts of the sinkers is reduced. This increases service life and makes the process more sustainable and cost-efficient.

Higher energy efficiency thanks to LCmax™
The objective second recent cooperation with Mayer & Cie. was to develop a cost-effective energy-saving needle. After considering various variants, the common choice of Mayer & Cie. and Groz-Beckert was the LCmax™ knitting machine needle with innovative, wave-shaped shank geometry. The first prototypes were extensively tested on laboratory machines at Groz-Beckert's TEZ.

The wave-shaped shank of the LCmax™ needle ensures a smaller contact area of the needle in the needle trick. This results in less friction, which reduces machine temperature and enables energy savings of up to 20 percent compared to a standard needle. This saves costs and at the same time allows operation of the machine at the maximum possible speed.

In both projects, the cooperation between Mayer & Cie. and Groz-Beckert went far beyond mere product development. In addition to Applications Engineering and Construction, the companies' Sales and Purchasing departments were also involved in a close exchange.

With the new office, Groz-Beckert aims to provide even better support for its customers from the knitting industry – especially from the circular knitting and warp knitting industry – as well as from the sewing industry in the growing market in Surat and the surrounding area.

Surat has a very old textile production and trade history, dating back to the 16th century. The city is known as the “Textile and Silk City” of India. Today it is an important hub for large-scale production of synthetic textiles and skilled workforce. The textile Industry in Surat produces est. 25 Million meters of fabrics per day. It is also considered to be the financial capital and the growth engine of Gujarat.

Pile gloves feature special traits that include cushioning, shock-reduction and thermal insulation and cold protection, making them popular especially in the field of industrial safety. Now, SPG® is redesigned from the ground up and re-introduced as the SPG®-R. The new SPG®-R features a new moveable sinker system with selectable loop presser function. Combined with a new belt-driven carriage it allows SPG® to provide efficient and reliable production of fashionable, high-quality pile gloves. Shown in 7 gauge at A+A, SPG®-R surpasses the previous generation with pioneering technology, improved capability and reliable productivity.

SHIMA SEIKI's original product on which the company was founded was the fully automated seamless glove knitting machine. While the original model evolved to become the current SFG® series, SFG®-R exhibited at A+A is its spiritual successor. With a new sinker system, a belt-driven 2-cam carriage and auto yarn carriers SFG®-R is a completely new machine for knitting gloves that conform better to the shape of the hand for improved fit. Furthermore its greater design potential offers users the opportunity to break out of the work glove market and into the fashion market. SFG®-R is shown as a prototype next-generation model in 12 gauge at A+A.

Also demonstrated will be SHIMA SEIKI's APEXFiz® design software. The importance of design software is made even more significant by the new patterning capabilities of SPG®-R and SFG®-R. Both machines now feature increased design potential that allow each of their products—pile gloves and work gloves, respectively—to expand their market into fashion. APEXFiz® is available for developing these designs. Furthermore virtual sampling on APEXFiz® is especially effective in streamlining the production process. Ultra-realistic simulation capability allows the use of virtual samples for evaluating design variations without producing actual samples for each variation, thereby minimizing the time, cost and resources normally required with sample-making, supporting smart, speedy and sustainable production.

Overview of the collection
The collection is divided into 4 themes.
Natural, biodegradable or recycled fibre blends intended for crepe and crinkled fabrics are characterized by substantial twist and a high level of performance. The selection of fibres is oriented towards sustainability, with wool and silk organze combined with LENZINGTM ECOVEROTM viscose and Q-NOVA® regenerated polyamide.

Fuji crepe X-compact Nm 40/1 Z 1050 (40% wool 21.2 μ, 60% FSC certified LENZINGTM viscose EV), new this season, features a smooth look and no pilling thanks to the use of X-compact spinning technology, which produces yarns with excellent performance and durability.

When it comes to light, natural blends, wool and linen or wool, linen and silk blends follow the trend for softly fluid structures, such as the new Peschici Nm 42/1 Z 600 (53% wool 18.4 μ, 23% linen, 24% silk), with a fresh, dry handle and very current dappled effect, which results from the skilful combination of different fibres.

Contributing to a more sustainable and traceable textile production also involves attention to all fibres used. Mohair used for luxury yarns in noble fibres is strictly RMS (Responsible Mohair Standard) certified, which traces its origin, guaranteeing animal welfare and production according to responsible standards, similar to the analogous RWS (Responsible Wool Standard) used for wool. Bosforo RWS RMS Nm 32/1 Z 950 (20% wool 20.8 μ RWS, 60% FSC certified LENZINGTM viscose EV, 20% RMS Kid Mohair) is a fresh, bright yarn that is soft on the skin, suitable for trans-seasonal products, an example of careful selection of raw materials.

Among the fancy yarns, delicately animated structures predominate for naturally elegant creations, represented by Niche Nm 34/2 S 460 (42% wool 21.2 μ, 58% bourette silk), a twisted yarn in wool and bourette silk, which adds dynamism with its characteristic rough, knotty surface.

Santoni Shanghai Knitting Machinery Co., Ltd. announced the strategic acquisition of Terrot GmbH, a manufacturer of circular knitting machines based in Chemnitz, Germany. The move comes as the latest development in Santoni Shanghai’s long-term vision to build an ecosystem that aims to reshape and consolidate the circular knitting industry. The transaction will be finalized pending approval from Chinese regulatory authorities.

The global circular knitting machine market is expected to see significant growth in the coming years, with a July 2023 report from Consegic Business Intelligence forecasting a 5.7% CAGR from 2023 to 2030, propelled by an increasing consumer preference for breathable and comfortable knitted fabrics as well as increasingly diversification of demand for knitted apparel.
